In the existing automobile manufacturing process, metal inert gas (MIG) and tungsten inert gas (TIG) welding are mainly used. These welding methods are fusion welding, and the heat input in the welding area is very high. Therefore, the deformation of the base material is large, and the residual stress in the vicinity of the welded area is high, resulting in the problem of reduced mechanical strength. In this study, friction stir welding (FSW) was applied to the welding process of the structure constituting the battery frame of a newly developing electric vehicle to compensate for this problem. The welded part is the fillet joint of the side frame and the bottom frame, and experiments and numerical analysis were performed on the welding deformation and residual stress of the full frame structure. A specially manufactured angle head was used for friction stir welding of the fillet joint of extruded type aluminum, not the existing solid type. The optimum process was derived through experiments, and the temperature of the welding center was derived through test correlation between the value of measured temperature and the finite element model. The final deformation result was verified by comparing it with the measured value using a dial indicator. It is expected that the proposed thermal elasto-plastic analysis method will reduce the testing period and the cost of the manufacturing process and increase productivity.

AbstractTrailing intensive cooling with liquid nitrogen has successfully applied to friction stir welding of 2 mm thick 2060 Al-Li alloy. Welding temperature, plastic strain, residual stress and distortion of 2060 Al-Li alloy butt-joint are compared and discussed between conventional cooling and trailing intensive cooling using experimental and numerical simulation methods. The results reveal that trailing intensive cooling is beneficial to shrink high temperature area, reduce peak temperature and decrease plastic strain during friction stir welding process. In addition, the reduction degree of plastic strain outside weld is smaller than that inside weld. Welding distortion presents an anti-saddle shape. Compared with conventional cooling, the reductions of welding distortion and longitudinal residual stresses of welding joint under intense cooling reach 47.7 % and 23.8 %, respectively.

Abstract Friction stir welding (FSW) is widely recognized green manufacturing process capable of producing good quality welded joints at temperature lower than the melting point. However, most of the works is focused on to the establishment of the process parameters for a defect-free joint. There is a lack to understand the formation of defects from physical basis and visualization of the same, which is otherwise difficult to predict by means of simple experiments. The conventional models do not predict chip formation and surface morphology by accounting the material loss during the process. Hence, a 3D finite element based thermo-mechanical model is developed following Coupled Eulerian-Lagrangian (CEL) approach to understand surface morphology by triggering material flow associated with tool-material interaction. In the present quasi-static analysis, the mass scaling factor is explored to make the model computationally feasible by varying the FSW parameter of plunge depth. The simulated results are validated with experimentally measured temperature and surface morphology. In CEL approach, the material flow out of the workpiece enables the visualization of the chip formation, whereas small deformation predict the surface quality of the joint.

Abstract In this study, experiments and simulations were performed for fillet joint friction stir welding according to tool shape and welding conditions. Conventional butt friction stir welding has good weldability because heat is generated by friction with the bottom of the tool shoulder. However, in the case of fillet friction stir welding, the frictional heat is not sufficiently generated at the bottom of the tool shoulder due to the shape of the tool and the shape of the joint. Therefore, it is important to sufficiently generate frictional heat by slowing the welding speed as compared to butt welding. In this study, experiments and simulations were carried out on an aluminum battery housing made by friction stir welding an extruded material with a fillet joint. The temperature of the structure was measured using thermocouple during welding, and the heat source was calculated through correlation analysis. Thermal elasto-plastic analysis of the structure was carried out using the calculated heat source and geometric boundary conditions. It is confirmed that the experimental results and the simulation results are well matched. Based on the results of the study, the deformation of the structure can be calculated through simulation even if the tool shape and welding process conditions change.

Residual stress distribution plays a very important role in welded structures, the aim of present work is to find out the effect of different welding methods on the residual stress distribution by means of neutron diffraction measurements and FE models simulation. 4 mm thick DH-36 steel plates were butt welded by MIG welding process and 5 mm thick AA 2024 aluminium alloy plates were butt welded by friction stir welding process. Results show that residual stresses of MIG welding process are higher than those of friction stir welding process. The peak residual stress of MIG weld is close to the room temperature uniaxial yield strength of DH-36 while the peak residual stress of friction stir weld is just about 50% of the room temperature uniaxial yield strength of AA2024. The size effect of MIG welded and effect of welding speeds of friction stir welded on the residual stress distribution have also been studied in the paper.

A sequential coupled three-dimensional thermo-mechanical analysis was conducted first to simulate friction stir welding (FSW) of aluminum alloy. In thermal analysis, the model included adaptive heat source, contact heat transfer both between work piece and clamps and between work piece and backing board etc; in the mechanical analysis, the model involved contact interaction both between work piece and clamps and between work piece and backing board, mechanical load of tool etc. The simulation results indicate that the longitudinal residual stress is unsymmetrical about weld centerline; the magnitude of longitudinal residual stress for FSW process is lower than that for fusion welding process. Based on simulated results of FSW process, a three-dimensional elastic-plastic analysis was then carried out to simulate rolling process, the simulation result show that rolling process not only causes a marked reduction in the longitudinal tensile residual but also reverse the sign of the longitudinal residual stress.

In this research paper, two different metal plates of aluminum alloy viz. AA6061 and AA6101 were welded with friction stir welding process. Round tool and square tool pin profiles were used to weld the alloys. Weld microstructures, hardness, and tensile properties were evaluated in as-welded condition. The tensile strength of the joints fabricated with round tool pin profile were lower than the square tool pin profile because of the pulsating effect, in square tool pin profile this effect was produced along with the higher frictional forces. The micro-hardness of friction stir zone was higher than the base material due to active recrystallization occurrence which resulted in fine grain size in case of weld joint with round pin profile. Microstructure indicated uniformly distribution of materials with minimum heat affected zone and dense welded zone without any defects.

Using friction stir welding, the electronic container box and lid made from aluminium matrix composites with reinforcement of SiC particle (15 vol% SiCp/Al-MMCs) was welded successfully with T-joint. The temperature distribution of box during the process, mechanical property and microstructure of the joint as well as gas tightness of welded box was investigated. The experimental results indicated that the satisfactory T-joint can be obtained under appropriate friction stir welding parameters. During the welding process, the bottom center, which was used to place the electronic component, reached a quite lower temperature of 100°C. That can ensure safety of components in the box. After the welding process, the microstructure in stir zone was better than in base material due to the refining and homogeneous distribution of the SiC particles. The experimental results showed that the electronic container box after friction stir welding had gas tightness. The He-leakage rate was under 10-8 Pa•m3/s.

A relatively new joining process, friction stir welding (FSW) produces no fumes; uses no filler material; and can join aluminium alloys, copper, magnesium, zinc, steels, and titanium. FSW sometimes produces a weld that is stronger than the base material. The tool geometry plays a critical role in material flow and governs the transverse rate at which FSW can be conducted. The tool serves three primary functions, i.e., (a) heating of the work piece, (b) movement of material to produce the joint, and (c) containment of the hot metal beneath the tool shoulder. Heating is created within the work piece by friction between both the rotating tool pin and shoulder and by severe plastic deformation of the work.

The ability to accurately predict residual stresses and resultant distortions is a key product from process assembly simulations. Assembly processes necessarily consider large structural components potentially making simulations computationally expensive. The objective herein is to develop greater understanding of the influence of friction stir welding process idealization on the prediction of residual stress and distortion and thus determine the minimum required modeling fidelity for future airframe assembly simulations. The combined computational and experimental results highlight the importance of accurately representing the welding forging force and process speed. In addition, the results emphasize that increased CPU simulation times are associated with representing the tool torque, while there is potentially only local increase in prediction fidelity.

This research work focuses on the study of the improvement of mechanical properties, specifically the tensile strength of 6061-T6 aluminum alloy on prismatic specimens with 9.5 mm thickness that has been subjected to friction stir welding process and two heat treatments; solubilized and aging before or after the welding process. Three cases studied and evaluated were, welding of the base material without heat treatment (BMW), solubilized heat treatment and partial aging of the base material before welding (HTBW), and heat treatment of solubilized and aging of the base material after welding (HTAW). The obtained results show an increase of about 10% (20 MPa) of tensile strength for the HTBW process, compared to BMW case. In addition, for the case of HTAW, the obtained tensile resistance presents a joint efficiency of 96%, which is close to the tensile strength of the base material (»310 MPa).
