Elastic-Plastic Finite Element Analysis of Partial Slip Rolling Contact

The finite element model with the implementation of a robust cyclic plasticity theory was used to simulate the elastic-plastic stresses for the partial slip (stick-slip) line rolling contact. Detailed rolling contact stresses and strains were obtained for up to 40 rolling passes. The partial slip condition greatly affects the residual stress in the rolling direction and the residual shear strain within a thin layer of material near the contact surface. The residual stress in the axial direction was not significantly influenced by the partial slip condition. An increase in friction coefficient drives the location of maximum shear strain to the contact surface. In addition, a comparison was made between the finite element results and the results obtained from an approximate method.

This paper presents finite element analyses of two-dimensional (plane strain), elastic-plastic, repeated, frictionless rolling contact. The analysis employs the elastic-perfectly plastic, cycle and strain-amplitude-independent material used in the Merwin and Johnson analysis but avoids several assumptions made by these workers. Repeated rolling contacts are simulated by multiple translations of a semielliptical Hertzian pressure distribution. Results at p0/k = 3.5, 4.35, and 5.0 are compared to the Merwin and Johnson prediction. Shakedown is observed at p0/k = 3.5, but the comparisons reveal significant differences in the amount and distribution of residual shear strain and forward flow at p0/k = 4.35 and p0/k = 5.0. The peak incremental, shear strain per cycle for steady state is five times the value calculated by Merwin and Johnson, and the plastic strain cycle is highly nonsymmetric.

Railcar wheels and axles belong to the most critical components in railway vehicles. The service conditions of railway vehicles have been more severe in recent years due to speed-up. Therefore, a more precise evaluation of railcar wheel life and safety has been requested. Wheel/rail contact fatigue and thermal cracks due to braking are two major mechanisms of the railcar wheel failure. One of the main sources influencing on the contact zone failure is residual stress. The residual stress in wheels formed during heat treatment in manufacturing changes in the process of braking. Thus the fatigue life of railcar wheels should be estimated by considering both thermal stress and rolling contact. Also, the effect of residual stress variation due to manufacturing process and braking process should be included in simulating contact fatigue behavior. In this paper, an evaluation procedure for the contact fatigue life of railcar wheels considering the effects of residual stresses due to heat treatment, braking and repeated contact load is proposed. And the cyclic stressstrain history for fatigue analysis is simulated by finite element analysis for the moving contact load.

A coupled multibody elastic–plastic finite element (FE) model was developed to investigate the effects of surface defects, such as dents on rolling contact fatigue (RCF). The coupled Voronoi FE model was used to determine the contact pressure acting over the surface defect, internal stresses, damage, etc. In order to determine the shape of a dent and material pile up during the over rolling process, a rigid indenter was pressed against an elastic plastic semi-infinite domain. Continuum damage mechanics (CDM) was used to account for material degradation during RCF. Using CDM, spall initiation and propagation in a line contact was modeled and investigated. A parametric study using the model was performed to examine the effects of dent sharpness, pile up ratio, and applied load on the spall formation and fatigue life. The spall patterns were found to be consistent with experimental observations from the open literature. Moreover, the results demonstrated that the dent shape and sharpness had a significant effect on pressure and thus fatigue life. Higher dent sharpness ratios significantly reduced the fatigue life.

A direct approach for elastic-plastic analysis and shakedown is presented and its application to a two-dimensional rolling contact problem is demonstrated. The direct approach consists of an operator split technique, which transforms the elastic-plastic problem into a purely elastic problem and a residual problem with prescribed eigenstrains. The eigenstrains are determined using an incremental projection method which is valid for nonproportional loading and both elastic and plastic shakedown. The residual problem is solved analytically and also by using a finite element procedure which can be readily generalized to more difficult problems such as three-dimensional rolling point contact. The direct analysis employs linear-kinematic-hardening plastic behavior and thus either elastic or plastic shakedown is assured, however, the phenomenon of ratchetting which can lead to incremental collapse, cannot be treated within the present framework. Results are compared with full elastic-plastic finite element calculations and a step-by-step numerical scheme for elastic-plastic analysis. Good agreement between the methods is observed. Furthermore, the direct method results in substantial savings in computational effort over full elastic-plastic finite element calculations and is shown to be a straightforward and efficient method for obtaining the steady state (shakedown) solution in the analysis of rolling and/or sliding contact.

Abstract In this investigation, a finite element (FE) model was developed to study the third body effects on the fretting wear of Hertzian contacts in the partial slip regime. An FE three-dimensional Hertzian point contact model operating in the presence of spherical third bodies was developed. Both first bodies and third bodies were modeled as elastic–plastic materials. The effect of the third body particles on contact stresses and stick-slip behavior was investigated. The influence of the number of third body particles and material properties including modulus of elasticity, hardening modulus, and yield strength were analyzed. Fretting loops in the presence and absence of wear particles were compared, and the relation between the number of cycles and the hardening process was evaluated. The results indicated that by increasing the number of particles in contact, more load was carried by the wear particles which affect the wear-rate of the material. In addition, due to the high plastic deformation of the debris, the wear particles deformed and took a platelet shape. Local stick-slip behavior over the third body particles was also observed. The results of having wear debris with different material properties than the first bodies indicated that harder wear particles have a higher contact pressure and lower slip at the location of particles which affects the wear-rate.

This paper presents a numerical model to calculate wear during rolling contact due to micro-slip. Having as initial condition a corrugated rail it is shown the influence of the corrugation wavelength and the dynamic effects of the normal force on the wear creation. Experimental results are presented in order to reveal the influence of roughness when studying the stick-slip phenomenon.

Fretting wear is a kind of material damage in contact surfaces caused by microrelative displacement between two bodies. It can change the profile of contact surfaces, resulting in loosening of fasteners or fatigue cracks. Finite element method is an effective method to simulate the evolution of fretting wear process. In most studies of fretting wear, the coefficient of friction was assumed to be constant to simplify model and reduce the difficulty of solving. However, fretting wear test showed that the coefficient of friction was a variable related to the number of fretting cycles. Therefore, this paper introduces the coefficient of friction as a function of the number of fretting cycles in numerical simulation. A wear model considering variable coefficient of friction is established by combining energy consumption model and adaptive grid technique. The nodes of contact surfaces are updated through the UMESHMOTION subroutine. The effects of constant coefficient of friction and variable coefficient of friction on fretting wear are analyzed by comparing the wear amount under different loading conditions. The results show that when compared with coefficient of friction model, fretting wear is obviously affected by variable coefficient of friction and the variable coefficient of friction model has a larger wear volume when the fretting is in partial slip condition and mixed slip condition. In gross slip condition, the difference of wear volume between variable coefficient of friction model and coefficient of friction model decreases with the increase in the displacement amplitudes.
