Abstract The problem addressed in this paper is the development of a physico-mathematical basis for mechanical tolerances. The lack of such a basis has fostered a decoupling of design (function) and manufacturing. The groundwork for a tolerancing methodology is laid by a model of profile errors, whose components are justified by physical reasoning and estimated using mathematical tools. The methodology is then presented as an evolutionary procedure. This procedure harnesses the various tools to analyze profiles in terms of a minimum set of profile parameters and to re-generate them from the parameters. This equips the designer with a rational means for estimating performance prior to manufacturing, hence integrating design and manufacturing. The utility of the functional tolerancing methodology is demonstrated with performance simulations of a lathe-head-stock design, focusing on gear transmission with synthesized errors.

This paper addresses the problem of conveyor transfer station design in harsh operating conditions, aiming to identify and eliminate a failure phenomenon which interrupts aggregate supply. The analyzed transfer station is located in a Polish granite quarry. The study employs laser scanning and reverse engineering methods to map the existing transfer station and its geometry. Next, a discrete element method (DEM) model of granite aggregate has been created and used for simulating current operating conditions. The arch formation has been identified as the main reason for breakdowns. Alternative design solutions for transfer stations were tested in DEM simulations. The most uncomplicated design for manufacturing incorporated an impact plate, and a straight chute has been selected as the best solution. The study also involved identifying areas of the new station most exposed to wear phenomena. A new transfer point was implemented in the quarry and resolved the problem of blockages.

The Universita` degli Studi di Firenze joined the Formula Student competition (organised by SAE and IMechE) in 2002 competing in Class 3, the following year the first car was ready to compete in Class 1. In order to build this car, an integrated approach was adopted to obtain the best solution in every aspect. The purpose of the design was to optimise the car handling, fulfilling the Formula SAE rules. All the design phases were based on the Design for X approach, with the aim to optimise all the aspects of the Formula SAE project, like performance, design and cost. A Design for Manufacturing approach was added to the FEA to design all the components, like uprights and wheel spindles, in order to simplify the CNC machining. The suspensions layout was defined using a recursive method based on the Multibody Simulation and the components design. Some experimentations were conducted to verify the simulations. The experimental data were used to start the redesign, to improve the performance of the new car that will compete in the 2004 events.
