Abstract Often, coping with changing requirements results in substantial overdesign, because of the ways in which design margins are allocated at the beginning of the design process. In this paper, we present a design optimization method for minimizing overdesign using additive manufacturing. We use recently defined constituents of design margins (buffer and excess) as metrics in a design optimization problem to minimize overdesign. The method can be used to obtain optimal design decisions for changing requirements. We demonstrate our method by means of a turbine rear structure design problem where changes in the temperature loads are met by depositing different types of stiffeners on the outer casing. The optimal decisions obtained by optimization minimize overdesign but ensure that requirements are met throughout the product’s lifecycle.

According to the special requirements of the redundant input drive system in the aerospace field, a scheme of dual-redundancy transmission system is presented and it meets the requirements that one axis can output movements no matter two input axes are working together or working alone. Based on the analysis of the scheme, structure design scheme is presented, and the matching relationship of gear teeth is derived to meet the requirement of transmission ratio. Then the multidisciplinary design optimization model of the dual-redundancy transmission system is established, in which the system is discomposed into two subsystems: differential gear train and fixed axis gear train. The multidisciplinary variable couple design optimization method of discrete variable is used in the optimal design of dual-redundancy transmission system and the optimal comprehensive scheme is obtained.

We developed a shape-design optimization method for the thermo-elastoplasticity problems that are applicable to the welding or thermal deformation of hull structures. The point is to determine the shape-design parameters such that the deformed shape after welding fits very well to a desired design. The geometric parameters of curved surfaces are selected as the design parameters. The shell finite elements, forward finite difference sensitivity, modified method of feasible direction algorithm and a programming language ANSYS Parametric Design Language in the established code ANSYS are employed in the shape optimization. The objective function is the weighted summation of differences between the deformed and the target geometries. The proposed method is effective even though new design variables are added to the design space during the optimization process since the multiple steps of design optimization are used during the whole optimization process. To obtain the better optimal design, the weights are determined for the next design optimization, based on the previous optimal results. Numerical examples demonstrate that the localized severe deviations from the target design are effectively prevented in the optimal design.

Radial jet drilling (RJD) is an efficient approach for improving the productivity of wells in low permeability, marginal and coal-bed methane (CBM) reservoirs at a very low cost. It uses high-pressure water jet to drill lateral holes from a vertical wellbore. The length of the lateral holes is greatly influenced by the frictional resistance in the hole deflector. However, the hole deflector frictional resistance and structure design have not been well studied. This work fills that gap. Frictional resistances were measured in a full-scale experiment and calculated by numerical simulation. The structure of the hole deflector was parameterized and a geometric model was developed to design the hole deflector track. An empirical model was then established to predict the frictional resistance as a function of the hole deflector structure parameters and an optimization method for designing the hole deflector was proposed. Finally, four types of hole deflectors were optimized using this method. The results show good agreement between the numerical simulation and the experimental data. The model error is within 11.6%. The bend radius R and exit angle β are the key factors affecting the performance of the hole deflector. The validation test was conducted for a case hole deflector (5½ in. casing). The measured frictional resistance was decreased from 31.44 N to 23.16 N by 26.34%. The results from this research could serve as a reference for the design of hole deflectors for radial jet drilling.
