Cost Estimates of Cellulosic Ethanol Manufacturing: A Literature Review

Cellulosic ethanol is one type of renewable energy, and can be used to replace petroleum based transportation fuels. The technologies of converting cellulosic biomass into ethanol are relatively mature. However, the manufacturing costs of cellulosic ethanol are too high to be competitive. Economic analyses of cellulosic ethanol manufacturing have appeared regularly to estimate manufacturing costs of cellulosic ethanol. But the estimated manufacturing costs of cellulosic ethanol have a wide range due to differences in used assumptions. It is very difficult to judge which one is most reliable among the markedly different cost estimates in the literature. This paper reviews the literature on cost estimates in manufacturing of cellulosic ethanol. Cost estimates of each manufacturing process are summarized. Cost components and their data sources are discussed. This review provides a foundation to develop a comprehensive cost model for cellulosic ethanol manufacturing.

Ethanol produced from cellulosic biomass is an alternative to petroleum-based transportation fuels. However, manufacturing costs of cellulosic ethanol are too high to be competitive. Low density of cellulosic feedstocks increases their handling and transportation costs, contributing to high overall costs of cellulosic ethanol manufacturing. Pelleting can increase density of cellulosic feedstocks, reduce transportation and storage costs, and make cellulosic ethanol production more competitive. UV-A (ultrasonic vibration-assisted) pelleting is a new pelleting method (available only in lab scale now). Preliminary research showed that UV-A pelleting could significantly increase pellet density and pellet durability but it has never been compared with other pelleting methods (e.g., using an extruder, a briquetting press or a ring-die pelleting). The objectives of this research are to compare UV-A pelleting with ring-die pelleting in terms of pellet density, pellet durability, energy consumptions of pelleting. The results will be useful to find a better pelleting method for cellulosic ethanol manufacturing.

Pelleting can increase the density of cellulosic biomass and reduce their transportation and handling costs. Ultrasonic vibration-assisted (UV-A) pelleting is a new pelleting method. Earlier studies show that moisture content and particle size have significant effects on pellet quality and sugar yield. However, their effects on power consumption in UV-A pelleting have not been studied. Since power consumption directly affects ethanol manufacturing costs, it is desirable to understand how input variables affect power consumption. The objective of this paper is to study effects of moisture content and particle size on power consumption in UV-A pelleting of wheat straw. Results show that higher moisture content and larger particle size result in higher power consumption.

Increasing demands and concerns for reliable supply of liquid transportation fuels make it important to find alternatives to petroleum-based fuels. One such alternative is ethanol made from cellulosic biomass. Considerable investigations have been conducted to evaluate the viability of cellulosic ethanol production in several aspects (including cost competitiveness). Cost estimates of cellulosic ethanol production have been reported by many researchers in order to evaluate the economic viability of cellulosic ethanol production. However, the reported cost estimates in the literature have a large variation. The current literature contains limited reviews on the cost estimates of cellulosic ethanol production and mostly focused on some individual processes. This paper presents a literature review on the cost estimates of entire cellulosic ethanol production. It reviews the estimated costs for both the entire cycle (from planting to conversion) and individual processes for cellulosic ethanol production. It also covers factors that lead to variations among reported cost estimates.

The objective of this paper is to study effects of different input parameters (biomass material, particle size, ultrasonic power, and pelleting pressure) of UV-A pelleting on power consumption. Four types of biomass materials (big bluestem, corn stover, sorghum stalk, and wheat straw) were studied. Sorghum stalk consumed the least power. Pelleting pressure, particle size and ultrasonic power significantly affected power consumption of all four materials. Higher ultrasonic power and pelleting pressure resulted in lower power consumption. In addition, this paper also compares power consumption between UV-A pelleting and ring-die pelleting (a traditional pelleting method).

Cellulosic biofuels have been proposed to replace part of traditional liquid transportation fuels. Cellulosic biomass is the feedstock in cellulosic biofuel manufacturing. Costs associated with collection and transportation of cellulosic biomass account for more than 80 percent of the feedstock cost. By processing cellulosic biomass into pellets, density and handling efficiencies of cellulosic feedstock can be improved, resulting in reduction of transportation and handling costs. The pellet temperature is one of the most important parameter in Ultrasonic Vibration (UV-A) pelleting. There is very few literature on the pellet temperature of UV-A pelleting. This paper mainly studied how to on-line measure the pelleting temperature, also, the detailed temperature characteristics of the pellet was obtained. The results are valuable for selecting suitable pelleting parameters and controlling the quality of pellet in UV-A pelleting. Also, the accurate measurement of the pellet temperature is helpful to understand pelleting mechanism, charring, and durability issues.

The renewable energy industry relies on double screw pyrolyzers to convert cellulosic biomass into bio-oil. Bio-oil can then be converted into synthetic gasoline, diesel, and other transportation fuels, or can be converted into biobased chemicals for a wide range of applications. One of the processes by which bio-oil is produced in industry today is through fast pyrolysis, the fast thermal decomposition of organic material in the absence of oxygen. One type of pyrolyzer, a double screw pyrolyzer, features two intermeshing screws encased in a reactor which mechanically conveys and mixes the biomass and heat carrier media. The mixing effectiveness of the two materials in the pyrolyzer is directly correlated to the bio-oil yield — the better the mixing, the higher the yields. This study investigates the effects of varying biomass inlet concentrations on mixing effectiveness. Using 300–500 μm glass beads as simulated heat carrier media and 500–6350 μm red oak particles as biomass, a cold-flow double screw mixer with 360° of optical access and full sampling capabilities was used to collect mixing data. Advanced optical visualization and composition analysis paired with statistical analysis was used to evaluate the effects of varying the biomass inlet concentrations. Biomass inlet concentrations in terms of glass beads to red oak mass flow rate ratios (GB:RO) of 10:1, 20:1, 30:1, 40:1, and 50:1 were investigated, and correspond to biomass mass fractions of 9%, 4.7%, 3.2%, 2.4% and 1.9%. Both qualitative and quantitative analysis indicates that a counter rotating down pumping particle flow is best, and smaller biomass inlet concentrations noticeably reduce mixing effectiveness.

Abstract Supercritical CO2 (sCO2) power cycles find potential application with a variety of heat sources including nuclear, concentrated solar (CSP), coal, natural gas, and waste heat sources, and consequently cover a wide range of scales. Most studies to date have focused on the performance of sCO2 power cycles, while economic analyses have been less prevalent, due in large part to the relative scarcity of reliable cost estimates for sCO2 power cycle components. Further, the accuracy of existing sCO2 techno-economic analyses suffer from a small sample set of vendor-based component costs for any given study. Improved accuracy of sCO2 component cost estimation is desired to enable a shift in focus from plant efficiency to economics as a driver for commercialization of sCO2 technology. This study reports on sCO2 component cost scaling relationships that have been developed collaboratively from an aggregate set of vendor quotes, cost estimates, and published literature. As one of the world’s largest supporters of sCO2 research and development, the Department of Energy (DOE) National Laboratories have access to a considerable pool of vendor component costs that span multiple applications specific to each National Laboratory’s mission, including fossil-fueled sCO2 applications at the National Energy Technology Laboratory (NETL), CSP at the National Renewable Energy Laboratory (NREL), and CSP, nuclear, and distributed energy sources at Sandia National Laboratories (SNL). The resulting cost correlations are relevant to sCO2 components in all these applications, and for scales ranging from 5–750 MWe. This work builds upon prior work at SNL, in which sCO2 component cost models were developed for CSP applications ranging from 1–100 MWe in size. Similar to the earlier SNL efforts, vendor confidentiality has been maintained throughout this collaboration and in the published results. Cost models for each component were correlated from 4–24 individual quotes from multiple vendors, although the individual cost data points are proprietary and not shown. Cost models are reported for radial and axial turbines, integrally-geared and barrel-style centrifugal compressors, high temperature and low temperature recuperators, dry sCO2 coolers, and primary heat exchangers for coal and natural gas fuel sources. These models are applicable to sCO2-specific components used in a variety of sCO2 cycle configurations, and include incremental cost factors for advanced, high temperature materials for relevant components. Non-sCO2-specific costs for motors, gearboxes, and generators have been included to allow cycle designers to explore the cost implications of various turbomachinery configurations. Finally, the uncertainty associated with these component cost models is quantified by using AACE International-style class ratings for vendor estimates, combined with component cost correlation statistics.

Engineering feedstock supply systems that deliver affordable, high-quality biomass remains a challenge for the emerging bioenergy industry. Cellulosic biomass is geographically distributed and has diverse physical and chemical properties. Because of this feedstock supply systems that deliver cellulosic biomass resources to biorefineries require integration of a broad set of engineered unit operations. These unit operations include harvest and collection, storage, preprocessing, and transportation processes. Design decisions for each feedstock supply system unit operation impact the engineering design and performance of the other system elements. These interdependencies are further complicated by spatial and temporal variances such as climate conditions and biomass characteristics. This paper develops an integrated model that couples a SQL-based data management engine and systems dynamics models to design and evaluate biomass feedstock supply systems. The integrated model, called the Biomass Logistics Model (BLM), includes a suite of databases that provide 1) engineering performance data for hundreds of equipment systems, 2) spatially explicit labor cost datasets, and 3) local tax and regulation data. The BLM analytic engine is built in the systems dynamics software package Powersim™. The BLM is designed to work with thermochemical and biochemical based biofuel conversion platforms and accommodates a range of cellulosic biomass types (i.e., herbaceous residues, short-rotation woody and herbaceous energy crops, woody residues, algae, etc.). The BLM simulates the flow of biomass through the entire supply chain, tracking changes in feedstock characteristics (i.e., moisture content, dry matter, ash content, and dry bulk density) as influenced by the various operations in the supply chain. By accounting for all of the equipment that comes into contact with biomass from the point of harvest to the throat of the conversion facility and the change in characteristics, the BLM evaluates economic performance of the engineered system, as well as determining energy consumption and green house gas performance of the design. This paper presents a BLM case study delivering corn stover to produce cellulosic ethanol. The case study utilizes the BLM to model the performance of several feedstock supply system designs. The case study also explores the impact of temporal variations in climate conditions to test the sensitivity of the engineering designs. Results from the case study show that under certain conditions corn stover can be delivered to the cellulosic ethanol biorefinery for $35/dry ton.

Increasing concerns of oil security, greenhouse gas emissions, and sustainability have encouraged nations to consider the contribution that agriculture/forestry for bioenergy (and biofuels in particular) could make as alternatives to current fossil-based energy and transportation fuels. Despite China's large population and geographical size, it has only relatively recently developed into a highly industrialized and energy-dependent economy. Coal is, and will remain, China's dominant energy source. However, over the last few years with China's growing middle class, increasing growth in production and sale of cars/trucks and a growing chemical based sector, oil and its derivatives are predicted to experience the fastest fossil fuel growth. China's ability to produce so-called “first-generation” or conventional biofuels from sugar, starch or vegetable oil based plants is very restricted because of “food vs. fuel” issues. Thus, biomass-based and forest-based biofuels, in particular, can form a medium-to-long-term solution that could contribute to China's national biofuels targets. Oilseed trees have been suggested as an initial forest-based biodiesel strategy with about 13 million ha of marginal land identified for possible plantation. It is also estimated that 17 million tonnes of cellulosic ethanol per annum could be derived from forest biomass that is currently available in China.
