Experimental Investigation of High Temperature Wear Resistant Coatings for Industrial Gas Turbine

In the contact section of industrial gas turbine parts, wear can be observed after normal operations. Especially, in the contact area of combustors and their fittings, such as a transition piece and a seal plate, the severe wear may occur owing to combustion vibration under high temperature. If such severe wear occurs, some inspections or repair of the combustor parts may be needed. The short cycle of inspection and repair will decrease the performance of the gas turbine. Though combustors and their fittings are subjected to high temperature condition without any lubricant, any relevant prevention has not been developed yet. In this paper, wear resistance of ceramic hard coating materials, i.e. titanium nitride (TiN), titanium aluminum nitride (TiaAIN), chromium nitride (CrN), titanium carbide (TiC), silicon carbide (SiC), aluminum oxide (Al2O3) against various metals was tested under the condition similar to that in a gas turbines. These coatings were deposited by physical vapor deposition (PVD) or chemical vapor deposition (CVD) processes. It was concluded that, the combination of Al2O3 coating and stellite #6B had excellent high temperature wear resistance.

Purpose This study aims to investigate the high-temperature wear behavior of the TiN- and AlTiN/TiSiN-coated WC materials. Design/methodology/approach The coating process was carried out using the physical vapor deposition (PVD) method. Wear tests were performed by a ball-on-disc wear device with a high-temperature wear module. In microstructural investigation of the materials, it was benefited from traditional characterization methods such as, SEM, EDX analysis and microhardness measurement. Findings The best wear performance was obtained with AlTiN/TiSiN-coated WC materials at all loads and temperatures, followed by TiN-coated and uncoated WC samples. An important wear was not observed on the samples tested at room temperature tests. It was found that the temperature increase is an effective parameter on the decrease of the wear resistance of the samples. In addition, it was seen that the increasing load and temperature change the wear mechanism on the uncoated WC sample. The wear mechanisms observed at high temperatures were delamination and oxidation for the WC, fatigue for AlTiN/TiSiN-coated WC and micro-scratch and micro-spalling for TiN-coated WC. Originality/value The results of the experimental studies demonstrated that hard coatings improving wear resistance of WC.

The potential for savings provided to worldwide operators of industrial gas turbines, by transitioning from the current standard of interval-based maintenance to condition-based maintenance may be in the tens of millions of dollars per year. Knowledge of the historical and current condition of life-limiting components will enable more efficient use of industrial gas turbine resources via increased operational flexibility, with less risk of unplanned outages as a result of off-parameter operations. To date, it has been impossible to apply true condition-based maintenance to industrial gas turbines because the extremely harsh operating conditions in the heart of a gas turbine preclude using the necessary advanced sensor systems to monitor the machine’s condition continuously. The U.S. Department of Commerce’s National Institute of Standards and Technology – Advanced Technology Program (NIST-ATP) awarded the Joint Venture team of Siemens Power Generation, Inc. and MesoScribe Technologies, Inc. a four-year, $5.4 million program in November, 2004, titled Conformal, Direct-Write-Technology-Enabled, Wireless, Smart Turbine Components. The target was to develop a potentially industry-changing technology to build smart, self-aware engine components that incorporate embedded, harsh-environment-capable sensors and high temperature capable wireless telemetry systems for continuously monitoring component condition in both the compressor and turbine sections. The approach involves several difficult engineering challenges, including the need to embed sensors on complex shapes, such as turbine blades, embedding wireless telemetry systems in regions with temperatures that preclude the use of conventional silicon-based electronics, protecting both sensors and wireless devices from the extreme temperatures and environments of an operating gas turbine, and successfully transmitting the sensor information from an environment very hostile to wireless signals. The program included full-scale, F-class industrial gas turbine engine test demonstrations with smart components in both the compressor and turbine sections. The results of the development program and engine testing to date will be discussed.

This paper reviews Harrison Radiator’s various designs and improvements in the Industrial Gas Turbine Regenerator that it has been supplying over the past 20 years, and describes a new design regenerator intended for high cyclic and/or high temperature operation. Design improvements and surface changes have occurred to keep pace with the changing consumer’s requirements and application. These changes have been effective in improving the cyclic ability of the regenerator and in reducing the field maintenance required on the earlier models due to the changing mode of operation. The new regenerator design has been created to meet the changing requirements of the applications.

A new Nickel based thermocouple for high temperature applications in gas turbines has been devised at the Department of Material Science and Metallurgy of the University of Cambridge. This paper describes the new features of the thermocouple, the drift tests on the first prototype and compares the behaviour of the new sensor with conventional mineral insulated metal sheathed Type K thermocouples: the new thermocouple has a significant improvement in terms of drift and temperature capabilities. Metallurgical analysis has been undertaken on selected sections of the thermocouples exposed at high temperatures which rationalises the reduced drift of the new sensor. A second prototype will be tested in follow-on research, from which further improvements in drift and temperature capabilities are expected.

NGK Spark Plug Co., Ltd. has been developing various silicon nitride materials, and the technology for fabricating components for ceramic gas turbines (CGT) using theses materials. We are supplying silicon nitride material components for the project to develop 300 kW class CGT for co-generation in Japan. EC-152 was developed for components that require high strength at high temperature, such as turbine blades and turbine nozzles. In order to adapt the increasing of the turbine inlet temperature (TIT) up to 1,350 °C in accordance with the project goals, we developed two silicon nitride materials with further unproved properties: ST-1 and ST-2. ST-1 has a higher strength than EC-152 and is suitable for first stage turbine blades and power turbine blades. ST-2 has higher oxidation resistance than EC-152 and is suitable for power turbine nozzles. In this paper, we report on the properties of these materials, and present the results of evaluations of these materials when they are actually used for CGT components such as first stage turbine blades and power turbine nozzles.

The present paper reports a detailed technological assessment of two concepts of integrated micro gas turbine and high temperature (SOFC) fuel cell systems. The first concept is the coupling of micro gas turbines and fuel cells with heat exchangers, maximising availability of each component by the option for easy stand-alone operation. The second concept considers a direct coupling of both components and a pressurised operation of the fuel cell, yielding additional efficiency augmentation. Based on state-of-the-art technology of micro gas turbines and solid oxide fuel cells, the paper analyses effects of advanced cycle parameters based on future material improvements on the performance of 300–400 kW combined micro gas turbine and fuel cell power plants. Results show a major potential for future increase of net efficiencies of such power plants utilising advanced materials yet to be developed. For small sized plants under consideration, potential net efficiencies around 70% were determined. This implies possible power-to-heat-ratios around 9.1 being a basis for efficient utilisation of this technology in decentralised CHP applications.

Electric starter development programs have been the subject of ASME technical papers for over two decades. Offering significant advantages over hydraulic or pneumatic starters, electric starters are now poised to be the preferred choice amongst gas turbine customers. That they are not now the dominant starter in the field after decades of investment and experimentation is attributable to many factors. As with any new technology, progress is often unsteady, depending on budgets, market conditions, customer buy-in, etc. Additionally, technological advances in the parent technologies, in this case electric motors, can abruptly and rapidly change, further disturbing the best laid introduction plans. It is therefore not too surprising that only recently, is the industry beginning to see the deployment of electric starters on production gas turbines. The earliest adoption occurred on smaller gas turbine units, generally less than 10 MW in power. More recently, gas turbines greater than 10 MWs are being sold with electric starters. The authors expect that regardless of their size or fuel supply, most all future gas turbine users will opt for electric starters. This may even include the “larger” frame machines with power greater than 100 MW. Starting with some past history, this paper will not only summarize past development efforts, it will attempt to examine the current deployment of electric starters throughout the marine and industrial gas turbine landscapes. The large-scale acceptance of electric start systems for both new production and retrofit will depend on the favorable cost/benefit assessment when weighing both first cost and life cycle cost. The current and intense activity in electric vehicle applications is giving rise to even more power dense motors. The paper will look at some of these exciting applications, the installed products, and the technologies behind the products. To what extent these new products may serve the needs of the gas turbine community will be the central question this paper attempts to answer.

Indirectly or externally-fired gas-turbines (IFGT or EFGT) are novel technology under development for small and medium scale combined power and heat supplies in combination with micro gas turbine technologies mainly for the utilization of the waste heat from the turbine in a recuperative process and the possibility of burning biomass or 'dirty' fuel by employing a high temperature heat exchanger to avoid the combustion gases passing through the turbine. In this paper, by assuming that all fluid friction losses in the compressor and turbine are quantified by a corresponding isentropic efficiency and all global irreversibilities in the high temperature heat exchanger are taken into account by an effective efficiency, a one dimensional model including power output and cycle efficiency formulation is derived for a class of real IFGT cycles. To illustrate and analyze the effect of operational parameters on IFGT efficiency, detailed numerical analysis and figures are produced. The results summarized by figures show that IFGT cycles are most efficient under low compression ratio ranges (3.0-6.0) and fit for low power output circumstances integrating with micro gas turbine technology. The model derived can be used to analyze and forecast performance of real IFGT configurations.

After industrial gas turbines have been in production for some amount of time, there is often an opportunity to improve or “uprate” the engine’s output power or cycle efficiency or both. In most cases, the manufacturer would like to provide these uprates without compromising the proven reliability and durability of the product. Further, the manufacturer would like the development of this “Uprate” to be low cost, low risk and result in an improvement in “customer value” over that of the original design. This paper describes several options available for enhancing the performance of an existing industrial gas turbine engine and discusses the implications for each option. Advantages and disadvantages of each option are given along with considerations that should be taken into account in selecting one option over another. Specific options discussed include dimensional scaling, improving component efficiencies, increasing massflow, compressor zero staging, increasing firing temperature (thermal uprate), adding a recuperator, increasing cycle pressure ratio, and converting to a single shaft design. The implications on output power, cycle efficiency, off-design performance engine life or time between overhaul (TBO), engine cost, development time and cost, auxiliary requirements and product support issues are discussed. Several examples are provided where these options have been successfully implemented in industrial gas turbine engines.
