High-Temperature Fatigue Properties of Single Crystal Superalloys in Air and Hydrogen

Hot section components in high-performance aircraft and rocket engines are increasingly being made of single crystal nickel superalloys such as PWA1480, PWA1484, CMSX-4, and Rene N-4 as these materials provide superior creep, stress rupture, melt resistance, and thermomechanical fatigue capabilities over their polycrystalline counterparts. Fatigue failures in PWA1480 single crystal nickel-base superalloy turbine blades used in the space shuttle main engine fuel turbopump are discussed. During testing many turbine blades experienced stage II noncrystallographic fatigue cracks with multiple origins at the core leading edge radius and extending down the airfoil span along the core surface. The longer cracks transitioned from stage II fatigue to crystallographic stage I fatigue propagation, on octahedral planes. An investigation of crack depths on the population of blades as a function of secondary crystallographic orientation (β) revealed that for β=45+/−15 deg tip cracks arrested after some growth or did not initiate at all. Finite element analysis of stress response at the blade tip, as a function of primary and secondary crystal orientation, revealed that there are preferential β orientations for which crack growth is minimized at the blade tip. To assess blade fatigue life and durability extensive testing of uniaxial single crystal specimens with different orientations has been tested over a wide temperature range in air and hydrogen. A detailed analysis of the experimentally determined low cycle fatigue properties for PWA1480 and SC 7-14-6 single crystal materials as a function of specimen crystallographic orientation is presented at high temperature (75°F–1800°F) in high-pressure hydrogen and air. Fatigue failure parameters are investigated for low cycle fatigue data of single crystal material based on the shear stress amplitudes on the 24 octahedral and 6 cube slip systems for FCC single crystals. The max shear stress amplitude [Δτmax] on the slip planes reduces the scatter in the low cycle fatigue data and is found to be a good fatigue damage parameter, especially at elevated temperatures. The parameter Δτmax did not characterize the room temperature low cycle fatigue data in high-pressure hydrogen well because of the noncrystallographic eutectic failure mechanism activated by hydrogen at room temperature. Fatigue life equations are developed for various temperature ranges and environmental conditions based on power-law curve fits of the failure parameter with low cycle fatigue test data. These curve fits can be used for assessing blade fatigue life.

Completely reversed axial fatigue results are reported for Waspaloy and Inconel 713C at room temperature. Fatigue strength and ductility are evaluated using power functions of the fatigue life. The exponents and coefficients of these two equations are looked upon as four fatigue properties of the material. They appear in the equations which are developed to relate cyclic stress, plastic strain, total strain, plastic strain energy per cycle, total plastic strain energy to fracture, and fatigue life. These equations and the four fatigue properties permit the evaluation of the relative fatigue resistance of various metals at different fatigue lives when subjected to strain, stress, or plastic strain energy cycling. The “best” selection of material to resist fatigue is found to depend on the type of cycling and the desired life. At room temperature, the wrought Waspaloy is found to be more fatigue resistant than the cast Inconel 713C, particularly in resisting strain or plastic strain energy cycling in the low cycle fatigue region. For longer lives the difference in fatigue resistance between the two diminishes, especially for stress cycling. It is believed that the method of fatigue evaluation used here is generally applicable to the engineering problem of material selection to resist fatigue, and should in some cases replace methods based on conventional rotating bending fatigue tests which only evaluate the fatigue strength at long lives.

This paper presents the results of tests conducted on the HR6W (23Cr-45Ni-6W-Nb-Ti-B) alloy under low-cycle fatigue at room temperature and at 650 °C. Fatigue tests were carried out at constant values of the total strain ranges. The alloy under low-cycle fatigue showed cyclic strengthening both at room temperature and at 650 °C. The degree of HR6W strengthening described by coefficient n’ was higher at higher temperatures. At the same time, its fatigue life Nf at room temperature was, depending on the range of total strain adopted in the tests, several times higher than observed at 650 °C.

Low cycle fatigue (LCF) properties of a powder metallurgy(PM) nickel base superalloy FGH720Li were systematically studied in this work, including smooth LCF and notched LCF tested at various temperatures and different stress. The relationship between the fatigue life and applied stress was analyzed both for smooth fatigue and notch fatigue tests. The effects of loading frequency and stress ratio on LCF behavior were also studied. As an important influencing factor of the fatigue life in powder metallurgy superalloy, the effect of inclusions on LCF life was also investigated. The results showed that the fatigue properties of FGH720Li alloy was excellent, when tested at the temperature of 450°C and applied stress of 1230MPa, the fatigue life could exceed 5×104 cycles. When tested at 650°C and 1150MPa, the average fatigue life was still beyond 2×105 cycles.

Abstract In the development and assessment of critical gas turbine components, simulations have a crucial role. An accurate life prediction approach is needed to estimate lifespan of these components. Nickel base superalloys remain the material of choice for gas turbine blades in the energy industry. These blades are required to withstand both fatigue and creep at extreme temperatures during their usage time. Nickel-base superalloys present an excellent heat resistance at high temperatures. Presence of chromium in the chemical composition makes these alloys highly resistant to corrosion, which is critical for turbine blades. This study presents a flexible approach to combine creep and fatigue damages for a single crystal Nickel-base superalloy. Stress and strain states are used to compute life calculations, which makes this approach applicable for component level. The cumulative damage approach is utilized in this study, where dominant damage modes are capturing primary microstructural mechanism associated with failure. The total damage is divided into two distinctive modules: fatigue and creep. Flexibility is imparted to the model through its ability to emphasize the dominant damage mechanism which may vary among alloys. Fatigue module is governed by a modified version of Coffin-Manson and Basquin model, which captures the orientation dependence of the candidate material. Additionally, Robinson’s creep rupture model is applied to predict creep damage in this study. A novel crystal visco-plasticity (CVP) model is used to simulate deformation of the alloy under several different types of loading. This model has capability to illustrate the temperature-, rate-, orientation-, and history-dependence of the material. A user defined material (usermat) is created to be used in ANSYS APDL 19.0, where the CVP model is applied by User Programmable Feature (UPF). This deformation model is constructed of a flow rule and internal state variables, where the kinematic hardening phenomena is captured by back stress. Octahedral, cubic and cross slip systems are included to perform simulations in different orientations. An implicit integration process that uses Newton-Raphson iteration scheme is utilized to calculate the desired solutions. Several tensile, low-cycle fatigue (LCF) and creep experiments were conducted to inform modeling parameters for the life prediction and the CVP models.

This paper presents the results of low-cycle fatigue testing and analysis of 26 piping components and butt-welded sections. The test specimens were fabricated from Type-304 stainless steel and carbon steel, materials which are typically used in the primary piping of light water nuclear reactors. Components included 6-in. elbows, tees, and girth butt-welded straight sections. Fatigue testing consisted of subjecting the specimens to deflection-controlled cyclic bending with the objective of simulating system thermal expansion type loading. Tests were conducted at room temperature and 550 deg F, with specimens at room temperature subjected to 1050 psi constant internal hydraulic pressure in addition to cyclic bending. In two tests at room temperature, however, stainless steel elbows were subjected to combined simultaneous cyclic internal pressure and cyclic bending. Predictions of the fatigue life of each of the specimens tested have been made according to the procedures specified in NB-3650 of Section III[1] in order to assess the code design margin. For the purpose of the assessment, predicted fatigue life is compared to actual fatigue life which is defined as the number of fatigue cycles producing complete through-wall crack growth (leakage). Results of this assessment show that the present code fatigue rules are adequately conservative.

Experimental studies on the influences of orientation on the elastic behaviour at 20°C and 950°C and the low cycle fatigue creep properties at 950°C of the single crystal nickel base superalloy SRR99 are described. The elastic response at 20°C is found to be in good agreement with predictions from the properties of pure nickel. At 950°C the orientation dependence is shown to be well correlated with a simple orientation function, which is also found to be insensitive to temperature. Similar correlations are shown for the single crystal nickel base superalloys PWA1480 and RENE N4 at high temperatures. The low cycle fatigue properties for fully reversed strain controlled cycles of SRR99 are shown to be strongly dependent on crystal orientation. Similar results from earlier work for RENE N4 are also illustrated. It is shown that by modifying the applied total strain range to take into account the influence of orientation for elastic deformation, essentially orientation-independent low fatigue cycle curves for SRR99 and RENE N4 are obtained.
