The liquid metal filling and solidification process of aluminum engine cylinder head in different gating system during casting process was simulated by casting simulation software MAGMAsoft. The simulation results showed that the best pouring process contains the bottom note type casting and the placement of combustion chamber side, so that we could obtain a simple modeling process, and significantly shorten the trial production cycle, as well as the trial cost of the piston, and improve the quality of the cylinder head.

The manufacturing industry is one of the sectors that consistently continues to provide the largest national economic growth contribution to reach the target economic growth of 5.3% in 2020. In the 4.0 industry era, the manufacturing industry sector in Indonesia starts to adopt the newest digital technology like artificial intelligence, machine learning, and the internet of things, and additive manufacturing. This research aimed to develop a manufactured product in form of Aluminium cylinder head engine prototype with digital rapid prototyping and Aluminium investment casting. To reach the research goal, the research started from theoretical study and data collection. Next, the cylinder head engine is modelled in CAD (computer-aided design software and printed in 3D printer with polyvinyl butyral and polylactic acid. This 3D printed cylinder head is going to use as moulding pattern. Hereafter, the cylinder head engine is assembled with gating system and coated with a mix of cement plaster, silica sand, and kaolin soil. After the mould is dry, the mould will be burned until the 3D printed pattern is vaporized. The final step is pouring the molten Aluminium at 800°C temperature into the mould. The results showed that the casting process with a cylindrical gating system was perfectly formed, especially for the fins part. However, for the smaller fins, there were still defects in form of lumps. The mix of silica sand, gypsum cement and kaolin soil can create a strong mould. The difference in pattern material does not have a significant effect on the investment casting mould-making process.Keywords: Rapid prototyping, cylinder head engine, investment casting.

This paper presents a failure analysis on a modern high performance diesel engine cylinder head made of gray cast iron. Cracks appeared intensively at the intersection of two exhaust passages in the cylinder head. The metallurgical examination was conducted in the crack origin zone and other zones. Meanwhile, the load state of the failure part of the cylinder head was determined through the Finite Element Analysis. The results showed that both the point of the maximum temperature and the point of the maximum thermal-mechanical coupling stress were not in the crack position. The excessive load was not the main cause of the failure. The large cooling rate in the casting process created an abnormal graphite zone that existed below the surface of the exhaust passage (about 1.1 mm depth), which led to the fracture of the cylinder head. In the fractured area, there were a large number of casting defects (dip sand, voids, etc.) and inferior graphite structure (type D, type E) which caused stress concentration. Moreover, high temperature gas entered the cracks, which caused material corrosion, material oxidization, and crack propagation. Finally, premature fracture of the cylinder head took place.
