Applications of Rare-Earth Permanent Magnet Structures to Electrical Machinery

ABSTRACTA variety of promising permanent magnet structures based upon the magic cylinder and magic mangle concepts are investigated with regard to their suitability for application to electrical generators and motors. Such structures feature high magnetic flux densities in large volumes relative to their masses and bulks as well as minimal stray fields and net magnetic moments. Magic mangles also afford small moments of inertia of their rotating elements thereby resulting in improved rotational responsiveness. One computer calculation showed that a small conventional electric generator can be replaced by a magic mangle with 70% more flux amplitude but with only one half the mass and bulk.

Permanent magnet (PM) brushless DC motors (BLDCMs) are widely applied in industrial drives. However, the price rising of rare earth resource resulted in country policy restriction, so it is detrimental for mass production of PM-BLDCMs. As a result, the design and manufacture tendency of PM-BLDCMs are smaller and slighter in adopting rare earth materials of PMs. Additional, the magnetic flux density of PMs are difficult to improve in the near future. The effective method is to decrease stator reluctance and to adjust magnetic flux distribution of the air gap in stator design. Hence, the surface permanent magnets (SPMs) and tooth surface stators (TSSs) are designed to improve the motor performance, and are calculated by finite-element analysis (FEA) software in this study. Various hemicycle groove microstructures of SPMs and TSSs for designing, analyzing and optimizing are considered to observe the magnetic field strength distribution and to reduce the cogging torque in PM-BLDCMs, and the FEA result can be regarded as important references of motor structure design. The cogging torque can be reduced 80.9% in SPM3-model and can be decayed 89.2% in TSS2-model versus original model separately, and the cogging torque of the optimal combination of SPM-BLDCM can be abated 62.4%. Furthermore, the usage amount of rare earth material volume in designed SPM-BLDCMs can be reduced 5.3% in average. Finally, a prototype of the SPM- BLDCM has been constructed to prove the simulation design.

To solve the problem of reduction of suspension force of permanent magnet system with variable magnetic flux path control, according to the structure of the system, suspension principle of the permanent magnet system with variable magnetic flux path control and the generation principle of the load torque, the influence of the mechanical structure of the system on the suspension force is analyzed by changing part of parameters of the system structure. The results show that the existence of magnetic isolation plate is the main reason for the decrease of suspension force, the permanent magnet ring can be thickened to 11.91 mm, the annular gap can be reduced to 1 mm, thickness of the “F” shaped magnetizer can be increased to 9 mm to increase the suspension force.

This paper covers a new emerging class of electrical machines, namely, Magnetic Gears (MGs) and Magnetically Geared Machines (MGMs). This particular kind of gears/machines is capable of either scaling up or down the revolutions-per-minute to meet various load profiles as in the case of mechanical gearboxes, but with physical isolation between the rotating components. This physical isolation between the rotational components leads to several advantages in favor of MGs and MGMs over mechanical gearboxes. Although MGs and MGMs can potentially provide a solution for some of the practical issues of mechanical gears, MGs and MGMs have two major challenges that researchers have been trying to address. Those challenges are the high usage of rare-earth Permanent Magnet (PM) materials and the relatively complex mechanical structure of MGs and MGMs, both of which are a consequence of the multi-airgap design. This paper presents designs that reduce the PM rare-earth content for Electric Vehicles (EVs). Additionally, the paper will ensure having practical designs that do not run the risk of permanent demagnetization. The paper will also discuss some new designs to simplify the mechanical structure.

In the linear and planar motors, the 1D Halbach magnet array is extensively used. The sinusoidal property of the magnetic field deteriorates by analyzing the magnetic field at a small air gap. Therefore, a new 1D Halbach magnet array is proposed, in which the permanent magnet with a curved surface is applied. Based on the superposition of principle and Fourier series, the magnetic flux density distribution is derived. The optimized curved surface is obtained and fitted by a polynomial. The sinusoidal magnetic field is verified by comparing it with the magnetic flux density of the finite element model. Through the analysis of different dimensions of the permanent magnet array, the optimization result has good applicability. The force ripple can be significantly reduced by the new magnet array. The effect on the mass and air gap is investigated compared with a conventional magnet array with rectangular permanent magnets. In conclusion, the new magnet array design has the scalability to be extended to various sizes of motor and is especially suitable for small air gap applications.
