Multiscale Sheet Metal Hydroforming and Burst Pressure Estimates

Micro- and multiscale material properties must be considered when manufacturing miniature devices, especially when considering utilizing multiscale sheet metal hydroforming processes. One of the critical considerations during the design process is the burst pressure for the sheet metal which is a limiting factor for potential hydroforming operations. In order to simplify determining tearing or rupture conditions, it is sometimes desired to use analytical methods for estimating material properties, including burst pressures, which occur shortly after material instability. Many researchers have developed approximate methods for predicting deformation during open die hydroforming based upon analytical approaches for biaxial conditions for circular and elliptical dies. Additionally, extracting material properties of sheet metal under biaxial conditions such as bulge hydroforming more closely matches forming conditions that the sheet metal will undergo for actual parts. The objective of the current research was to evaluate the analytically developed models’ ability to predict burst conditions and compare those burst results to those obtained from finite element models and experimentation. Stainless steel (annealed 0.2-mm thick AISI 304) was hydroformed in a circular open die with diameter of 11mm. Elliptical dies were also evaluated that had minor diameters of 11mm and aspect ratios down to 0.5. It was found that using the analytical method developed specifically for circular dies was a good predictor for the burst pressure while the more general analytical method for elliptical dies did not agree with either results from finite element analysis or experimental results.

AbstractIn this paper we present a semi-multiscale methodology, where a micrograph is split into multiple independent numerical model subdomains. The purpose of this approach is to enable a controlled reduction in model fidelity at the microscale, while providing more detailed material data for component level- or more advanced finite element models. The effective anisotropic elastic properties of each subdomain are computed using periodic boundary conditions, and are subsequently mapped back to a reduced mesh of the original micrograph. Alternatively, effective isotropic properties are generated using a semi-analytical method, based on averaged Hashin–Shtrikman bounds with fractions determined via pixel summation. The chosen discretization strategy (pixelwise or partially smoothed) is shown to introduce an uncertainty in effective properties lower than 2% for the edge-case of a finite plate containing a circular hole. The methodology is applied to a aluminium alloy micrograph. It is shown that the number of elements in the aluminium model can be reduced by $$99.89\%$$ 99.89 % while not deviating from the reference model effective material properties by more than $$0.65\%$$ 0.65 % , while also retaining some of the characteristics of the stress-field. The computational time of the semi-analytical method is shown to be several orders of magnitude lower than the numerical one.

The current state of the art in coronary stent technology, tubular structures used to keep the lumen open, is mainly populated by metallic stents coated with certain drugs to increase biocompatibility, even though experimental biodegradable stents have appeared in the horizon. Biodegradable polymeric stent design necessitates accurate characterization of time dependent polymer material properties and mechanical behavior for analysis and optimization. This manuscript presents the process for evaluating material properties for biodegradable biocompatible polymeric composite poly(diol citrate) hydroxyapatite (POC-HA), approaches for identifying material models and three dimensional solid models for finite element analysis and fabrication of a stent. The developed material models were utilized in a nonlinear finite element analysis to evaluate the suitability of the POC-HA material for coronary stent application. In addition, the advantages of using femtosecond laser machining to fabricate the POC-HA stent are discussed showing a machined stent. The methodology presented with additional steps can be applied in the development of a biocompatible and biodegradable polymeric stents.

Abstract API RP 1102 provides a method to calculate stresses in buried pipelines due to surface loads resulting from the encroachment of roads and railroads. The API RP 1102 approach is commonly used in the industry, and widely available software allows for quick and easy implementation. However, the approach has several limitations on when it can be used, one of which is that it is limited to pipelines crossing as near to 90° (perpendicular crossing) as practicable. In no case can the crossing be less than 30° . In this paper, the stresses in the buried pipeline under standard highway vehicular loading calculated using the API RP 1102 method are compared with the results of two other methods; an analytical method that accounts for longitudinal and circumferential through wall bending effects, and the finite element method. The benefit of the alternate analytical method is that it is not subject to the limitations of API RP 1102 on crossing alignment or depth. However, this method is still subject to the limitation that the pipeline is straight and at a uniform depth. The fact that it is analytical in nature allows for rapid assessment of a number of pipes and load configurations. The finite element analysis using a 3D soil box approach offers the greatest flexibility in that pipes with bends or appurtenances can be assessed. However, this approach is time consuming and difficult to apply to multiple loading scenarios. Pipeline crossings between 0° (parallel) and 90° (perpendicular) are evaluated in the assessment reported here, even though these are beyond the scope of API RP 1102. A comparison across the three methods will provide a means to evaluate the level of conservatism, if any, in the API RP 1102 calculation for crossing between 30° and 90° . It also provides a rationale to evaluate whether the API RP 1102 calculation can potentially be extended for 0° (parallel) crossings.

The burst pressure of cylinders with hillside nozzle is determined using both experimental and finite element analysis (FEA) approaches. Three full-scale test models with different angles of the hillside nozzle were designed and fabricated specifically for a hydrostatic test in which the cylinders were pressurized with water. 3D static nonlinear finite element simulations of the experimental models were performed to obtain the burst pressures. The burst pressure is defined as the internal pressure for which the structure approaches dimensional instability, i.e., unbounded strain for a small increment in pressure. Good agreement between the predicted and measured burst pressures shows that elastic-plastic finite element analysis is a viable option to estimate the burst pressure of the cylinders with hillside nozzles. The preliminary results also suggest that the failure location is near the longitudinal plane of the cylinder-nozzle intersection and that the burst pressure increases slightly with an increment in the angle of the hillside nozzle.

This paper deals with experimental and finite element analysis of the stretch flanging process using AA- 5052 sheets of 0.5 mm thick. A parametrical study has been done through finite element simulation to inspect the influence of procedural parametrical properties on maximum thinning (%) within the stretch flanging process. The influence of preliminary flange length of sheet metal blank, punch die clearance, and width was examined on the maximum thinning (%). An explicit dynamic finite element method was utilized using the finite element commercial package ABAQUS. Strain measurement was done after conducting stretch flanging tests. A Mesh convergence examination was carried out to ascertain the maximum percentage accuracy in FEM model. It is found through finite element simulation that the width of sheet metal blanks has a greater impact on the maximum percentage of thinning as compared to preliminary flange length, and clearance of the punch dies.
