Preliminary Experimental Results of Integrated Gasification Fuel Cell Operation Using Hardware Simulation

A newly developed integrated gasification fuel cell (IGFC) hybrid system concept has been tested using the Hybrid Performance (Hyper) project hardware-based simulation facility at the U.S. Department of Energy, National Energy Technology Laboratory. The cathode-loop hardware facility, previously connected to the real-time fuel cell model, was integrated with a real-time model of a gasifier of solid (biomass and fossil) fuel. The fuel cells are operated at the compressor delivery pressure, and they are fueled by an updraft atmospheric gasifier, through the syngas conditioning train for tar removal and syngas compression. The system was brought to steady state; then several perturbations in open loop (variable speed) and closed loop (constant speed) were performed in order to characterize the IGFC behavior. Coupled experiments and computations have shown the feasibility of relatively fast control of the plant as well as a possible mitigation strategy to reduce the thermal stress on the fuel cells as a consequence of load variation and change in gasifier operating conditions. Results also provided an insight into the different features of variable versus constant speed operation of the gas turbine section.

AbstractCoal has been the main energy source in China for a long period. Therefore, the energy industry must improve coal power generation efficiency and achieve near-zero CO2 emissions. Integrated gasification fuel cell (IGFC) systems that combine coal gasification and high-temperature fuel cells, such as solid oxide fuel cells or molten carbonate fuel cells (MCFCs), are proving to be promising for efficient and clean power generation, compared with traditional coal-fired power plants. In 2017, with the support of National Key R&D Program of China, a consortium led by the China Energy Group and including 12 institutions was formed to develop the advanced IGFC technology with near-zero CO2 emissions. The objectives of this project include understanding the performance of an IGFC power generation system under different operating conditions, designing master system principles for engineering optimization, developing key technologies and intellectual property portfolios, setting up supply chains for key materials and equipment, and operating the first megawatt IGFC demonstration system with near-zero CO2 emission, in early 2022. In this paper, the main developments and projections pertaining to the IGFC project are highlighted.

The U.S. Department of Energy (DOE)-National Energy Technology Laboratory (NETL) in Morgantown, WV has developed the hybrid performance (HyPer) project in which a solid oxide fuel cell (SOFC) one-dimensional (1D), real-time operating model is coupled to a gas turbine hardware system by utilizing hardware-in-the-loop simulation. To assess the long-term stability of the SOFC part of the system, electrochemical degradation due to operating conditions such as current density and fuel utilization have been incorporated into the SOFC model and successfully recreated in real time. The mathematical expression for degradation rate was obtained through the analysis of empirical voltage versus time plots for different current densities and fuel utilizations.

A new emergency shutdown procedure for a direct-fired fuel cell turbine hybrid power system was evaluated using a hardware-based simulation of an integrated gasifier/fuel cell/turbine hybrid cycle (IGFC), implemented through the Hybrid Performance (Hyper) project at the National Energy Technology Laboratory, U.S. Department of Energy (NETL). The Hyper facility is designed to explore dynamic operation of hybrid systems and quantitatively characterize such transient behavior. It is possible to model, test, and evaluate the effects of different parameters on the design and operation of a gasifier/fuel cell/gas turbine hybrid system and provide a means of quantifying risk mitigation strategies. An open-loop system analysis regarding the dynamic effect of bleed air, cold air bypass, and load bank is presented in order to evaluate the combination of these three main actuators during emergency shutdown. In the previous Hybrid control system architecture, catastrophic compressor failures were observed when the fuel and load bank were cut off during emergency shutdown strategy. Improvements were achieved using a nonlinear fuel valve ramp down when the load bank was not operating. Experiments in load bank operation show compressor surge and stall after emergency shutdown activation. The difficulties in finding an optimal compressor and cathode mass flow for mitigation of surge and stall using these actuators are illustrated.

In this research, electrochemical impedance spectroscopy is employed to monitor the resistance of a fuel cell during operation with different operating conditions and different materials for the bipolar plates. The operating condition variables are cell humidity, pure oxygen or air as oxidizer, and current density. Three groups of single cells were tested: a graphite cell, a stainless steel cell (treated and original), and a thin, small, treated stainless steel cell. A treated cell here means using an electrochemical treatment to improve bipolar plate anticorrosion capability. From the results, the ohmic resistance of a fully humidified treated stainless steel fuel cell is 0.28 Ω cm2. Under the same operating conditions, the ohmic resistance of the graphite and the original fuel cell are each 0.1 Ω cm2 and that of the small treated cell is 0.3 Ω cm2. Cell humidity has a greater influence on resistance than does the choice of oxidizer; furthermore, resistance variation due to humidity effects is more serious with air support. From the above results, fuel cells fundamental phenomenon such as ohmic resistance, charge transfer resistance, and mass transport resistance under different operating conditions could be evaluated.

Due to low working temperature, high energy density and low pollution, proton exchange fuel cells have been investigated under different operating conditions in different applications. Using platinum catalysts in methanol fuel cells leads to increasing the cost of this kind of fuel cell which is considered as a barrier to the commercialism of this technology. For this reason, a lot of efforts have been made to reduce the loading of the catalyst required on different supports. In this study, carbon black (CB) and carbon nanotubes (CNT) have been used as catalyst supports of the fuel cell as well as using the double-metal combination of platinum-ruthenium (PtRu) as anode electrode catalyst and platinum (Pt) as cathode electrode catalyst. The performance of these two types of electro-catalyst in the oxidation reaction of methanol has been compared based on electrochemical tests. Results showed that the carbon nanotubes increase the performance of the micro-fuel cell by 37% at maximum power density, compared to the carbon black. Based on thee-electrode tests of chronoamperometry and voltammetry, it was found that the oxidation onset potential of methanol for CNT has been around 20% less than CB, leading to the kinetic improvement of the oxidation reaction. The current density of methanol oxidation reaction increased up to 62% in CNT sample compared to CB supported one, therefore the active electrochemical surface area of the catalyst has been increased up to 90% by using CNT compared to CB which shows the significant rise of the electrocatalytic activity in CNT supported catalyst. Moreover, the resistance of the CNT supported sample to poisonous intermediate species has been found 3% more than CB supported one. According to the chronoamperometry test results, it was concluded that the performance and sustainability of the CNT electro-catalyst show remarkable improvement compared to CB electro-catalyst in the long term.

Power generation has the goal of maximizing power output while minimizing operations and maintenance cost. The challenge for plant manager is to move closer to reliability limits while being confident the risks of any decision are understood. To attain their goals and meet this challenge they are coming to realize that they must have frequent, accurate assessment of equipment operating conditions, and a path to continued innovation-. At a typical plant, making this assessment involves the collection and effective analysis of reams of complex, interrelated production system data, including demand requirements, load, ambient temperature, as well as the dependent equipment data. Wind turbine health and performance data is available from periodic and real-time systems. To obtain the timeliest understanding of equipment health for all the key resources in a large plant or fleet, engineers increasingly turn to real-time, model-based solutions. Real-time systems are capable of creating actionable intelligence from large amounts and diverse sources of current data. They can automatically detect problems and provide the basis for diagnosis and prioritization effectively for many problems, and they can make periodic inspection methods much more efficient. Technology exists to facilitate prediction of when assets will fail, allowing engineers to target maintenance costs more effectively. But, it is critical to select the best predictive analytics for your plant. How do you make that choice correctly? Real-time condition monitoring and analysis tools need to be matched to engineering process capability. Tools are employed at the plant in lean, hectic environments; others are deployed from central monitoring centers charged with concentrating scarce resources to efficiently support plants. Applications must be flexible and simple to implement and use. Choices made in selection of new tools can be very important to future success of plant operations. So, these choices require solid understanding of the problems to be solved and the advantages and trade-offs of potential solutions. This choice of the best Predictive Analytic solution will be discussed in terms of key technology elements and key engineering elements.

The hydrogen fuel cell is a promising technology that supports the development of sustainable energy systems and zero emission vehicles. One of the key technical challenges for the use of fuel cells in the transportation sector is the high durability requirements 1–3. One of the key components that control the overall life time of a hydrogen fuel cell is the ionomer membrane that conducts the protons and allows the separation between the anode and the cathode. During fuel cell operation, the membrane is subjected to two categories of degradation: mechanical and chemical. These degradations lead to reduction in the performance, crossover of reactants between anode and cathode and ultimately total failure of the fuel cell. The mechanical degradation occurs when the membrane swells and shrinks under the variation of the local hydration level. This leads to fatigue of the ionomer structure and ultimately irreversible damage. However, under pure mechanical degradation the damage takes a very long time to occur 4,5. Sadeghi et al. 5 observed failure of the membrane after 20,000 of accelerated mechanical stress testing. This translates into a longer lifetime in comparison to what is observed in field operation 6. The chemical degradation on the other hand is caused by the presence of harmful chemicals such as OH radicals that attack the side chains and the main chains of the ionomer 7,8. Such attacks weaken the structural integrity of the membrane and make it prone to severe mechanical damage. Hence understanding the effect of combining both categories of membrane degradation is the key to accurate prediction of the time to failure of the fuel cell. In this work we propose a novel model that represents accurately the structural properties of the membrane and couples the chemical and the mechanical degradations to estimate when the ultimate failure is initiated. The model is based on a network of agglomerated fibrils corresponding to the basic building block of the membrane structure 9–11. The mechanical and chemical properties are defined for each fibril and probability functions are used to evaluate the likelihood of a fibril to break under certain operating conditions. The description of the fundamentals behind the approach will be presented. Two set of simulations will be presented and discussed. The first one corresponding to standard testing scenarios that were used to validate the model. The second set of results will highlight the impact of coupling both degradation mechanisms on the estimation of the failure initiation time. Proton exchange membranes (PEMs) play a pivotal role in fuel cells; conducting protons from the anode to the cathode within the cell’s membrane electrode assembles (MEA) separates the reactant fuels and prevents electrons from passing through. High proton conductivity is the most important characteristic of the PEM, as this contributes to the performance and efficiency of the fuel cell. However, it is also important to take into account the membrane’s durability to ensure that it canmaintain itsperformance under the actual fuel cell’s operating conditions and serve a long lifetime. The current state-of-the-art Nafion membranes are limited due to their high cost, loss of conductivity at elevated temperatures due to dehydration, and fuel crossover. Alternatives to Nafion have become a well-researched topic in recent years. Aromatic-based membranes where the polymer chains are linked together by aromatic rings, alongside varying numbers of ether, ketone, or sulfone functionalities, imide, or benzimidazoles in their structures, are one of the alternatives that show great potential as PEMs due totheir electrochemical, mechanical, and thermal strengths. Membranes based on these polymers, such as poly(aryl ether ketones) (PAEKs) and polyimides (PIs), however, lack a sufficient level of proton conductivity and durability to be practical for use in fuel cells. Therefore, membrane modifications are necessary to overcome their drawbacks. This paper reviews the challenges associated with different types of aromatic-based PEMs, plus the recent approaches that have been adopted to enhance their properties and performance.
