J and CTOD Based Tensile Strain Capacity Prediction for Pipelines with a Surface Crack in Girth Weld

Abstract Long-distance pipelines for the transport of oil and natural gas to onshore facilities are mainly fabricated by girth welding, which has been considered as a weak location for cracking. Pipeline rupture due to crack initiation and propagation in girth welding is one of the main issues of structural integrity for a stable supply of energy resources. The crack assessment should be performed by comparing the crack driving force with fracture toughness to determine the critical point of fracture. For this reason, accurate estimation of the crack driving force for pipelines with a crack in girth weld is highly required. This paper gives the newly developed J-integral and crack-tip opening displacement (CTOD) estimation in a strain-based scheme for pipelines with an internal surface crack in girth weld under axial displacement and internal pressure. For this purpose, parametric finite element analyses have been systematically carried out for a set of pipe thicknesses, crack sizes, strain hardening, overmatch and internal pressure conditions. Using the proposed solutions, tensile strain capacities (TSCs) were quantified by performing crack assessment based on crack initiation and ductile instability and compared with TSCs from curved wide plate tests to confirm their validity.

This paper presents the results of experimental and finite element analysis (FEA) studies focused on the tensile strain capacity of X80 pipelines under large axial loading with high internal pressure. Full-pipe tensile test of girth welded joint was performed using high-strain X80 linepipes. Curved wide plate (CWP) tests were also conducted to verify the strain capacity under a condition of no internal pressure. The influence of internal pressure was clearly observed in the strain capacity. Critical tensile strain is reduced drastically due to the increased crack driving force under high internal pressure. In addition, SENT tests with shallow notch specimens were conducted in order to obtain a tearing resistance curve for the simulated HAZ of X80 material. Crack driving force curves were obtained by a series of FEA, and the critical global strain of pressurized pipes was predicted to verify the strain capacity of X80 welded linepipes with surface defects. Predicted strain showed good agreement with the experimental results.

This paper examines the tensile strain capacity of girth welded pipelines. A pressurized and no pressurized full-pipe tension tests were conducted together with FE analyses in order to investigate the strain behavior of pipe under large axial loading with high internal pressure. The critical tensile strain drastically decreased under a high internal pressure condition. Single edge notch tension (SENT) tests with shallow notched specimens were also performed to obtain the material resistance curve (R-curve), and a series of FE analyses was conducted to obtain the crack driving force for ductile crack propagation. The R-curve and crack driving force curve were used in predicting the tensile strain limit of X80 girth welded pipe with a surface defect in the HAZ. The predicted critical tensile strain showed good agreement with that obtained in the pressurized and no pressurized full-pipe tension test.

This is the second paper in a three-paper series related to the development of tensile strain models. The fundamental basis of the models [1] and evaluation of the models against experiment data [2] are presented in two companion papers. This paper presents the structure and formulation of the models. The philosophy and development of the multi-tier tensile strain models are described. The tensile strain models are applicable for linepipe grades from X65 to X100 and two welding processes, i.e., mechanized GMAW and FCAW/SMAW. The tensile strain capacity (TSC) is given as a function of key material properties and weld and flaw geometric parameters, including pipe wall thickness, girth weld high-low misalignment, pipe strain hardening (Y/T ratio), weld strength mismatch, girth weld flaw size, toughness, and internal pressure. Two essential parts of the tensile strain models are the crack driving force and material’s toughness. This paper covers principally the crack driving force. The significance and determination of material’s toughness are covered in the companion papers [1,2].

A number of previously published works have shown that the presence of residual stresses can significantly affect measurements of fracture toughness, unless they are properly accounted for when calculating parameters such as the crack driving force. This in turn requires accurate, quantitative residual stress data for the fracture specimens prior to loading to failure. It is known that material mechanical properties may change while components are in service, for example due to thermo-mechanical load cycles or neutron embrittlement. Fracture specimens are often extracted from large scale components in order to more accurately determine the current fracture resistance of components. In testing these fracture specimens it is generally assumed that any residual stresses present are reduced to a negligible level by the creation of free surfaces during extraction. If this is not the case, the value of toughness obtained from testing the extracted specimen is likely to be affected by the residual stress present and will not represent the true material property. In terms of structural integrity assessments, this can lead to ‘double accounting’ — including the residual stresses in both the material toughness and the crack driving force, which in turn can lead to unnecessary conservatism. This work describes the numerical modelling and measurement of stresses in fracture specimens extracted from two different welded parent components: one component considerably larger than the extracted specimens, where considerable relaxation would be expected as well as a smaller component where appreciable stresses were expected to remain. The results of finite element modelling, along with residual stress measurements obtained using the neutron diffraction technique, are presented and the likely implications of the results in terms of measured fracture toughness are examined.

The surface crack, also known as the partly through-thickness crack, is a serious threat to the structural integrity of offshore metallic pipes. In this paper, we review the research progress in regard to surface crack growth in metallic pipes subjected to cyclic loads from the fracture mechanics perspective. The purpose is to provide state-of-the-art investigations, as well as indicate the remaining challenges. First, the available studies on surface cracked metallic pipes are overviewed from experimental, numerical, and analytical perspectives, respectively. Then, we analyse state-of-the-art research and discuss the insufficiencies of the available literature from different perspectives, such as surface cracks and pipe configurations, environmental influential parameters, the girth welding effect, and numerical and analytical evaluation methods. Building on these surveys and discussions, we identify various remaining challenges and possible further research topics that are anticipated to be of significant value both for academics and practitioners.

Long-distance offshore pipelines always suffer large plastic deformation during installation and operation. Accompanied by high internal pressure, potential flaws are found to initiate from the girth welds, and this brings a significant challenge to the structural integrity of the pipelines. The currently used procedures for fracture assessment of pipelines are usually stress based, which are unsuitable for application to cracked pipeline subjected to large plastic deformation. Therefore, the aim of this paper is to investigate the fracture assessment of pipeline subjected to large plastic deformation and identify and understand the critical parameters influencing the fracture responses under actual loading conditions. The evolution of crack tip opening displacement (CTOD) of a pipeline segment with an embedded canoe shape crack located in the middle of the girth weld is investigated under pure bending and biaxial loading through 3D elastic–plastic finite-element simulations. The effects of crack width, crack length, pipeline thickness, material hardening, and internal pressure on fracture response are discussed. Finally, a strain-based failure assessment diagram (FAD) is developed, and comparison between fracture assessment by BS7910:2013 and finite-element simulations concludes that the former produces conservative predictions for deep crack.

Two simplistic models based on fracture mechanics considerations are used to advance the understanding of instability conditions in TBC systems. First model assumes isostrain behavior at and prior to the onset of crack initiation and is based on elastic energy balance approach. The other model is used for layer buckling and crack propagation behavior. The analysis for crack initiation suggests that the crack tip driving force, KI can reach a high value that is comparable to the fracture resistance of the coating material at and near the TBC/TGO interface even for a small nominal applied stress. The stresses required for the crack driving force (KI or GI) exceeding the fracture resistance of TBC materials are found to be in the range of 0.05 to 0.5 GPa. This appears to be an order of magnitude lower than the reported tangential tensile stress values of 1 to 2 GPa, but matches closely with the simulated transverse stress. High crack driving force resulting from low stress and small size defects (around 2 microns) facilitates early crack initiation in TBC system.

The longitudinal strain capacity of spiral welded pipelines displays to some extents unexplained behaviour. Therefore, they are not (yet) used extensively in offshore applications and harsh conditions, demanding a strain based design. An important factor that influences the tensile strain capacity is the quantity of anisotropy in terms of strength and toughness. Starting from an anisotropic hot rolled highstrength steel skelp, the process of helical forming and post-treating of the pipe adds heterogeneity and changes the level of anisotropy of the product. A parameter that should be examined with respect to anisotropy is the crack driving force, a measure for the toughness of the pipeline steel. Additional to the mode I loading (opening of the crack), the mode III component drives the in-plane shear motion of a crack in the spiral weld when the pipe is subjected to longitudinal deformation. This action, not present inlongitudinal welded pipes, shows a decreasing contribution with increasing plasticity. FE simulations have demonstrated a rise of crack driving force in anisotropic cases with respect to an isotropic reference. However, exact data and variation of various parameters, along with experimental testing need to be conducted. The outcome analysis of such simulations and tests can validate existing models, or help create a better understanding of anisotropic and heterogenic influences on the tensile strain capacity of spiral welded pipes.

Abstract The through-thickness crack or surface crack in PE100 pipes subjected to internal pressure represents a serious risk to the structural integrity of HDPE pipes, which has attracted wide attention in modern industry. Although experimental research offers reliable predictions of surface crack influence on pipes, the relatively high cost hinders its application. The numerical simulation, as a cost-effective alternative, has been widely applied to assess stress displacement and strain to the entire pipe structure. This is the initial approach adopted in recent decades. This article provides simulations tests of an uncracked pipe and cracked PE100 pipe under different internal pressure values, with varying each time the dimensions of the crack with 1 mm rate for minor and major radius and 0.5mm rates for the largest contour radius, using ANSYS MECHANICAL STRUCTURAL STATIC for simulation.

The increasing demand for energy and natural resources has spurred a flurry of exploration and production activities of oil and natural gas in more hostile environments, including very deep water offshore production. Currently, structural integrity of submarine risers and flowlines conducting corrosive and aggressive hydrocarbons represents a key factor in operational safety of subsea pipelines. Advances in existing technologies favor the use of CMn steel pipelines (for example, API X65 grade steel) clad or mechanically lined with a corrosion resistant alloy (CRA), such as Alloy 625, for the transport of corrosive fluids. This work focuses on a fitness-for-service defect assessment procedure for strength mismatched welded components incorporating new crack driving force and limit load solutions. The study broadens the applicability of current evaluation procedures for J and CTOD which enter directly into structural integrity analyses and flaw tolerance criteria to provide a fairly comprehensive body of numerical solutions for crack driving forces in mismatched girth welds with circumferential surface cracks. This investigation also provides mismatch yield load solutions which are central to accurately predict failure load in strength mismatched structures subjected to large scale plasticity and ductile behavior. An approach is utilized to analyze the potential effects of the undermatching girth weld on critical flaw sizes for a typical lined pipe employed in subsea flowlines having a girth weld made of Alloy 625.
