An Investigation on Elastic-Plastic Rolling Contact Over Rough Surfaces Using a 3-D Dynamic Finite Element Model

A full-scale 3-D dynamic finite element (FE) model is created to solve the elastic-plastic wheel-rail rolling contact over rough surfaces under different friction forces. Both normal and tangential loads are applied properly. A bi-linear plastic material model is introduced and the real wheel and rail head geometries are simulated. The rolling of a drive wheel with full friction exploitation over a rough contact surface is analyzed in this paper. The stress distributions at the zone with rough surface are derived. From the results at a selected instant, it is found that roughness significantly increases the stress level of the surface layer. Furthermore, plasticity can greatly reduce stress peaks and change stress distributions. The maximum shear stress distribution at the rough surface is also analyzed to assess effects of roughness on fatigue crack initiation.

A coupled multibody elastic–plastic finite element (FE) model was developed to investigate the effects of surface defects, such as dents on rolling contact fatigue (RCF). The coupled Voronoi FE model was used to determine the contact pressure acting over the surface defect, internal stresses, damage, etc. In order to determine the shape of a dent and material pile up during the over rolling process, a rigid indenter was pressed against an elastic plastic semi-infinite domain. Continuum damage mechanics (CDM) was used to account for material degradation during RCF. Using CDM, spall initiation and propagation in a line contact was modeled and investigated. A parametric study using the model was performed to examine the effects of dent sharpness, pile up ratio, and applied load on the spall formation and fatigue life. The spall patterns were found to be consistent with experimental observations from the open literature. Moreover, the results demonstrated that the dent shape and sharpness had a significant effect on pressure and thus fatigue life. Higher dent sharpness ratios significantly reduced the fatigue life.

In this investigation, a three-dimensional (3D) finite element (FE) model was developed to study subsurface initiated spalling observed in rolling line contact of tribo components such as bearings. An elastic–kinematic hardening–plastic material model is employed to capture the material behavior of bearing steel and is coupled with the continuum damage mechanics (CDM) approach to capture the material degradation due to fatigue. The fatigue damage model employs both stress and accumulated plastic strain based damage evolution laws for fatigue failure initiation and propagation. Failure is modeled by mesh partitioning along unstructured, nonplanar, intergranular paths of the microstructure topology represented by randomly generated Voronoi tessellations. The elastic–plastic model coupled with CDM was used to predict both ratcheting behavior and fatigue damage in heavily loaded contacts. Fatigue damage induced due to the accumulated plastic strains around broken intergranular joints drive the majority of the crack propagation stage, resulting in a lower percentage of life spent in propagation. The 3D FE model was used to determine fatigue life at different contact pressures ranging from 2 to 4.5 GPa for 33 different randomly generated microstructure topology models. The effect of change in contact pressure due to subsurface damage and plastic strain accumulation was also captured by explicitly modeling the rolling contact geometry and the results were compared to those generated assuming a Hertzian pressure profile. The spall shape, fatigue lives, and their dispersion characterized by Weibull slopes obtained from the model correlate well with the previously published experimental results.

Three dimensional elastic-plastic contact of two nominally flat rough surfaces is considered. Equations governing the shoulder-shoulder contact of asperities are derived based on the asperity-asperity constitutive relations from a finite element model of their elastic-plastic interaction. Shoulder-shoulder asperity contact yields a slanted contact force consisting of both tangential (parallel to mean plane) and normal components. Multiscale modeling of the elastic-plastic rough surface contact is presented in which asperity-level FE-based constitutive relations are statistically summed to obtain total force in the normal and tangential direction. The equations derived are in the form of integral functions and provide expectation of contact force components between two rough surfaces. An analytical fusion technique is developed to combine the piecewise asperity level constitutive relations. This is shown to yield upon statistical summation the cumulative effect resulting in the contact force between two rough surfaces with two components, one in the normal direction and a half-plane tangential component.

Sub-5nm flying head-disk interfaces (HDIs) designed to attain extremely high areal recording densities of the order of Tbit∕in2 are susceptible to strong adhesive forces, which can lead to subsequent contact, bouncing vibration, and high friction. Accurate prediction of the relevant interfacial forces can help ensure successful implementation of ultra-low flying HDIs. In this study, an improved rough surface model is developed to estimate the adhesive, contact, and friction forces as well as the mean contact pressure relevant to sub-5nm HDIs. The improved model was applied to four different HDIs of varying roughness and contact conditions, and was compared to the sub-boundary lubrication rough surface model. It was found that the interfacial forces in HDIs undergoing primarily elastic-plastic and plastic contact are more accurately predicted with the improved model, while under predominantly elastic contact conditions, the two models give similar results. The improved model was then used to systematically investigate the effect of roughness parameters on the interfacial forces and mean contact pressure (response). The trends in the responses were investigated via a series of regression models using a full 33 factorial design. It was found that the adhesive and net normal interfacial forces increase with increasing mean radius R of asperities when the mean separation is small (≈0.5nm), i.e., pseudo-contacting interface, but it increases primarily with increasing root-mean-square (rms) surface height roughness between 2 and 4nm, i.e., pseudo-flying interface. Also, increasing rms roughness and decreasing R, increases the contact force and mean contact pressure, while the same design decreases the friction force. As the directions of optimization for minimizing the individual interfacial forces are not the same, simultaneous optimization is required for a successful ultra-low flying HDI design.

This paper presents finite element analyses of two-dimensional (plane strain), elastic-plastic, repeated, frictionless rolling contact. The analysis employs the elastic-perfectly plastic, cycle and strain-amplitude-independent material used in the Merwin and Johnson analysis but avoids several assumptions made by these workers. Repeated rolling contacts are simulated by multiple translations of a semielliptical Hertzian pressure distribution. Results at p0/k = 3.5, 4.35, and 5.0 are compared to the Merwin and Johnson prediction. Shakedown is observed at p0/k = 3.5, but the comparisons reveal significant differences in the amount and distribution of residual shear strain and forward flow at p0/k = 4.35 and p0/k = 5.0. The peak incremental, shear strain per cycle for steady state is five times the value calculated by Merwin and Johnson, and the plastic strain cycle is highly nonsymmetric.

A direct approach for elastic-plastic analysis and shakedown is presented and its application to a two-dimensional rolling contact problem is demonstrated. The direct approach consists of an operator split technique, which transforms the elastic-plastic problem into a purely elastic problem and a residual problem with prescribed eigenstrains. The eigenstrains are determined using an incremental projection method which is valid for nonproportional loading and both elastic and plastic shakedown. The residual problem is solved analytically and also by using a finite element procedure which can be readily generalized to more difficult problems such as three-dimensional rolling point contact. The direct analysis employs linear-kinematic-hardening plastic behavior and thus either elastic or plastic shakedown is assured, however, the phenomenon of ratchetting which can lead to incremental collapse, cannot be treated within the present framework. Results are compared with full elastic-plastic finite element calculations and a step-by-step numerical scheme for elastic-plastic analysis. Good agreement between the methods is observed. Furthermore, the direct method results in substantial savings in computational effort over full elastic-plastic finite element calculations and is shown to be a straightforward and efficient method for obtaining the steady state (shakedown) solution in the analysis of rolling and/or sliding contact.

Residual stress distribution in an oblique nozzle jointed to a vessel with J-groove welds was analyzed using a three-dimensional finite element method. All welding passes were considered in a 180-degree finite element (FE) model with symmetry. Temperature and stress were modeled for simultaneous bead laying. To determine residual stress distributions at the welds experimentally, a mock-up specimen was manufactured. The analytical results show good agreement with the experimental measurement data, indicating that FE modeling is valid.
