Determination of Corrosion Layers and Protective Coatings on Steels and Alloys Used in Simulated Service Environment of Modern Power Plants

The development of modern power generation systems with higher thermal efficiency requires the use of constructional materials of higher strength and improved resistance to the aggressive service atmospheres. In this paper the following examples are discussed: 1) The oxidation behavior of 9% Cr steels in simulated combustion gases: The effects of O2 and H2O content on the oxidation behavior of 9% Cr steels in the temperature range 600–800°C showed that in dry oxygen a protective scale was formed with an oxidation rate controlled by diffusion. In contrast, that in the presence of water vapor, after an incubation period, the scale became non-protective as a result of a change in the oxidation mechanism. 2) The development of NiCrAlY alloys for corrosion resistant coatings and thermal barrier coatings of gas turbine components: The increase of component surface temperature in modern gas turbines leads to an enhanced oxidation attack of the blade coating. Considerable efforts have been made in the improvement of the temperature properties of MCrAlY coatings by the additions of minor elements like yttrium, silicon and titanium. The experimental results show the positive, but different influence of the oxidation behavior of the MCrAlY coatings by the addition of these minor elements. 3) The development of light-weight intermetallics of TiAl-basis: TiAl-based intermetallics are promising materials for future turbine components because of the combination of high temperature strength and low density. These alloys, however, possess poor oxidation resistance at temperatures above 700°C. The experimental results showed that the oxidation behavior of TiAl-based intermetallics can be strongly improved by minor additions of 1–2 at.-% silver. 4) The oxide dispersion strengthened (ODS) alloys provide excellent creep resistance up to much higher temperatures than can be achieved with conventional wrought or cast alloys in combination with suitable high temperature oxidation/corrosion resistance. The growth mechanisms of protective chromia and alumina scales were examined by a two-stage oxidation method with 18O tracer. The distribution of the oxygen isotopes in the oxide scale was determined by SIMS and SNMS. The results show the positive influence of a Y2O3 dispersion on the oxidation resistance of the ODS alloys and its effect on growth mechanisms.

With the race for higher power and efficiency new gas turbines operate at ever increasing pressures and temperatures. Increased compression ratios and firing temperatures require many engine parts to survive extended service hours under large pressure loads and thermal distortions while sustaining relative vibratory motion. On the other hand, wear at elevated temperatures limits part life. Combined with rapid oxidation for most materials wear resistance reduces rapidly with increasing temperature. In order to achieve improved wear performance at elevated temperatures better understanding of combined wear and oxidation behavior of high temperature super alloys and coatings needed. In an attempt to aid designers for high temperature applications, this work provides a quick reference for the high temperature friction and wear research available in open literature. High temperature friction and wear data have been collected, grouped and summarized in tables.

Traditional refractory materials such as nickel-based superalloys have been gradually unable to meet the performance requirements of advanced materials. The Mo-Si-based alloy, as a new type of high temperature structural material, has entered the vision of researchers due to its charming high temperature performance characteristics. However, its easy oxidation and even “pesting oxidation” at medium temperatures limit its further applications. In order to solve this problem, researchers have conducted large numbers of experiments and made breakthrough achievements. Based on these research results, the effects of rare earth elements like La, Hf, Ce and Y on the microstructure and oxidation behavior of Mo-Si-based alloys were systematically reviewed in the current work. Meanwhile, this paper also provided an analysis about the strengthening mechanism of rare earth elements on the oxidation behavior for Mo-Si-based alloys after discussing the oxidation process. It is shown that adding rare earth elements, on the one hand, can optimize the microstructure of the alloy, thus promoting the rapid formation of protective SiO2 scale. On the other hand, it can act as a diffusion barrier by producing stable rare earth oxides or additional protective films, which significantly enhances the oxidation resistance of the alloy. Furthermore, the research focus about the oxidation protection of Mo-Si-based alloys in the future was prospected to expand the application field.

The oxidation behavior of tantalum diboride (TaB2) powder at high temperature was investigated in order to determine the possibility of the use of advanced high temperature structural materials. Unfortunately, monolithic TaB2 were known to be chemical stability up to high temperatures. To date, there have been few reports regarding the properties of TaB2 ceramics. The samples were oxidized at room temperature to 1273 K for 5 minutes to 25 hours in air. The weight changes were measured to estimate the oxidation resistance. The oxidation of samples oxidized for short oxidation time of 5 minutes started at 873 K, and the weight gain increased with increasing oxidation temperature. On the other hand, at the oxidation time of above 1 hour, a maximum weight gain value at 973 to 1073 K was observed. However, even if the oxidation temperature was increased an additional weight change slightly occurred. The weight gain of the sample oxidized at 1273 K for 5 minutes to 25 hours was about 40 to 20 % of the theoretical oxidation mass change. According to the powder X-ray diffraction date, the oxidized TaB2 sample was changed to Ta2O5 at 873 K. Finally, the TaB2 showed a good oxidation resistance at high temperature, because the surface film of tantalum oxide (Ta2O5) formed by oxidation acted as an oxidation resistant layer.

Recent development in ceramic regenerators opens a vast range of new applications. Externally fired gas turbines have been limited by the efficiency of the process of transferring the heat to the turbine. So far, both the gasification process of the indirect routes and the heat exchanger efficiency of the direct routes have restricted the efficiency of the whole system to unacceptable values. A new concept of ceramic regenerator has been designed and tested, showing more than 95% efficiency at very high temperatures with low leakage and minimum pressure drop. The design, theoretical and experimental results are explained in the paper. The possibility of using solid biomass in small turbines and microturbines may turn out to be an attractive solution for agricultural and forestry residue revalorization.

Thermal barrier coatings (TBCs) have been widely used by aero and land based gas turbines to protect hot section parts from oxidation and thermal loads. These coatings are generally consisting of multiple layers of coating (usually two) with each layer having a specific function. TBCs are generally deposited with air plasma spray (APS) or electron beam physical vapor deposition (EB-PVD) techniques. In this paper plasma sprayed TBCs were deposited on to 304 stainless steel substrates then ceramic surfaces were glazing with Nd-YAG laser. Metallographic examinations were applied to the samples to investigate microstructural changes in glazed ceramic layer. Both glazed and as-coated samples were subjected to oxidation tests to measure the high temperature oxidation resistance. The tests showed that, laser glazing is beneficial to oxidation resistance of TBCs. This improvement is attributed to sintering of zirconia layer which act as oxygen barrier and formed during glazing process.

The isothermal oxidation behavior of a new developed Ni base superalloy named DM02 for high temperature dies was studied in this paper. The dynamic curve was achieved by monitoring weight gain of the alloy as a function of time. The results showed that the alloy had fairly good oxidation resistance at 1050°C and 1100°C. The oxidation kinetics at both 1050°C and 1100°C followed parabolic rules in segment. It has been found that the oxidation of the alloy was controlled by multi-oxides of (Ni, Co)O, (Ni, Co)Al2O4, and NiWO4, growth mechanism in the primary stage, and by Al2O3, NiAl2O4 growth mechanism in the following stage. After oxidation at 1050°C for 100h, the oxide scale of the alloy was mainly composed of two areas. Some were thin uniform (Ni, Co)Al2O4(outer)/Al2O3 (inner) composites scale and others were multi-layer oxide scale of ( Ni,Co)O / multi-oxides (mainly NiWO4、NiO and NiAl2O4.) /Al2O3.

The development of supercritical (SC) and ultra-supercritical (USC) power plants requires materials with better corrosion properties. Deep understanding on the oxidation mechanism in the boiler environment is one of the important factors to support this development. In this work, high temperature oxidation of Fe-Cr steels in steam condition is reviewed.  Several mechanisms that explain the effect of water vapor in the oxidation behavior the steel were presented.

A further increase of thermal efficiency and a reduction of the exhaust emissions of ground based gas turbines can be achieved by introducing new high temperature resistant materials. Therfore, ceramics are under international development. They offer excellent strengths at room and elevated temperatures. For gas turbine combustor applications, however, these materials have to maintain their advantageous properties under hostile environment. For the assessment and comparison of the oxidation behavior of different nonoxide ceramic materials a test rig was developed at the Institute for Thermal Turbomachinery (ITS), University of Karlsruhe, Germany. The test rig was integrated into the high temperature/ high pressure laboratory. A ceramic model combustion chamber was designed which allowed the exposure of standard four-point flexure specimens to the hot combustion gas flow. Gas temperatures and pressures could be varied in a wide range. Additionally, the partial steam pressure could be adjusted to real combustor conditions. The present paper gives a detailed description of the test rig and presents results of 100 hours endurance tests of ceramic materials at 1400°C. The initial strengths and the strengths after oxidation tests are compared. In addition to this, photographs illustrating the changes of the material’s microstructure are presented.
