The Change in Overstrain Level Resulting From Machining of an Autofrettaged Thick-Walled Cylinder

An analytical model for predicting the level of autofrettage following either inner, outer, or combined machining of a gun barrel is developed based on Hill’s (Hill, R., 1950, The Mathematical Theory of Plasticity, Clarendon Press, Oxford, U.K.) solution for the autofrettage residual stress field. The analysis results in very simple algebraic expressions for the post-machining level of autofrettage in terms of the original level induced in the blank tube. In parallel, a finite element analysis of the machining process is performed in which the residual stress field is simulated by an equivalent thermal load. The numerical results are found to be in excellent agreement with the analytical ones. Thus, as an equivalent thermal load can always be determined, either analytically or numerically, for any other approximations to the residual stress field due to autofrettage (Perl, M., 1988, ASME J. Pressure Vessel Technol., 110, pp. 100–102), the foregoing methodology can be readily applied, enabling the determination of post-machining autofrettage level in these cases. [S0094-9930(00)00501-1]

It may be necessary to provide a radial opening such as gas evacuator holes, or an opening to operate the unlocking of the bolt mechanism by means of exhaust gases, in a gun barrel, which is a thick walled cylinder. A three dimensional finite element analysis has been performed to evaluate the effect of introducing a radial cross-bore in an autofrettaged thick-walled cylinder. From the analysis of the cross-bored autofrettaged cylinder, it was observed that there is a severe localized change in the residual stress profile in the vicinity of the cross-bore. The residual circumferential stress increases in compression at the bore. Similarly it increases in tension at the outer diameter, thus making the outer diameter more vulnerable to fatigue failure or crack initiation under stresses arising as a result of firing. Analyses were also performed by varying the cross-bore diameter and it was observed that, by increasing the diameter of the radial hole, the residual circumferential stress at the bore reduces, while it increases at the outer diameter, with an increase in the cross bore diameter. The re-pressurization pressure of an autofrettaged cylinder with radial cross-bore was found to be approximately 65 percent less than the actual autofrettage pressure in a particular case discussed in this paper. A comparison is also made with the residual stress field which would result if the cross-bore was machined before autofrettage.

The main target of a research programme “experimental and numerical analyses on the residual stress field in the area of circumferential welds in austenitic pipe welds”, sponsored by Technische Vereinigung der Großkraftwerksbetreiber e. V. (VGB) and carried out at MPA Stuttgart, was the validation of the numerical calculation for the quantitative determination of residual stress fields in austenitic circumferential pipe welds. In addition, the influence of operational stresses as well as the impact of the pressure test on the residual stress state had to be examined. By using the TIG orbital welding technique, circumferential welds (Material X 10 CrNiNb 18 9 (1.4550, corresponding to TP 347) were produced (geometric dimensions 255.4 mm I.D. × 8.8 mm wall) with welding boundary conditions and weld parameters (number of weld layers and weld built-up, seam volume, heat input) which are representative for pipings in power plants. Deformation and temperature measurements accompanying the welding, as well as the experimentally determined (X-ray diffraction) welding residual stress distribution, served as the basis for the verification of numeric temperature and residual stress field calculations. The material model on which the calculations were founded was developed by experimental weld simulations in the thermo-mechanical test rig GLEEBLE 2000 for the determination of the material behaviour at different temperatures and elasto-plastic deformation. The numeric calculations were carried out with the Finite Element program ABAQUS. The comparison of the calculation results with the experimental findings confirms the proven validation of the developed numerical calculation models for the quantitative determination of residual stresses in austenitic circumferential pipings. The investigation gives a well-founded insight into the complex thermo-mechanical processes during welding, not known to this extent from literature previously.

The equivalent thermal load was previously shown to be the only feasible method by which the residual stresses due to autofrettage and its redistribution, as a result of cracking, can be implemented in a finite element analysis, of a fully or partially autofrettaged thick-walled cylindrical pressure vessel. The present analysis involves developing a similar methodology for treating an autofrettaged thick-walled spherical pressure vessel. A general procedure for evaluating the equivalent temperature loading for simulating an arbitrary, analytical or numerical, spherosymmetric autofrettage residual stress field in a spherical pressure vessel is developed. Once presented, the algorithm is applied to two distinct cases. In the first case, an analytical expression for the equivalent thermal loading is obtained for the ideal autofrettage stress field in a spherical shell. In the second case, the algorithm is applied to the discrete numerical values of a realistic autofrettage residual stress field incorporating the Bauschinger effect. As a result, a discrete equivalent temperature field is obtained. Furthermore, a finite element analysis is performed for each of the above cases, applying the respective temperature field to the spherical vessel. The induced stress fields are evaluated for each case and then compared to the original stress. The finite element results prove that the proposed procedure yields equivalent temperature fields that in turn simulate very accurately the residual stress fields for both the ideal and the realistic autofrettage cases.

Machining induced residual stresses have an important effect on the surface integrity. Effects of various factors on the distribution of residual stress profiles induced by different machining processes have been investigated by many researchers. However, the initial residual, as one of the important factor that affect the residual stress profile, is always been ignored. In this paper, the residual stress field induced by the quenching process is simulated by the FEM software as the initial condition. Then the initial residual stress field is used to study the residual stress redistribution after the machining process. The influence of initial stress on the stress formation is carried out illustrating with the mechanical and thermal loads during machining processes. The effects of cutting speed on the distribution of residual stress profile are also discussed. These results are helpful to understand how initial residual stresses are redistributed during machining better. Furthermore, the results in the numerical study can be used to explain the machining distortion problem caused by residual stress in the further work.

Tensile residual stresses, such as those generated by welding, act as crack opening stresses and can have a negative effect on the fatigue and fracture performance of a component. In this work the effect of representative residual stress distributions on the fracture behaviour of a ferritic steel has been examined using finite element analysis. A Gurson-type void growth model is used to model the effect of ductile tearing ahead of a crack. For the cases examined it is seen that a tensile residual stress field may lead to a reduction in the toughness of the material (as represented by the J-resistance curve). The observed difference in toughness can be linked to the different constraint levels in the specimens due to the introduction of the residual stress field and can be rationalised through the use of a two parameter, J–Q approach.

The residual strain field around the scratches of 125µm depth and 5µm root radius have been measured from the Synchrotron X-ray diffraction. Scratches were produced using different tools in fine-grained aluminium alloy AA 5091. Residual stresses up to +1700 micro-strains were measured at the scratch tip for one tool but remained up to only +1000 micro-strains for the other tool scratch. The load-displacement curves obtained from nanoindentation were used to determine the residual stresses around the scratches. It was found that the load-displacement curves are sensitive to any local residual stress field present and behave according to the type of residual stresses. This combination of nanoindentation and synchrotron X-rays has been proved highly effective for the study of small-scale residual stresses around the features such as scratches.

A new method is proposed for measuring the axial component of an axisymmetric residual stress field in thin-walled cylinders. The specific application considered is determination of the stress at the centerline of a circumferential weld. The method involves strain measurements at the outside wall while a complete circumferential slit is cut to increasing depths from the inside wall. The technique is applied to the simple case of a single pass weld. Experimental results are in good agreement with predicted values.

Water-jet cavitation peening is a new technology for surface modification of metallic materials. Compress residual stress layer is induced by impact wave pressure in the submerged cavitating jets processing. Based on ANSYS/LS-DYNA finite element analysis software, residual stress field in the SAE1070 spring steel material surface induced by cavitate-jet water peening process is simulated, the magnitude and variation rules of the residual stress along the layer depth under different conditions is obtained. In order to verify the correctness of the numerical simulation, the size and distribution of residual stress by the X-ray diffraction method. The results show that the numerical simulation and experimental results are well consistent.

The interest on the application of the shot peening process to arrest and/or delay crack growth is rising. The main effect of the shot peening technique is to introduce a residual stress field that increases the working life of mechanical components. In this paper, it is presented the numerical simulation (FEM) of the shot peening process and the effect of introducing a residual stress field. Besides, the consequence of changing the sizes of the impacting ball is analyzed. This work also used the Crack Compliance Method (CCM) for the determination of residual stresses in beams subjected to a numerical simulation of a shot peening process. The numerical results obtained provide a quantitative demonstration of the effect of shot peening on the introduction of residual stresses by using different sizes of impacting balls and assess the efficiency of the CCM.
