Selective laser melting (SLM) is known to generate large and anisotropic residual stresses in the samples. Accurate measurement of residual stresses on SLM-produced samples is essential for understanding the residual stress build-up mechanism during SLM, while a dramatic fluctuation can be observed in the residual stress values reported in the literature. On the basis of studying the influence of surface roughness on residual stress measured using X-ray diffraction (XRD), we propose a procedure coupling XRD technique with pretreatment consisting of mechanical polishing and chemical etching. The results highlight that residual stresses measured using XRD on as-built SLM-produced samples with high surface roughness are significantly lower than those measured on samples with finished surface, which is due to the stress relaxation on the spiked surface of as-built samples. Surface distribution of residual stresses and the effect of scanning strategy were systematically investigated for SLM-produced AlSi10Mg samples. Microstructural morphology was observed at the interface between sample and building platform and was linked to the surface distribution of residual stresses. This procedure can help us accurately measure the residual stresses in SLM-produced samples and thus better understand its build-up mechanism during the SLM process.

Abstract Inconel 718 (IN718) is a precipitation hardened nickel-base super-alloy exhibiting high strength and good corrosion resistance at elevated temperatures and on the downside it is characterized by poor machinability. Abrasive Water Jet (AWJ) process, offers a potential method to machining difficult-to-cut materials such as IN718. The present work investigates the influence of Abrasive Water Jet parameters on surface roughness, topography, depth of cut and residual stress when milling IN718. Surface characterization was conducted through 3D optical microscopy and SEM techniques. Residual stresses were measured in longitudinal and transverse directions with respect to the machining path using X-ray diffraction (XRD) technique. The obtained results showed that milled surfaces have a homogeneous texture with embedded abrasive particles and high surface roughness. AWJ process introduced high compressive residual stresses with similar order of level in both directions (X and Y). In addition, it was observed that jet pressure is the most influencing parameter on roughness and depth of cut, whilst traverse speed and step-over distance had a significant effect on the residual stress. Based on the experimental analysis, an empirical model to predict the depth of cut was proposed. The validation of the proposed model, has shown around 5% error in the predicted and actual pocket depth.

The effects of surface roughness on the stresses in an alumina scale formed on a Fecralloy substrate are investigated. Spherical indenters were used to create indents with different radii and depths to represent surface roughness and then the roughness effect was studied comprehensively. It was found that the residual stresses in the alumina scale formed around the rough surface are almost constant and they are dominated by the curvature rather than the depth of the roughness. Oxidation changes the surface roughness. The edge of the indent was sharpened after oxidation and the residual stress there was released presumably due to cracking. The residual stresses in the alumina scale decrease with increase in oxidation time, while the substrate thickness has little effect, given that the substrate is thicker than the alumina scale. Furthermore, the effect of roughness on the oxide growth stress is analysed. This work indicates that the surface roughness should be considered for evaluation of stresses in coatings.

A new procedure is proposed to determine sub-surface residual stress gradients by laboratory X-ray diffraction measurements at different depths using a chemical layer-removal technique. The standard correction algorithm for stress relaxation due to layer removal is improved by including corrections for X-ray absorption, and by the addition of constraints imposed by the mechanical equilibrium conditions. Besides correcting the data,i.e.providing more reliable through-thickness residual stress trends, the proposed procedure also provides an elastically compatible and plausible estimate of the residual stress inside the component, well beyond the measured region. The application of the model is illustrated for a set of Al-alloy components shot-peened at different Almen intensities. Results are compared with those given by `blind hole drilling', which is an independent and partly destructive method.

AbstractControl and manipulation of residual stresses in thin films is a key for attaining coatings with high mechanical and tribological performance. It is therefore imperative to have reliable residual stress measurements methods to further understand the dynamics involved. The sin2ψ method of X-ray diffraction was used to investigate the residual stresses on the tungsten carbide cobalt thin films deposited on a mild steel surface to understand the how the deposition parameters influence the generation of residual stresses within the substrate surface. X-ray spectra of the surface revealed an amorphous phase of the thin film therefore the stress measured was of the substrate surface and the effects of sputtering parameters on residual stress were analysed. Compressive stresses were identified within all samples studied. The results reveal that as the sputtering parameters are varied, the residual stresses also change. Optimum deposition parameters in terms of residual stresses were suggested.

The basic principle of the X-ray diffraction analysis is based on the determination of components of residual stresses. They are determined on the basis of the change in the distance between atomic planes. The method is limited by a relatively small depth in which the X-ray beam penetrates into the analysed materials. For determination of residual stresses in the surface layer the X-ray diffraction and electrolytic polishing has to be combined. The article is deals with the determination of residual stress and real material structure of a laser-welded steel sample with an oxide surface layer. This surface layer is created during the rolling and it prevents the material from its corrosion. Before the X-ray diffraction analysis can be performed, this surface layer has to be removed. This surface layer cannot be removed with the help of electrolytic polishing and, therefore, it has to be removed mechanically. This mechanical procedure creates “technological” residual stress in the surface layer. This additional residual stress is removed by the electrolytic polishing in the depth between 20 and 80 μm. Finally, the real structure and residual stresses can be determined by using the X-ray diffraction techniques.

The residual strain field around the scratches of 125µm depth and 5µm root radius have been measured from the Synchrotron X-ray diffraction. Scratches were produced using different tools in fine-grained aluminium alloy AA 5091. Residual stresses up to +1700 micro-strains were measured at the scratch tip for one tool but remained up to only +1000 micro-strains for the other tool scratch. The load-displacement curves obtained from nanoindentation were used to determine the residual stresses around the scratches. It was found that the load-displacement curves are sensitive to any local residual stress field present and behave according to the type of residual stresses. This combination of nanoindentation and synchrotron X-rays has been proved highly effective for the study of small-scale residual stresses around the features such as scratches.

The residual stress profile in a shot-peened Al alloy component was studied by a recently proposed method based on the known procedure of progressive thinning and X-ray Diffraction measurements. The effect the cyclic stress on the fatigue life was studied in detail, showing the correlation between nominal load and residual stress relaxation. Besides showing the expected decrease of compressive stress with the load and number of cycles, the present work highlights the importance of changes in the through-the-thickness residual stress distribution.

Surface scratches and residual stresses inevitably appear on the surface of the component as a result of the machining process. The damage evolution of surface scratch due to the combined effect of cyclic loading and residual stresses will be significantly different from the case where only the cyclic loading is considered. In the damage evolution of surface scratch, the short crack growth is of great importance owing to its apparently anomalous behaviors compared with the long-crack growth. In this paper, the effect of the surface roughness and the residual stress on the short crack growth is studied. Firstly, the surface roughness and the residual stress of 7075-T6 aluminum alloy induced by the high speed milling process with various cutting speeds and feed rates are investigated with the experimental method. The maximum height roughness parameter is measured, which is regarded as the surface defect induced by the milling process. The residual stress on the specimen surface is measured with the X-ray diffraction. Results show that the surface roughness becomes higher with the increase of the feed rate. However, the influence of the cutting speed on the surface roughness is not significant. The residual stresses on the specimen surface are all in the compressive state. The residual stress is more compressive as the feed rate increases. The effects of the process parameters on the surface roughness and the residual stress are described by the fitted formulas. Then a modified model is built to characterize short fatigue crack growth behaviors with the consideration of the residual stress. This model is proved to provide a realistic treatment of the short crack growth, as reflected by comparison with experimental fatigue crack growth data of medium carbon steel and 7075-T6 aluminum alloy published in literature. The effect of surface roughness and residual stress caused by the milling process on the short crack growth is also investigated by using the proposed model. The growth of the scratch is nonlinear when it is subjected to the cyclic load. The compressive residual stress reduces the growth rate of the crack. The crack with larger initial surface roughness grows faster than that with smaller roughness. The correlation of surface roughness, residual stress and crack growth length is obtained by the polynomial fitting. The investigations in this paper can help the damage tolerance design of structures and improve the awareness of the effect of the residual stress and surface roughness induced by the machining process on the short crack growth.
