Purpose The currently existing restrictions regarding the deployment of additively manufactured components because of poor surface roughness, porosity and residual stresses as well as their influence on the low-cycle fatigue (LCF) strength are addressed in this paper. Design/methodology/approach This study aims to evaluating the effect of different pre- and post-treatments on the LCF strength of additively manufactured 316L parts. Therefore, 316L specimens manufactured by laser powder bed fusion were examined in their as-built state as well as after grinding, or coating with regard to the surface roughness, residual stresses and LCF strength. To differentiate between topographical effects and residual stress-related phenomena, stress-relieved 316L specimens served as a reference throughout the investigations. To enable an alumina coating of the 316L components, atmospheric plasma spraying was used, and the near-surface residual stresses and the surface roughness are measured and investigated. Findings The results have shown that the applied pre- and post-treatments such as stress-relief heat treatment, grinding and alumina coating have each led to an increase in LCF strength of the 316L specimens. In contrast, the non-heat-treated specimens predominantly exhibited coating delamination. Originality/value To the best of the authors’ knowledge, this is the first study of the correlation between the LCF behavior of additively manufactured uncoated 316L specimens in comparison with additively manufactured 316L specimens with an alumina coating.

AbstractThe radial infeed rotary swaging is widely used as a diameter reduction forming process of axisymmetric workpieces, improving the mechanical properties with excellent near net shape forming. In the present study, rotary swaging experiments with different parameter setups were performed on steel tubes and bars under different material states and several resulting property modifications were investigated such as stress-strain curve, hardness, fatigue strength and surface residual stresses. The results show a significant work hardening induced by the rotary swaging process and an improvement in the static and dynamic mechanical properties was observed. Furthermore, the hardness distribution was homogenous in the cross section of the rotary swaged workpieces. Moreover, depending on the process conditions, different residual stresses distribution were generated along the surface.

This discussion reviewed the occurrence of stress corrosion cracking (SCC) of alloys 182 and 82 weld metals in primary water (PWSCC) of pressurized water reactors (PWR) from both operating plants and laboratory experiments. Results from in-service experience showed that more than 340 Alloy 182/82 welds have sustained PWSCC. Most of these cases have been attributed to the presence of high residual stresses produced during the manufacture aside from the inherent tendency for Alloy 182/82 to sustain SCC. The affected welds were not subjected to a stress relief heat treatment with adjacent low alloy steel components. Results from laboratory studies indicated that time-to-cracking of Alloy 82 was a factor of 4 to 10 longer than that for Alloy 182. PWSCC depended strongly on the surface condition, surface residual stresses and surface cold work, which were consistent with the results of in-service failures. Improvements in the resistance of advanced weld metals, Alloys 152 and 52, to PWSCC were discussed.

One possibility to improve the fatigue life and strength of metallic materials is shot peening. However, at elevated temperatures, the induced residual stresses may relax. To investigate the influence of shot peening on high-temperature fatigue behavior, isothermal fatigue tests were conducted on shot-peened and untreated samples of gamma TiAl 48-2-2 at 750 °C in air. The shot-peened material was characterized using EBSD, microhardness, and residual stress analyses. Shot peening leads to a significant increase in surface hardness and high compressive residual stresses near the surface. Both effects may have a positive influence on lifetime. However, it also leads to surface notches and tensile residual stresses in the bulk material with a negative impact on cyclic lifetime. During fully reversed uniaxial tension-compression fatigue tests (R = −1) at a stress amplitude of 260 MPa, the positive effects dominate, and the fatigue lifetime increases. At a lower stress amplitude of 230 MPa, the negative effect of internal tensile residual stresses dominates, and the lifetime decreases. Shot peening leads to a transition from surface to volume crack initiation if the surface is not damaged by the shots.

This study investigated the effect of sandblasting particle size on the surface topography and compressive stresses of conventional zirconia (3 mol% yttria-stabilized tetragonal zirconia polycrystal; 3Y-TZP) and two highly translucent zirconia (4 or 5 mol% partially stabilized zirconia; 4Y-PSZ or 5Y-PSZ). Plate-shaped zirconia specimens (14.0 × 14.0 × 1.0 mm3, n = 60 for each grade) were sandblasted using different Al2O3 sizes (25, 50, 90, 110, and 125 μm) under 0.2 MPa for 10 s/cm2 at a 10 mm distance and a 90° angle. The surface topography was characterized using a 3-D confocal laser microscopy and inspected with a scanning electron microscope. To assess residual stresses, the tetragonal peak shift at 147 cm−1 was traced using micro-Raman spectroscopy. Al2O3 sandblasting altered surface topographies (p < 0.05), although highly translucent zirconia showed more pronounced changes compared to conventional zirconia. 5Y-PSZ abraded with 110 μm sand showed the highest Sa value (0.76 ± 0.12 μm). Larger particle induced more compressive stresses for 3Y-TZP (p < 0.05), while only 25 μm sand induced residual stresses for 5Y-PSZ. Al2O3 sandblasting with 110 μm sand for 3Y-TZP, 90 μm sand for 4Y-PSZ, and 25 μm sand for 5Y-PSZ were considered as the recommended blasting conditions.

Introducing a thin cut from the surface of a part containing residual stresses produces a change in strain on the surface. When the strains are measured as a function of the depth of the cut, residual stresses near the surface can be estimated using the compliance method. In previous work, the unknown residual stress field was represented by a series of continuous polynomials. The present paper shows that for stress states with steep gradients, superior predictions are obtained by using “overlapping piecewise functions” to represent the stresses. The stability of the method under the influence of random errors and a zero shift is demonstrated by numerical simulation.

AbstractThe stability of compressive residual stresses generated by deep rolling plays a decisive role on the fatigue behavior of specimens and components, respectively. In this regard, deep rolling at elevated temperature has proven to be very effective in stabilizing residual stresses when fatigue analysis is conducted at ambient temperature. However, since residual stresses can be affected not only by plastic deformation but also when thermal energy is provided, it is necessary to analyze the influence of temperature and time on the relaxation behavior of residual stresses at elevated temperature. To evaluate the effect of deep rolling at elevated temperatures on stability limits under thermal as well as combined thermo-mechanical loads, the present work introduces and discusses the results of investigations on the thermal stability of residual stresses in differently deep rolled material conditions of the steel SAE 1045.

Residual stresses generated in milling process affect the performance of machined components. Milling residual stresses correlate closely with the cutting parameters. In this paper, the generation and distribution of surface residual stresses in milling of aluminum alloy 7050-T7451 was investigated. The cutting speed changes from 300m/min to 3000m/min. In the experiments, the residual stresses on the surface of specimen are detected by X-ray diffraction technique. The result shows that compressive residual stresses are generated when cutting speed is under 500 m/min. In feed and its orthogonal direction, the effect of cutting speed and feed rate on residual stresses is similar. The formation of the residual stresses can be explained by thermo-mechanical coupling effects.

Abstract The residual stresses could affect the ability of components to bear loading conditions and also the performance. The researchers considered workpiece surface as a plane and ignored the effect of surface topography induced by the intermittent cutting process when modeling residual stresses. The aim of this research develops an analytical model to predict workpiece residual stresses during intermittent machining by correlating the effect of surface topography. The relative motions of tool and workpiece are analyzed for modeling thermal-mechanical and surface topography. The influence of dynamic cutting force and thermal on different positions of surface topography is also considered in analytical model. Then the residual stresses model with the surface topography effect can be developed in intermittent cutting. The analytical models of dynamic cutting force, surface topography and residual stresses are verified by the experiments. The variation trend of evaluated values of the residual stress of workpiece is basically consistent with that of measured values. The compressive residual stress of workpiece surface in highest point of the surface topography are higher than that in the lowest point.
