Design Optimization of a HP Compressor Rotor Blade and Its Hub Endwall

The present contribution focuses on the design of a non axisymmetric hub endwall of a HP compressor single-row rotor blade in order to improve its performance at nominal conditions. First, the validation of the optimization chain is performed with a blade shape optimization based on 48 parameters with the aim to maximize the isentropic efficiency of the HP compressor at two different operating points and with two different tip gap values. The non axisymmetric hub surface is then parameterized with 16 design parameters that can create circumferential 3D bumps and hollows of variable amplitude and length at two main control sections that follow the blade curvature. The optimized non axisymmetric hub yields a 0.4% increase of the isentropic efficiency compared to the axisymmetric case by influencing more the shock mechanism close to the wall rather than the secondary flows.

This paper describes a methodology for obtaining correct blade geometry of high aspect ratio axial compressor blades during running condition taking into account of blade untwist and bending. It discusses the detailed approach for generating cold blade geometry for axial compressor rotor blades from the design blade geometry using fluid structure interaction technique. Cold blade geometry represents the rotor blade shape at rest, which under running condition deflects and takes a new operating blade shape under centrifugal and aerodynamic loads. Aerodynamic performance of compressor primarily depends on this operating rotor blade shape. At design point it is expected to have the operating blade shape same as the intended design blade geometry and a slight mismatch will result in severe performance deterioration. Starting from design blade profile, an appropriate cold blade profile is generated by applying proper lean and pre-twist calculated using this methodology. Further improvements were carried out to arrive at the cold blade profile to match the stagger of design profile at design operating conditions with lower deflection and stress for first stage rotor blade. In rear stages, thermal effects will contribute more towards blade deflection values. But due to short blade span, deflection and untwist values will be of lower values. Hence difference between cold blade and design blade profile would be small. This methodology can especially be used for front stage compressor rotor blades for which aspect ratio is higher and deflections are large.

On the basis of the test results of discrete axial and blade angle slot casing treatment, a new type of casing treatment was designed for a subsonic axial flow compressor rotor by optimizing various geometry parameters. To obtain a wide operating range and to minimize penalties in terms of isentropic efficiency, seven compressor configurations incorporating casing treatments of 0, 16.6, 33.3, 50, 66.6, 83.3, and 100 per cent rotor exposures were experimentally investigated. The results showed that significant improvements in stall margin are possible in all exposures and insignificant isentropic efficiency sacrifices are recorded in some exposures. Nearly 21.43 per cent stall margin improvement in terms of the corrected mass flow-rate was achieved with 33.3 per cent rotor blade tip axial chord exposure. The compressor built with 16.6 per cent rotor exposure was the best configuration in terms of maximum isentropic efficiency gain. The second issue of the paper was to offer a contribution to the understanding of the physical mechanism by which bend-skewed slot-casing treatment improves stall margin under subsonic conditions. By applying a concept similar to ‘Domain scaling’ approach (as often used in multistage turbomachinery flow-fields) to the interface between the rotor blade passage and end-wall treatments, a time-dependent three-dimensional numerical simulation was performed for the subsonic axial-flow compressor rotor with bend-skewed slot-casing treatment. The numerical results agreed well with the available experimental results. Detailed analyses of the coupled flow through bend-skewed slot-casing treatment and rotor blade passage under subsonic conditions led to some preliminary conclusions as to the flow physics involved in the stall margin improvements afforded by the use of bend-skewed slot-casing treatment.

Abstract Stereo PIV measurements performed in a refractive index matched facility examine the effect of axial casing grooves (ACGs) geometry on the turbulence in the tip region of an axial compressor rotor. The ACGs delay the onset of stall by entraining the Tip Leakage Vortex (TLV), and by causing periodic changes to incidence angle as their outflow impinges on the rotor blade. To decouple these effects, measurements have been performed using a series of grooves having similar inlets, but different outflow directions. The performance and flow structure associated with three grooves, namely a semi-circular ACG, as well as U and S shaped grooves have been presented in several recent papers. This paper focuses on the impact of passage flow-groove interactions on the distribution, evolution, and production rates of turbulent kinetic energy (TKE) and all the Reynolds stress components. The analysis is performed at flow rates corresponding to pre-stall conditions and best efficiency point (BEP) of the untreated end wall, and for different blade orientations relative to the groove. Interactions of the tip flow with the ACGs modifies the magnitude and spatial distribution of the highly anisotropic and inhomogeneous turbulence in the passage. Owing to TLV entrainment into the grooves, at low flowrate, the ACGs actually reduce the turbulence in the passage compared to that in the smooth endwall. However, the geometry -dependent tip flow-groove interactions introduce new elevated turbulence centers. In all cases, the TKE is high in the: (i) TLV center, (ii) corner vortex generated as the backward tip leakage flow separates at the downstream end of the groove, and (iii) shear layer connecting the TLV to the rotor blade suction side tip. The location of peaks and the dominant components vary among grooves. For example, the axial component is dominant for the semicircular ACG, and its peak is located in the shear layer. The radial component is the dominant contributor for the U and S grooves, and it peaks inside the grooves at different locations. The circumferential component peaks in the TLV for the U and semicircular ACG, but inside the S groove. The shear layers generated as the flows jet out from the upstream ends of the grooves also bring varying elevated turbulence. At BEP, interactions of the TLV with secondary flows generated by the U and semi-circular grooves, for which the outflow is oriented in the negative circumferential direction, generate high turbulence levels, which extend deep into the passage. In contrast, the interactions associated with the S grooves are limited, resulting in a substantially lower turbulence level. Many of the various trends can be readily explained by examining the corresponding spatial distributions of the turbulence production rates. Such understanding elucidates the different mechanisms involved and provides a unique database for modelling turbulence in the passage.

In this paper, a rotordynamic experiment on a compressor rotor system is presented and the feasibility of gas foil bearings with inhomogeneous bump foils is verified. A push–pull device is designed to obtain the stiffness curve and the nominal clearance of foil bearings. Operating points and dynamic coefficients of the rotor system at each rotating speed are predicted. In rotordynamic analysis, an alternative model of the impeller is proposed and the critical speed is predicted by employing the finite element method, in which the dynamic coefficients of inhomogeneous foil bearings are taken into account. Compared with the experimental result, the accuracy of the prediction for the critical speed is verified to be about 14% error. Two sets of foil bearings with 22 and 41 μm nominal clearance are manufactured and tested. Test results indicate that the vibration amplitude can be greatly reduced by diminishing the bearing clearance. When foil bearings with 22 μm clearance are used, the high-order harmonic frequencies of rotor vibration are significantly inhibited, and the amplitude of the rotating frequency is obviously restricted. Thus, the foil bearing with inhomogeneous bump foils tested in this paper can meet the speed requirement of the compressor when the nominal clearance is set at 22 μm.

In this work computational models were developed and used to investigate applications of vortex generators (VGs) to turbomachinery. The work was aimed at increasing the efficiency of compressor components designed for the NASA Ultra Efficient Engine Technology (UEET) program. Initial calculations were used to investigate the physical behavior of VGs. A parametric study of the effects of VG height was done using 3-D calculations of isolated VGs. A body force model was developed to simulate the effects of VGs without requiring complicated grids. The model was calibrated using 2-D calculations of the VG vanes and was validated using the 3-D results. Then three applications of VGs to a compressor rotor and stator were investigated: 1. The results of the 3-D calculations were used to simulate the use of small casing VGs used to generate rotor preswirl or counterswirl. Computed performance maps were used to evaluate the effects of VGs. 2. The body force model was used to simulate large partspan splitters on the casing ahead of the stator. Computed loss buckets showed the effects of the VGs. 3. The body force model was also used to investigate the use of tiny VGs on the stator suction surface for controlling secondary flows. Near-surface particle traces and exit loss profiles were used to evaluate the effects of the VGs.

Defining the thermodynamic efficiency of the wet compression process in a compressor is not trivial, since the flow in this case has multiple phases present which interact with each other. In this paper, an approach is presented that calculates the overall entropy creation and thus the isentropic efficiency of a wet compression process in a transonic compressor rotor. The viscous dissipation function is calculated everywhere in the domain in the post-processing phase of the CFD simulation and integrated to the wall, with special treatment in the near-wall regions where high rates of entropy generation occur. The isentropic efficiency of the wet compression is then determined from the entropy generation rate. Analytical integration of wall functions and numerical integration of the viscous dissipation function allows for reasonable results even with relatively coarse grids and can be applied for single-phase flows. The methodology presented is also useful to quantify the efficiency of thermodynamic processes in devices that introduce streams into the flow path, such as cooled turbines and compressors with flow control.

AbstractThe blade deformation caused by aerodynamic and centrifugal loads during operating makes blade configurations different from their stationary shape. Based on the load incremental approach, a novel pre-deformation method for cold blade shape is provided in order to compensate blade deformation under running. Effect of nonlinear blade stiffness is considered by updating stiffness matrix in response to the variation of blade configuration when calculating deformations. The pre-deformation procedure is iterated till a converged cold blade shape is obtained. The proposed pre-deformation method is applied to a transonic compressor rotor. Effect of load conditions on blade pre-deformation is also analyzed. The results show that the pre-deformation method is easy to implement with fast convergence speed. Neither the aerodynamic load nor centrifugal load can be neglected in blade pre-deformation.

An experimental investigation concerning tip flow field unsteadiness was performed for a high-performance, state-of-the-art transonic compressor rotor. Casing-mounted high frequency response pressure transducers were used to indicate both the ensemble averaged and time varying flow structure present in the tip region of the rotor at four different operating points at design speed. The ensemble averaged information revealed the shock structure as it evolved from a dual shock system at open throttle to an attached shock at peak efficiency to a detached orientation at near stall. Steady three-dimensional Navier Stokes analysis reveals the dominant flow structures in the tip region in support of the ensemble averaged measurements. A tip leakage vortex is evident at all operating points as regions of low static pressure and appears in the same location as the vortex found in the numerical solution. An unsteadiness parameter was calculated to quantify the unsteadiness in the tip cascade plane. In general, regions of peak unsteadiness appear near shocks and in the area interpreted as the shock-tip leakage vortex interaction. Local peaks of unsteadiness appear in mid-passage downstream of the shock-vortex interaction. Flow field features not evident in the ensemble averaged data are examined via a Navier-Stokes solution obtained at the near stall operating point.

Abstract This experimental study characterizes the interactions of axial casing grooves with the flow in the tip region of an axial turbomachine. The tests involve grooves with the same inlet overlapping with the rotor blade leading edge, but with different exit directions located upstream. Among them, U grooves, whose circumferential outflow opposes the blade motion, achieve a 60% reduction in stall flowrate, but degrade the efficiency around the best efficiency point (BEP) by 2%. The S grooves, whose outlets are parallel to the blade rotation, improve the stall flowrate by only 36%, but do not degrade the BEP performance. To elucidate the mechanisms involved, stereo-PIV measurements covering the tip region and interior of grooves are performed in a refractive index matched facility. At low flow rates, the inflow into both grooves, which peaks when they are aligned with the blade pressure side, rolls up into a large vortex that lingers within the groove. By design, the outflow from S grooves is circumferentially positive. For the U grooves, fast circumferentially negative outflow peaks at the base of each groove, causing substantial periodic variations in the flow angle near the blade leading edge. At BEP, interactions with both grooves become milder, and most of the tip leakage vortex remains in the passage. Interactions with the S grooves are limited hence they do not degrade the efficiency. In contrast, the inflow into and outflow from the U grooves reverses direction, causing entrainment of secondary flows, which likely contribute to the reduced BEP efficiency.
