In this paper, an approach for in-flight fault detection and isolation (FDI) of aircraft engine sensors based on a bank of Kalman filters is developed. This approach utilizes multiple Kalman filters, each of which is designed based on a specific fault hypothesis. When the propulsion system experiences a fault, only one Kalman filter with the correct hypothesis is able to maintain the nominal estimation performance. Based on this knowledge, the isolation of faults is achieved. Since the propulsion system may experience component and actuator faults as well, a sensor FDI system must be robust in terms of avoiding misclassifications of any anomalies. The proposed approach utilizes a bank of m+1 Kalman filters where m is the number of sensors being monitored. One Kalman filter is used for the detection of component and actuator faults while each of the other m filters detects a fault in a specific sensor. With this setup, the overall robustness of the sensor FDI system to anomalies is enhanced. Moreover, numerous component fault events can be accounted for by the FDI system. The sensor FDI system is applied to a nonlinear simulation of a commercial aircraft gas turbine engine, and its performance is evaluated at multiple power settings at a cruise operating point using various fault scenarios.

Testing of a gas turbine engine for aircraft propulsion applications may be conducted in the actual aircraft or in a ground-test environment. Ground test facilities simulate flight conditions by providing airflow at pressures and temperatures experienced during flight. Flight-testing of the full aircraft system provides the best means of obtaining the exact environment that the propulsion system must operate in but must deal with limitations in the amount and type of instrumentation that can be put on-board the aircraft. Due to this limitation, engine performance may not be fully characterized. On the other hand, ground-test simulation provides the ability to enhance the instrumentation set such that engine performance can be fully quantified. However, the current ground-test methodology only simulates the flight environment thus placing limitations on obtaining system performance in the real environment. Generally, a combination of ground and flight tests is necessary to quantify the propulsion system performance over the entire envelop of aircraft operation. To alleviate some of the dependence on flight-testing to obtain engine performance during maneuvers or transients that are not currently done during ground testing, a planned enhancement to ground-test facilities was investigated and reported in this paper that will allow certain categories of flight maneuvers to be conducted. Ground-test facility performance is simulated via a numerical model that duplicates the current facility capabilities and with proper modifications represents planned improvements that allow certain aircraft maneuvers. The vision presented in this paper includes using an aircraft simulator that uses pilot inputs to maneuver the aircraft engine. The aircraft simulator then drives the facility to provide the correct engine environmental conditions represented by the flight maneuver.

Kalman filters are widely used in the turbine engine community for health monitoring purpose. This algorithm has proven its capability to track gradual deterioration with a good accuracy. On the other hand, its response to rapid deterioration is either a long delay in recognising the fault, and/or a spread of the estimated fault on several components. The main reason of this deficiency lies in the transition model of the parameters that is blended in the Kalman filter and assumes a smooth evolution of the engine condition. This contribution reports the development of an adaptive diagnosis tool that combines a Kalman filter and a secondary system that monitors the residuals. This auxiliary component implements a Generalised Likelihood Ratio Test in order to detect and estimate an abrupt fault. The enhancement in terms of accuracy and reactivity brought by this adaptive Kalman filter is highlighted for a variety of simulated fault cases that may be encountered on a commercial aircraft engine.

ABSTRACTThe present article will describe the science and technology of titanium aluminide (TiAl) alloys and the engineering development of TiAl for commercial aircraft engine applications. The GEnxTM engine is the first commercial aircraft engine that is flying titanium aluminide (alloy 4822) blades and it represents a major advance in propulsion efficiency, realizing a 20% reduction in fuel consumption, a 50% reduction in noise, and an 80% reduction in NOx emissions compared with prior engines in its class. The GEnxTM uses the latest materials and design processes to reduce weight, improve performance, and reduce maintenance costs.GE’s TiAl low-pressure turbine blade production status will be discussed along with the history of implementation. In 2006, GE began to explore near net shape casting as an alternative to the initial overstock conventional gravity casting plus machining approach. To date, more than 40,000 TiAl low-pressure turbine blades have been manufactured for the GEnxTM 1B (Boeing 787) and the GEnxTM 2B (Boeing 747-8) applications. The implementation of TiAl in other GE and non-GE engines will also be discussed.
