Abstract Plasma Arc Welding (PAW) has been used for many critical applications due to its flexibility, reliability and high weld quality. In this paper, two code compliance plasma arc welding applications in the nuclear industry are discussed. The first application is an innovative welding process using PAW with specially designed dual hot wire feeding system, namely Dual Hot Wire Gas Metal Plasma Arc Welding (GMPAW). The GMPAW process offers unique advantages for high deposition and low dilution weld overlay application. The second application is a remote weld overlay repair from pipe inside diameter (ID) for a highly radiated nuclear component using PAW process with remote machining and NDE capability. In this paper, the benefits and advantages are provided for the aforementioned PAW applications. The versatility of plasma arc welding system configuration, as well as high quality and productivity can make plasma arc welding a good candidate for many critical code compliance applications.

Abstract Wire arc additive manufacturing (WAAM) has been investigated to deposit large-scale metal parts due to its high deposition efficiency and low material cost. However, in the process of automatically manufacturing the high-quality metal parts by WAAM, several problems about the heat build-up, the deposit-path optimization, and the stability of the process parameters need to be well addressed. To overcome these issues, a new WAAM method based on the double electrode micro plasma arc welding (DE-MPAW) was designed. The circuit principles of different metal-transfer models in the DE-MPAW deposition process were analyzed theoretically. The effects between the parameters, wire feed rate and torch stand-off distance, in the process of WAAM were investigated experimentally. In addition, a real-time DE-MPAW control system was developed to optimize and stabilize the deposition process by self-adaptively changing the wire feed rate and torch stand-off distance . Finally, a series of tests were performed to evaluate the control system’s performance . The results show that the capability against interferences in the process of WAAM has been enhanced by this self-adaptive adjustment system. Further, the deposition paths about the metal part’s layer heights in WAAM are simplified. Finally, the appearance of the WAAM-deposited metal layers is also improved with the use of the control system.

Micro plasma arc welding (micro PAW) was carried out AM 350 precipitation hardening alloy to produce an edge-joint weld. The application of micro PAW technique was also demonstrated in the present work. The results indicated that the arc voltage increased with increasing quantity of added hydrogen in the argon atmosphere. The collimated shape of low current plasma arc was mainly responsible for the low sensitivity of weld shape to variations in arc length. The edge welded bellows of AM 350 alloys have been successfully welded using the present micro PAW technique.

The filling method of the cross section of the plasma arc welding based rapid prototyping was investigated. Veritable parameters filling method was proposed to improve the building quality. Optimizing model was established according to veritable parameters filling method and filling parameters such as width of deposited tracks and scan spacing were optimized. The process parameters were chosen from the database according to the optimized data. Experimental results showed that the building precision of the deposited layer using optimized parameters was obviously higher than those using non-optimization parameters.
