Effect of the Nozzle Radiation on the Fused Filament Fabrication Process: Three-Dimensional Numerical Simulations and Experimental Investigation

This paper addresses heat distribution issues in fused filament fabrication (FFF) process. Three-dimensional (3D) numerical simulations and experimental investigations are performed during additive manufacturing of parts by FFF process. The transient numerical simulations of the filament temperature field are based on the finite difference method. Experimental measurements of the temperature field are carried out using infrared thermography. The proposed model mainly highlights the contribution of heat exchange from the nozzle to the fabricated part and from filament to filament. Optimum adhesion of filaments deposited by FFF requires control of the thermal history. The nozzle radiation is taken into account as a source term in the heat balance equation. The temperature fields of the printed parts computed by numerical simulations are in very good agreement with the temperature fields measured by infrared thermograph. The 3D numerical model provides information on how the nozzle affects the temperature field of the printed part. This source term must be taken into account for the optimization of the FFF process.

The development of numerical simulations is potentially useful in predicting the most suitable manufacturing processes and ultimately improving product quality. Seamless pipes are manufactured by a rotary piercing process in which round billets (workpiece) are fed between two rolls and pierced by a stationary plug. During this process, the material undergoes severe deformation which renders it impractical to be modelled and analysed with conventional finite element methods. In this paper, three-dimensional numerical simulations of the piercing process are performed with an arbitrary Lagrangian–Eulerian (ALE) formulation in LS-DYNA software. Details about the material model as well as the elements’ formulations are elaborated here, and mesh sensitivity analysis was performed. The results of the numerical simulations are in good agreement with experimental data found in the literature and the validity of the analysis method is confirmed. The effects of varying workpiece velocity, process temperature, and wall thickness on the maximum stress levels of the product material/pipes are investigated by performing simulations of sixty scenarios. Three-dimensional surface plots are generated which can be utilized to predict the maximum stress value at any given combination of the three parameters.

AbstractSpectral properties of convective magnetohydrodynamic (MHD) turbulence in two and three dimensions are studied by means of direct numerical simulations (Skandera D. & Müller W.-C. 2006). The investigated system is set up with a mean horizontal temperature gradient in order to avoid a development of elevator instabilities in a fully periodic box. All simulations are performed without mean magnetic field. The applied resolution is 5123 and 20482. The MHD equation are solved by a numerical code (Müller & Biskamp 2000) that uses a standard pseudospectral scheme. For removing of aliasing errors a spherical truncation method is employed. Obtained results are compared with predictions of various existing phenomenological theories for magnetohydrodynamic and convective turbulence (Müller & Biskamp 2000). While the three-dimensional system is found to operate in a Kolmogorov-like regime where buoyant forces have a negligible impact on the turbulence dynamics (relatively low Rayleigh number achieved in the simulation; Ra ∼106), the two-dimensional system exhibits interesting irregular quasi-oscillations between a buoyancy dominated Bolgiano-Obukhov-like regime of turbulence and a standard Iroshnikov-Kraichnan-like regime of turbulence (Müller & Biskamp 2000). The most important parameter determining the turbulent regime of 2D magnetoconvection, apart from a high Rayleigh number, seems to be the mutual alignment of velocity and magnetic fields. The non-linear dynamics and the interplay between individual fields are examined with different transfer functions that confirm basic assumptions about directions of energy transfer in spectral space. Kinetic, magnetic and temperature energy are transported by a turbulent cascade from large to smaller scales. The local/nonlocal character of the transport is tested for several individual terms in the governing equations. Moreover, other statistical quantities, e.g. probability density functions, are computed as well. A passive character of the temperature field in the investigated three-dimensional magnetoconvection is supported by computations of intermittency using extended self-similarity. The intermittency of the Elsasser field z+ is in agreement with results from numerical simulations of isotropic MHD turbulence (Müller & Biskamp 2000). The intermittency of the temperature field is found to approximately agree with results of passive scalar measurements in hydrodynamic turbulence (Ruiz-Chavarria, Baudet & Ciliberto 1996).

Hydroplaning on wet pavement occurs when a vehicle reaches a critical speed and causes a loss of contact between its tires and the pavement surface. This paper presents the development of a three-dimensional finite volume model that simulates the hydroplaning phenomenon. The theoretical considerations of the flow simulation model are described. The simulation results are in good agreement with the experimental results in the literature and with those obtained by the well-known hydroplaning equation of the National Aeronautics and Space Administration (NASA). The tire pressure–hydroplaning speed relationship predicted by the model is found to match well the one obtained with the NASA hydroplaning equation. Analyses of the results of the present study indicate that pavement microtexture in the 0.2- to 0.5-mm range can delay hydroplaning (i.e., raise the speed at which hydroplaning occurs). The paper also shows that the NASA hydroplaning equation provides a conservative estimate of the hydroplaning speed. The analyses in the present study indicate that when the microtexture of the pavement is considered, the hydroplaning speed predicted by the proposed model deviates from the speed predicted by the smooth surface relationship represented by the NASA hydroplaning equation. The discrepancies in hydroplaning speed are about 1% for a 0.1-mm microtexture depth and 22% for a 0.5-mm microtexture depth. The validity of the proposed model was verified by a check of the computed friction coefficient against the experimental results reported in the literature for pavement surfaces with known microtexture depths.

Accurate numerical simulations of vortex rings impinging on flat boundaries revealed the same features observed in experiments. The results for the impact with a free-slip wall compared very well with previous numerical simulations that used spectral methods, and were also in qualitative agreement with experiments. The present simulation is mainly devoted to studying the more realistic case of rings interacting with a no-slip wall, experimentally studied by Walker et al. (1987). All the Reynolds numbers studied showed a very good agreement between experiments and simulations, and, at Rev > 1000 the ejection of a new ring from the wall was seen. Axisymmetric simulations demonstrated that vortex pairing is the physical mechanism producing the ejection of the new ring. Three-dimensional simulations were also performed to investigate the effects of azimuthal instabilities. These simulations have confirmed that high-wavenumber instabilities originate in the compression phase of the secondary ring within the primary one. The large instability of the secondary ring has been explained by analysis of the rate-of-strain tensor and vorticity alignment. The differences between passive scalars and the vorticity field have been also investigated.

Lean-burn gas engines equipped with an un-scavenged prechamber have proven to reduce nitrogen oxides (NOx) emissions and fuel consumption, while mitigating combustion cycle-to-cycle fluctuations and unburned hydrocarbon (UHC) emissions. However, the performance of a prechamber gas engine is largely dependent on the prechamber design, which has to be optimised for the particular main chamber geometry and the foreseen engine operating conditions. Optimisation of such complex engine components relies partly on computationally efficient simulation tools, such as quasi and zero-dimensional models, since extensive experimental investigations can be costly and time-consuming. This article presents a newly developed quasi-dimensional (Q-D) combustion model for un-scavenged prechamber gas engines, which is motivated by the need for reliable low order models to optimise the principle design parameters of the prechamber. Our fundamental aim is to enhance the predictability and robustness of the proposed model with the inclusion of the following: (i) Formal derivation of the combustion and flow submodels via reduction of the corresponding three-dimensional models. (ii) Individual validation of the various submodels. (iii) Combined use of numerical simulations and experiments for the model validation. The resulting model shows very good agreement with the numerical simulations and the experiments from two different engines with various prechamber geometries using a set of fixed calibration parameters.

In the present paper a role of the smallest diffusive scales of a passive scalar field in the near-wall turbulent flow was examined with pseudo-spectral numerical simulations. Temperature fields were analyzed at friction Reynolds number Reτ = 170.8 and at Prandtl number, Pr = 5.4. Results of direct numerical simulation (DNS) were compared with the under-resolved simulation where the velocity field was still resolved with the DNS accuracy, while a coarser grid was used to describe the temperature field. Since the smallest temperature scales remained unresolved in this simulation, an appropriate spectral turbulent thermal diffusivity was applied to avoid pileup at higher wave numbers. In spite of coarser numerical grid, the temperature field is still highly correlated with the DNS results, and thus point to practically negligible role of the diffusive temperature scales on the macroscopic behavior of the turbulent heat transfer.

Temperature is an important factor in designing and maintaining tunnels, especially in cold regions. We present three-dimensional numerical simulations of tunnel temperature fields at different temperature conditions. We study the tunnel temperature field in two different conditions with relatively low and high ambient temperatures representing winter and summer of northeast China. We specifically study how these temperature conditions affect tunnel temperature and its migration to surrounding rocks. We show how placing an insulation layer could affect the temperature distribution within and around tunnels. Our results show that the temperature field without using an insulation layer is closer to the air temperature in the tunnel, and that the insulation layer has shielding effects and could plays an important role in preventing temperature migration to surrounding rocks. We further analyzed how thermal conductivity and thickness of insulation layer control the temperature distribution. The thermal conductivity and thickness of insulation layer only affect the temperature of the surrounding rocks which are located at distances below ~20 m from the lining.

Three different approaches were used in the present study to predict the influence of roughness on laminar flow in microchannels. Experimental investigations were conducted with rough microchannels 100 to 300μm in height (H). The pressure drop was measured in test-sections prepared with well-controlled wall roughness (periodically distributed blocks, relative roughness k* =k/0.5H≈0.15) and in test-sections with randomly distributed particles anchored on the channel walls (k* ≈0.04–0.13). Three-dimensional numerical simulations were conducted with the same geometry as in the test-section with periodical roughness (wavelength L). A one-dimensional model (RLM model) was also developed on the basis of a discrete-element approach and the volume-averaging technique. The numerical simulations, the rough layer model and the experiments agree to show that the Poiseuille number Po increases with the relative roughness and is independent of Re in the laminar regime (Re<2000). The increase in Po observed during the experiments is predicted well both by the three-dimensional simulations and the rough layer model. The RLM model shows that the roughness effect may be interpreted by using an effective roughness height keff. keff/k depends on two dimensionless local parameters: the porosity at the bottom wall; and the roughness height normalized with the distance between the rough elements. The RLM model shows that keff/k is independent of the relative roughness k* at given k/L and may be simply approximated by the law: keff/k = 1 − (c(ϵ)/2π)(L/k) for keff/k>0.2, where c decreases with the porosity ϵ.

A robust CFD model is described, suitable for general three-dimensional flows with extensive cavitation at large density ratios. The model utilizes a multiphase approach, based on volume-scalar-equations, a truncated Rayleigh-Plesset equation for bubble dynamics, and specific numerical modifications (in a finite-volume solution approach) to promote robust solutions when cavitation is present. The model is implemented in the CFD software CFX TASCflow 2.12. The validation of the model was done on an inducer designed and tested at LEMFI. First, The physical model and the numerical aspects are described. Then, the experimental and numerical methodologies, at cavitating regime, are presented. Finally, for several flow rates, the comparisons between experimental and simulated results on the overall performances, head drop and cavitation figures, are discussed. For a range of flow rates, good agreement between experiment and prediction was found.
