Influence of Discrete Pin Shaped Surface Roughness (P-Pins) on Heat Transfer and Aerodynamics of Film Cooled Aerofoil

The influence of localized pin-shaped surface roughness (P-Pins) on heat transfer and aerodynamics of a fully film cooled engine aerofoil has been studied in a transonic annular cascade. The “P-Pins”, present on some casting film cooled turbine blades and vanes, are the residues left in the manufacturing process. This paper investigates the effect of the P-Pins on the aerodynamic performance and measures the heat transfer consequences both for the aerofoils and the P-Pins. The effect on performance was determined independently on the pressure and suction surface of the aerofoil. For comparison, the aerofoil without P-Pins was also tested to provide baseline results. The measurements have been made at engine representative Mach and Reynolds numbers. Wide band liquid crystal and direct heat flux gauge technique were employed in the heat transfer tests. A four-hole pyramid probe was used to obtain the aerodynamic data. The aerodynamic and thermodynamic characteristics of the coolant flow have been modelled to represent engine conditions by using a heavy “foreign gas” (30.2% SF6 and 69.8% Ar by weight). The paper concludes that P-Pins as usually placed on the blade do not have detrimental effects to the heat transfer performance of film-cooled aerofoil. P-Pins, located in thick boundary layer regions of the aerofoil, such as the later portion of the suction surface, do not cause any reduction of aerofoil aerodynamic efficiency. For contrast, the P-Pins located in the thin boundary layer regions on the pressure side of the aerofoil cause noticeably more losses.

External heat transfer measurements on a highly loaded turbine vane with varying surface roughness are presented. The investigation comprises nine different roughness configurations and a smooth reference surface. The rough surfaces consist of evenly spaced truncated cones with varying height, diameter, and distance, thus covering the full range of roughness Reynolds numbers in the transitionally and fully rough regimes. Measurements for each type of roughness are conducted at several freestream turbulence levels (Tu1=4% to 8.8%) and Reynolds numbers, hereby quantifying their combined effect on heat transfer and laminar-turbulent transition. In complementary studies a trip wire is used on the suction side in order to fix the transition location close to the stagnation point, thereby allowing a deeper insight into the effect of roughness on the turbulent boundary layer. The results presented show a strong influence of roughness on the onset of transition even for the smallest roughness Reynolds numbers. Heat transfer coefficients in the turbulent boundary layer are increased by up to 50% when compared to the smooth reference surface.

Secondary flows in vane passages sweep off the endwall and onto the suction surface at a location typically close to the throat. These endwall/vane junction flows often have an immediate impact on heat transfer in this region and also move any film cooling off the affected region of the vane. The present paper documents the impact of secondary flows on suction surface heat transfer acquired over a range of turbulence levels (0.7% through 17.4%) and a range of exit chord Reynolds numbers (500,000 through 2,000,000). Heat transfer data are acquired with both an unheated endwall boundary condition and a heated endwall boundary condition. The vane design includes an aft loaded suction surface and a large leading edge diameter. The unheated endwall boundary condition produces initially very high heat transfer levels due to the thin thermal boundary layer starting at the edge of heating. This unheated starting length effect quickly falls off with the thermal boundary layer growth as the secondary flow sweeps up onto the vane suction surface. The heat transfer visualization for the heated endwall condition shows no initial high heat transfer level near the edge of heating on the vane. The heat transfer level in the region affected by the secondary flows is largely uniform, except for a notable depression in the affected region. This heat transfer depression is believed due to an upwash region generated above the separation line of the passage vortex, likely in conjunction with the counter rotating suction leg of the horseshoe vortex. The extent and definition of the secondary flow affected region on the suction surface is clearly evident at lower Reynolds numbers and lower turbulence levels when the suction surface flow is largely laminar. The heat transfer in the plateau region has a magnitude similar to a turbulent boundary layer. However, the location and extent of this secondary flow affected region is less perceptible at higher turbulence levels where transitional or turbulent flow is present. Also, aggressive mixing at higher turbulence levels serves to smooth out discernable differences in the heat transfer due to the secondary flows.

The present experimental study is part of a comprehensive analysis accounting for heat transfer and aerodynamic losses on a highly loaded low pressure turbine blade with varying surface roughness. Whereas Part I focuses on heat transfer measurements at airfoil midspan with different deterministic surface roughnesses, Part II investigates surface roughness effects on aerodynamic losses of the same airfoil. A set of different arrays of deterministic roughness (the same as used in Part I) is investigated in these experiments. The height and eccentricity of the roughness elements are varied, showing the combined influence of roughness height and anisotropy on the losses produced in the boundary layers. It is shown that the boundary layer loss is dominated by the suction side. Therefore, the investigations focus on measurements of the suction side boundary layer thickness at midspan directly upstream of the trailing edge. The experiments are conducted at several freestream turbulence levels (Tu1=1.4–10.1%) and different Reynolds numbers. The measurements reveal that suction side boundary layer thickness is increased by up to 190% if surface roughness shifts the transition onset upstream. However, in some cases, at low Reynolds numbers and freestream turbulence, surface roughness suppresses boundary layer separation and decreases the trailing edge boundary layer thickness by up to 30%.

A three-dimensional Navier-Stokes code has been used to compute the heat transfer coefficient on two film-cooled turbine blades, namely the VKI rotor with six rows of cooling holes including three rows on the shower head, and the C3X vane with nine rows of holes including five rows on the shower head. Predictions of heat transfer coefficient at the blade surface using three two-equation turbulence models, specifically, Coakley’s q-ω model, Chien’s k-ε model and Wilcox’s k-ω model with Menter’s modifications, have been compared with the experimental data of Camci and Arts (1990) for the VKI rotor, and of Hylton et al. (1988) for the C3X vane along with predictions using the Baldwin-Lomax (B-L) model taken from Garg and Gaugler (1995). It is found that for the cases considered here the two-equation models predict the blade heat transfer somewhat better than the B-L model except immediately downstream of the film-cooling holes on the suction surface of the VKI rotor, and over most of the suction surface of the C3X vane. However, all two-equation models require 40% more computer core than the B-L model for solution, and while the q-ω and k-ε models need 40% more computer time than the B-L model, the k-ω model requires at least 65% more time due to slower rate of convergence. It is found that the heat transfer coefficient exhibits a strong spanwise as well as streamwise variation for both blades and all turbulence models.

Local flow behavior and heat transfer results are presented from two swirl chambers, which model passages used to cool the leading edges of turbine blades in gas turbine engines. Flow results are obtained in an isothermal swirl chamber. Surface Nusselt number distributions are measured in a second swirl chamber (with a constant wall heat flux boundary condition) using infrared thermography in conjunction with thermocouples, energy balances, and in situ calibration procedures. In both cases, Reynolds numbers Re based on inlet duct characteristics range from 6000 to about 20,000. Bulk helical flow is produced in each chamber by two inlets, which are tangent to the swirl chamber circumference. Important changes to local and globally averaged surface Nusselt numbers, instantaneous flow structure from flow visualizations, and distributions of static pressure, total pressure, and circumferential velocity are observed throughout the swirl chambers as the Reynolds number increases. Of particular importance are increases of local surface Nusselt numbers (as well as ones globally averaged over the entire swirl chamber surface) with increasing Reynolds number. These are tied to increased advection, as well as important changes to vortex characteristics near the concave surfaces of the swirl chambers. Higher Re also give larger axial components of velocity, and increased turning of the flow from each inlet, which gives Go¨rtler vortex pair trajectories greater skewness as they are advected downstream of each inlet. In the present study, the heat transfer characteristics on the suction and pressure sides of an outlet guide vane (OGV) are investigated by using liquid crystal thermography (LCT) method in a linear cascade. Because the OGV has a complex curved surface, it is necessary to calibrate the LCT by taking into account the effect of viewing angles of the camera. Based on the calibration results, heat transfer measurements of the OGV were conducted. Both on- and off-design conditions were tested, where the incidence angles of the OGV were 25 degrees and −25 degrees, respectively. The Reynolds numbers, based on the axial flow velocity and the chord length, were 300,000 and 450,000. In addition, heat transfer on suction side of the OGV with +40 degrees incidence angle was measured. The results indicate that the Reynolds number and incidence angle have considerable influences upon the heat transfer on both pressure and suction surfaces. For on-design conditions, laminar-turbulent boundary layer transitions are on both sides, but no flow separation occurs; on the contrary, for off-design conditions, the position of laminar-turbulent boundary layer transition is significantly displaced downstream on the suction surface, and a separation occurs from the leading edge on the pressure surface. As expected, larger Reynolds number gives higher heat transfer coefficients on both sides of the OGV.
