Numerical Model of a Deep Surge Cycle in Low-Speed Centrifugal Compressor

Abstract In this article, a numerical model of the full surge cycle is presented for the low-speed centrifugal blower and compared with the experiment. Surge phenomenon is very dangerous for the compressor operation. Therefore, the possibility of studying its physics experimentally is strongly limited. The application of numerical methods allows one to safely analyze surge physics without causing risks to the operating crew. This article presents a description of the applied numerical method and exhaustive analysis of the flow structures observed at consecutive stages of the surge cycle. The surge is known to be very difficult to be simulated due to large timescale and region of influence. This study also shows the importance of an appropriate choice of the simulation definition and the boundary conditions. The presented method allows gathering information about features such as the regions of flow reversal, pressure distributions, pressure rise, cycle frequency, and others. All the aforementioned information provides important input to the efficient antisurge system design. The model has been validated by a comparison with the experimental data. Thanks to simulation, standardized antisurge solutions could be possibly replaced with more efficient protection schemes tailored to a given machine.

Abstract A ballistic compression type soft recovery system can stop a free-flying supersonic projectile in a controlled manner. The moment such a projectile enters the System, a normal shock gets created and starts hurtling down, to kick off a train of events involving shock reflections, diaphragm rupture, shock merger, creation of new shocks and contact discontinuities, and expansion wave-shock interactions. A good understanding of these phenomena and sensitivity of the System's performance to changes in design parameters is needed to design an efficient soft recovery system. Unfortunately, not much information is available about this. The present work fills this gap. We have developed a numerical model for the system and conducted sensitivity analyses using four design parameters; pressure, molecular weight, the ratio of specific heats, and temperature of gas used in the system. We show that while there is a strong, positive correlation between the first two parameters and projectile deceleration, the other two parameters are less critical. We conducted experiments to corroborate our conclusions and improve our numerical model. Post such improvements, we found the difference between simulation and experimental data to be acceptable. Experiments also confirmed the findings of our sensitivity studies. Finally, we conducted a two-dimensional finite volume analysis to understand the reasons underlying the residual difference between our numerical and experimental data. We show that such differences are due to pressure-rise at a point once a shock passes by it, and such a rise in pressure is attributable to boundary layer effects.

The effects of axial casing grooves on the performance and flow structures in the tip region of an axial low speed fan rotor have been studied experimentally in the JHU refractive index-matched liquid facility. The four-per-passage semicircular grooves are skewed by 45° in the positive circumferential direction, and have a diameter of 65% of the rotor blade axial chord length. A third of the groove overlaps with the blade front, and the rest extends upstream. These grooves have a dramatic effect on the machine performance, reducing the stall flow rate by 40% compared to the same machine with a smooth endwall. However, they reduce the pressure rise at high flow rates. The flow characterization consists of qualitative visualizations of vortical structures using cavitation, as well as stereo-PIV (SPIV) measurements in several meridional and (z,θ) planes covering the tip region and interior of the casing grooves. The experiments are performed at a flow rate corresponding to pre-stall conditions for the untreated machine. They show that the flow into the downstream sides of the grooves and the outflow from their upstream sides vary periodically. The inflow peaks when the downstream end is aligned with the pressure side (PS) of the blade, and decreases, but does not vanish, when this end is located near the suction side (SS). These periodic variations have three primary effects: First, substantial fractions of the leakage flow and the tip leakage vortex (TLV) are entrained periodically into the groove. Consequently, in contrast to the untreated flow, The TLV remnants remain confined to the vicinity of the entrance to the groove, and the TLV strength diminishes starting from the mid-chord. Second, the grooves prevent the formation of large scale backflow vortices (BFVs), which are associated with the TLV, propagate from one blade passage to the next, and play a key role in the onset of rotating stall in the untreated fan. Third, the flow exiting from the grooves causes periodic variations of about 10° in the relative flow angle around the blade leading edge, presumably affecting the blade loading. The distributions of turbulent kinetic energy provide statistical evidence that in contrast to the untreated casing, very little turbulence originating from a previous TLV, including the BFVs, propagates from the PS to the SS of the blade. Hence, the TLV-related turbulence remain confined to the entrance to groove. Elevated, but lower turbulence is also generated as the outflow from the groove jets into the passage.

A procedure for estimating the maximum pressure rise potential of axial flow compressor stages is presented. A simplified stage average pitchline approach is employed so that the procedure can be used during a preliminary design effort before detailed radial distributions of blading geometry and fluid parameters are established. Semi-empirical correlations of low speed experimental data are presented that relate the stalling static-pressure-rise coefficient of a compressor stage to cascade passage geometry, tip clearance, bladerow axial spacing and Reynolds number. Blading aspect ratio is accounted for through its effect on normalized clearances, Reynolds number and wall boundary layer blockage. An unexpectedly strong effect of airfoil stagger and of the resulting flow coefficient of the stage’s vector triangle is observed in the experimental data. This is shown to be caused by the differing ability of different types of stage vector triangles to re-energize incoming low-momentum fluid. Use of a suitable “effective” dynamic head in the pressure rise coefficient gives a good correlation of this effect. Stalling pressure rise data from a wide range of both low speed and high speed compressor stages are shown to be in good agreement with these correlations.

The paper outlines the results of a numerical analysis of a low-speed centrifugal compressor operating at design and off-design conditions. This included the analysis of surge predecessors. Surge is known to be a reason for the severe damage of compressing units and systems working with them. This phenomenon is also known to have a very quick and sudden onset. Therefore, it is important to understand the nature of flow structures that appear locally prior to the surge onset. It is generally believed that these could include: impeller rotating stall (abrupt or progressive), diffuser rotating stall, and inlet or outlet recirculation. This classification is, however, not sharp and observed flows could represent only selected features of the different phenomena. It is also not clear which structure is most likely to appear in a given system. The paper presents an exhaustive examination of flow structures observed in the case of a low-speed centrifugal compressor. Transient numerical simulations were conducted for both design and off-design conditions. The results were related to the experimental data presented in another paper. The numerical test domain consisted of blower, volute, inlet nozzle and elements of inlet and outlet channels assuring no influence of the boundary conditions on the local flow fluctuations. The analysis of the results included many factors such as: flow in the volute, flow in the impeller, flow in the diffuser and stagnation zones. The most significant flow structures appearing at pre-surge were identified as the inlet recirculation and the phenomenon representing some features of the rotating stall. The simulation, confirmed by experimental data, allowed for a better understanding of pre-surge flow structures in the case of a low-speed compressor, which is very important for the identification of early surge indicators.

A finite element model is proposed to investigate the effect of thickness differential on Limiting Dome Height (LDH) testing of aluminum tailor-welded blanks. The numerical model is validated via comparison of the equivalent plastic strain and displacement distribution between the simulation results and the experimental data. The normalized equivalent plastic strain and normalized LDH values are proposed as a means of quantifying the influence of thickness differential for a variety of different ratios. Increasing thickness differential was found to decrease the normalized equivalent plastic strain and normalized LDH values, this providing an evaluation of blank formability.

Surge is measured in a low-speed radial compressor with a vaned diffuser. For this system, the flow coefficient at surge is determined. This coefficient is a measure for the inducer inlet flow angle and is found to increase with increasing rotational speed. Moreover, the frequency and amplitude of the pressure oscillations during fully-developed surge are compared with results obtained with the Greitzer lumped parameter model. The measured surge frequency increases when the compressor mass flow is throttled to a smaller flow rate. Simulations show that the Greitzer model describes this relation reasonably well except for low rotational speeds. The predicted amplitude of the pressure rise oscillations is approximately two times too small when deep surge is met in the simulations. For classic surge, the agreement is worse. The amplitude is found to depend strongly on the shape of the compressor and throttle characteristic, which are not accurately known.

A numerical model for the genetic optimization of the volute of a centrifugal compressor for light commercial vehicles is presented. The volute cross-sectional shape is represented by cubic B-splines and its control points are used as design variables. The goal of the global optimization is to maximize the average compressor isentropic efficiency and total pressure ratio at design speed and four operating points. The numerical model consists of a density-based solver in combination with the SSTk-ωturbulence model with rotation/curvature correction and the multiple reference frame approach. The initial validation shows a good agreement between the numerical model and test bench measurements. As a result of the optimization, the average total pressure rise and efficiency are increased by over1.0%compared to the initial designs of the optimization, while the maximum efficiency rise is nearly 2.5% atm˙corr=0.19 kg/s.

A Counter-Rotating System (CRS) is composed of a front rotor and a rear rotor which rotates in the opposite direction. Compared with traditional rotor-stator system, the rear rotor is used not only to recover the static head but also to supply energy to the fluid. Therefore, to achieve the same performance, the use of a CRS may lead to a reduction of the rotational speed and may generate better homogeneous flow downstream of the stage. On the other hand, the mixing area in between the two rotors induces complicated interacting flow structures. Blade sweep has attracted the turbomachinery blade designers owing to a variety of performance benefits it offers. However, the effect of blade sweep on the performance, stall margin improvements whether it is advantageous/disadvantageous to sweep one or both rotors has not been studied till now. In the current investigation blade sweep on the performance characteristics of contra rotating axial flow fans are studied. Two sweep schemes (axial sweeping and tip chord line sweeping) are studied for two sweep angles (20° and 30°). Effect of blade sweep on front rotor and rear rotor are dealt separately by sweeping one at a time. Both rotors are swept together and effect of such sweep scheme on the aerodynamic performance of the stage is also reported here. The performance of contra rotating fan is significantly affected by all these parameters. Blade sweep improved the pressure rise and stall margin of front rotors. Axially swept rotors are found to have higher pressure rise with reduced incidence losses near the tip for front rotors. Sweeping the rear rotor is not effective since the pressure rise is less than that of unswept rotor and also has less stall margin.

High Explosive Mortar bombs are used on the battlefield for destroying the manpower, non-armoured equipment and shelters. The paper describes an original experimental and numerical approach regarding the potential threats caused by the detonation of 120 mm HE mortar bombs. The evaluation of the bomb effect presumes the fulfillment of experimental trials that focus on two physical mechanisms which appear after the detonation of the cased high explosive. These mechanisms are the shock wave generation and the fragments propulsion, which were also studied by a numerical model that provides results over the bomb fragmentation mode. The novelty of the paper consists in the calibrated 3D numerical model confirmed by the experimental data, which provides information over the fragmentation process of the case and the initial velocity of its fragments, proving that the main threat of this type of ammunition is the effect through metal fragments. The results of numerical simulation and experimental data are used for their comparative analysis and the assessment of the phenomena.
