Fatigue With Hold Times Simulating NPP Normal Operation Results for Stainless Steel Grades 304L and 347

The cyclic behavior and endurance of austenitic stainless steels tested under NPP-relevant laboratory conditions has been studied. It had been earlier shown that long intervals between fatigue transients can affect the fatigue performance in stainless steels that are generally used in NPP primary piping. If this can be confirmed, then the transferability between laboratory results, design curves and the fatigue behavior of NPP components during plant operation shall be addressed. In addition to coolant water environmental effects, the material response during steady state normal operation should also be accounted for. Advanced Fatigue Methodologies (AdFaM), a joint project of European research laboratories, vendors and plant operators was focused on empirical and mechanistic investigations to confirm the claimed effects of hold times on fatigue life. Strain-controlled fatigue tests incorporating accelerated hold times at temperatures between 290°C and 420°C were performed on stabilized and non-stabilized stainless steel grades, which are used in Germany and the UK. Two material batches of both alloy types (304L and 347) were studied. The mechanisms responsible for the observed variations in stress response and fatigue life have been investigated using a range of microscopy techniques. The results confirmed the extension of fatigue life due to hold times in both stabilized and non-stabilized grades. This life extension appears to be linked to hold hardening observed in the cyclic behavior of both alloys. Tests incorporating hold times may be more representative of material behavior in NPPs, where temperature transients due to start-ups, shutdowns and major power changes may be separated by long periods of steady state operation. This gives reason to consider the transferability of standard laboratory test data to fatigue assessments of NPP components, and to propose a new factor ( Fhold ) as part of an advanced fatigue methodology and realistic transferability factor: Freal = Fen × Fhold.

Advanced Fatigue Methodologies (AdFaM), a joint project of European research laboratories, vendors and plant operators, was launched in 2014 to build on the results from recent laboratory studies of fatigue behavior of austenitic stainless steels under NPP-relevant conditions that showed improved lifetimes compared to the best fit to test data presented in NUREG/CR-6909, and to further investigate transferability between specimen test results and the fatigue behavior of NPP components during plant operation. In particular, AdFaM has focused on an empirical and mechanistic investigation of the effects of hold times on fatigue life. A small number of previous test results suggest an increase in fatigue life for stabilized grades of austenitic stainless steel when hold times (ranging from several hours to days) are introduced into a test between periods of strain-controlled cyclic loading. Tests incorporating hold times may be more representative of material behavior in NPPs, where temperature transients due to start-ups, shutdowns and major power changes may be separated by long periods of steady state operation. Under AdFaM, fatigue endurance tests incorporating hold times have been completed on stabilized and non-stabilized stainless steel grades (Types 304L and 347) and the mechanisms responsible for the observed variations in fatigue life have been investigated using a range of microscopy techniques. Results confirm a significant extension of fatigue life due to hold times in both stabilized and non-stabilized grades. Life extension appears to be linked to hold hardening observed in cyclic behavior, and this link has been investigated through microstructural characterization of fatigue specimens examined before and after holding at elevated temperature. This project helps to improve the understanding of transferability of results from small specimen tests (without hold times) to analysis of NPP components and provides insights that will contribute towards continuing development of fatigue design curves and analysis methods in Design Codes such as ASME Code Section III and KTA 3201/3211. The AdFaM project is now complete. The valuable results and insights gained from this work demonstrate the significant benefits of collaborative research between various industrial and academic partners in the area of fatigue of NPP materials.

The cyclic behavior of type DIN 1.4460 duplex stainless steels in as-received and aged conditions was investigated at room temperature and at 500°C. At room temperature, the aged samples showed embrittlement effects such as loss of toughness and reduction of fatigue life. At 500°C, beneficial effects of the synergy between temperature and strain cycling were observed. It is proposed that at high temperature in the ferrite the strain cycling can decompose the chemical composition fluctuations, promoting a demodulation of the spinodal decomposition formed by aging.

Spot welding of dissimilar materials can utilize the respective advantage comprehensively, of which reliable prediction of fatigue life is the key issue in the structure design and service process. Taking into account almost all the complex factors that have effects on the fatigue behavior such as load level, thickness, welding nugget diameter, vibrational frequency, and material properties, this article proposed an energy dissipation-based method that is able to predict the fatigue life for spot-welded dissimilar materials rapidly. In order to obtain the temperature gradient, the temperature variations of four-group spot-welded joint of SUS301 L-DLT stainless steel and Q235 carbon steel during high-cycle fatigue tests were monitored by thermal infrared scanner. Specifically, temperature variation disciplines of specimen surface were divided into four stages: temperature increase, temperature decrease, continuous steady increase in temperature, and ultimate drop after the fracture. The material constant C that a spot-welded joint of dissimilar material needs to reach fracture is 0.05425°C·mm3. When the specimen was applied higher than the fatigue limit, the highest error between experimental values and predicted values is 18.90%, and others are lower than 10%. Therefore, a good agreement was achieved in fatigue life prediction between the new method and the validation test results.

Cold extrusion is an established technology for the production of dimensionally accurate components in large series. Due to the high material and energy efficiency, a resource-saving manufacturing of high-performance parts is possible. Forming at room temperature leads to an advantageous grain structure and work hardening of the material, resulting in components with favorable operating characteristics. Nevertheless, a challenge is the generation of residual stresses during forming, which are influencing the fatigue behavior. The modification of the tribological conditions is one method for influencing the parts’ residual stress state. However, the high strength and work hardening of the materials formed at room temperature leads to high tribological loads between billet and die. These challenges are intensified by the increasing use of stainless steels due to growing demands for corrosion resistant components. The aim followed within this paper is therefore to investigate the applicability of typical lubricant coatings in the forward rod extrusion of stainless steels. For this purpose, the ferritic stainless steel X6Cr17 (DIN 1.4016) and the ferritic-austenitic stainless steel X2CrNiMoN22-5-3 (DIN 1.4462) are extruded with an equivalent plastic strain of ε̅ ≈ 1. The research is performed with a molybdenum disulfide (MoS2), a soap and a polymer-based lubricant coating. For reproducing different contact conditions, the die geometry is varied with die opening angles of 60°, 90° and 120°. The suitability of the lubricants is evaluated using the integrity of the lubricant coating after forming. From the correlations between process forces, temperatures and surface integrity, recommendations for the application of the researched lubricants are derived.

The aim of this study is to investigate the creep-fatigue behavior of stainless steel materials. Based on the elevated-temperature tensile, creep and rupture test data, thermal creep-fatigue modelling was conducted to predict the failure life of stainless steels. In the low cycle thermal fatigue life model, Manson’s Universal Slopes equation was used as an empirical correlation which relates fatigue endurance to tensile properties. Fatigue test data were used in conjunction with different modes to establish the relationship between temperature and other parameters. Then creep models were created for stainless steel materials. In order to correlate the results of short-time elevated temperature tests with long-term service performance at more moderate temperatures, different creep prediction models, namely Basquin model, Sherby-Dorn model and Manson-Haferd model, were studied. Comparison between the different creep prediction models were carried out for a range of stresses and temperatures. A linear damage summation method was used to establish life prediction model of stainless steel materials under creep-fatigue.

Lean duplex stainless steels have similar corrosion and better mechanical properties than the austenitic grades, which ensure their extensive spreading in industrial applications as a substitute of austenitic grades. In the construction of liquid tanks, however, it is often necessary to weld such steels with a range of fittings which are commonly fabricated with austenitic stainless steel grades. Therefore, this paper examines dissimilar welded joints between LDX 2101 (or X2CrMnNiN22-5-2) lean duplex stainless steels plates and austenitic stainless steel pipes, carried out by different arc welding processes. The investigation focuses on the correlation between the welding procedures and the microstructural and mechanical properties of the welded joints.

Strain controlled LCF testing extended to 10 million cycles revealed an abrupt endurance limit enforced by secondary hardening. In elevated temperatures the ε-N curve is rotated and endurance limit is lowered, but not vanished. When very low strain rates are applied at 325°C in simulated PWR environment, fatigue life is reduced, but far less than predicted according to NUREG/CR-6909. It is possible, but not probable that the difference is due to different stainless grades studied. We assume that the test method plays a more important role. We have repeatedly demonstrated in different tests campaigns that interruptions of straining with holds aiming to simulate steady state normal operation between fatigue relevant cycles can notably extend the fatigue endurance. Further proof is again presented in this paper. The suspected explanation is prevention of strain localization within the material microstructure and also in geometric strain concentrations. This actually suggests, that hold effects should be even more pronounced in real components. Cyclic behavior of austenitic steels is very complex. Transferability of laboratory data to NPP operational conditions depends on test environment, temperature, strain rate and holds in many ways not considered in current fatigue assessment procedures. In addition to penalty factors, also bonus factors are needed to improve transferability. Furthermore, it seems that the load carrying capacity of fatigued stainless steel is not compromised before the crack growth phase. Tensile tests performed after fatigue tests interrupted shortly before end-of-life condition in 325°C (N ≈ 0.85 × N25) showed strength and ductility almost identical to virgin material. This paper provides new experimental results and discusses previous observations aiming to sum up a state of the art in fatigue performance of German NPP primary loop materials.

During mid 2006, ANL issued a NUREG/CR-6909 [2] report that is now applicable in The US for evaluations of PWR environmental effects in the fatigue analysis of new reactor components. In order to assess the conservativeness of the application of this NUREG report, low cycle fatigue (LCF) tests were performed by AREVA NP on austenitic stainless steel specimens in a PWR environment. The selected material exhibits in an air environment a fatigue behavior consistent with the ANL reference “air” mean curve. Tests were performed for two various loading conditions: for fully reverse triangular signal (for comparison purpose with tests performed by other laboratories with same loading conditions) and complex signal, simulating strain variation for actual typical PWR thermal transients. Two surface finish conditions were tested: polished and ground. The paper presents on one side the comparison of environmental penalty factors (Fen = Nair,RT/Nwater) as observed experimentally with the ANL formulation (considering the strain integral method for complex loading), and, on the other hand, the actual fatigue life of the specimen with the fatigue life predicted through the NUREG/CR-6909 application. Low Cycle Fatigue test results obtained on austenitic stainless steel specimens in PWR environment with triangle waveforms at constant low strain rates gives Fen penalty factors close to those estimated using the ANL formulation (NUREG report 6909). On the contrary, it was observed that constant amplitude LCF test results obtained under complex signal reproducing an actual sequence of a cold and hot thermal shock exhibits significantly lower environmental effects when compared to the Fen penalty factor estimated on the basis of the ANL formulations. It appears that the application of the NUREG/CR-6909 [2] in conjunction with the Fen model proposed by ANL for austenitic stainless steel provides excessive margins whereas the current ASME approach seems sufficient to cover significant environmental effect for components.

During the past twenty years, the fatigue initiation life of LWR structural materials, carbon, low alloy and stainless steels has been shown to decrease remarkably in the simulated LWR (light water reactor) coolant environments. Several models for evaluating the effects of environment on fatigue life reduction have been developed based on published environmental fatigue data. Initially, based on Japanese fatigue data, Higuchi and Iida proposed a model for evaluating such effects quantitatively for carbon and low alloy steels in 1991. Thereafter, Chopra et al. proposed other models for carbon, low alloy and stainless steels by adding American fatigue data in 1993. Mehta developed a new model which features the threshold concept and moderation factor in Chopra’s model in 1995. All these models have undergone various revisions. In Japan, the MITI (Ministry of International Trade and Industry) guideline on environmental fatigue life reduction for carbon, low alloy and stainless steels was issued in September 2000, for evaluating of aged light water reactor power plants. The MITI guideline provide equations for calculations applicable only to stainless steel in PWR water and consequently Higuchi et al. proposed in 2002 a revised model for stainless steel which incorporates new equations for evaluation of environmental fatigue reduction in BWR water. The paper compares the latest versions of these models and discusses the conservativeness of the models by comparison of the models with available test data.
