A Novel Generalized Approach for Real-Time Tool Condition Monitoring

In high-speed cutting processes, late replacement of defective tools may lead to machine breakdowns and badly affect the product quality, which subsequently lead to scrap parts and high process costs. Accurate tool condition detection is essential to achieve high level of competitiveness via increasing process productivity and standardizing the quality of the produced parts. Therefore, tool condition monitoring (TCM) systems have been widely emphasized as an important principle to achieve these industrial demands. Several studies for TCM were carried out to capture tool failure using complex conventional and artificial intelligence (AI) techniques. However, these studies suffer from the absence of standardization and generalization. Hence, this paper presents a robust and reliable processing technique for the cutting process signals to extract generalized features in time and frequency domains. The proposed technique masks the effects of the cutting conditions on the extracted features and accentuates the tool condition effect. Characterization and statistical analysis of the processed features were performed to examine their sensitivity to the tool condition. The results revealed the processing technique capability to separate the features extracted from the spindle motor current signals into two mutually exclusive clusters according to their tool condition. The statistical analysis results were employed to optimize the tool condition detection approach using linear discrimination analysis (LDA) model. The results indicate the capability of the processing technique to minimize the system learning effort and to detect tool wear above the threshold level with accuracy above 90%.

Tool condition monitoring, mainly tool breakagedetection for high-speed machining (HSM), is an importantproblem to solve; however, the techniques or types ofsensors applied in other research projects present certaininconveniences. In order to improve tool breakage monitoringsystems, a simple, effective, and fast method ispresented herein. This method is based on the discretewavelet transform (DWT) and statistical methodologies.The effectiveness of the method is based on the measurementsof the feed-motor current signals using inexpensivesensors. It is well-known that during the cutting process,the motor current is related to the tool condition.

Tool condition monitoring (TCM) is an important aspect of condition based maintenance (CBM) in all manufacturing processes. Recent work on TCM has generated significant successes for a variety of cutting operations. In particular, lower cost and on-board sensors in conjunction with enhanced signal processing capabilities and improved networking has permitted significant enhancements to TCM capabilities. This paper presents an overview of TCM for drilling, turning, milling, and grinding. The focus of this paper is on the hardware and algorithms that have demonstrated success in TCM for these processes. While a variety of initial successes are reported, significantly more research is possible to extend the capabilities of TCM for the reported cutting processes as well as for many other manufacturing processes. Furthermore, no single unifying approach has been identified for TCM. Such an approach will enable the rapid expansion of TCM into other processes and a tighter integration of TCM into CBM for a wide variety of manufacturing processes and production systems.

This paper introduces a new method for tool condition monitoring in transfer machining stations. The new method is developed based on a combination of wavelet transform, signal reconstruction, and the probability of threshold crossing. It consists of two parts: training and decision making. Training is aimed at determining the alarm threshold and it is done in six steps: (1) Calculate the wavelet packet transform of the sensor signals (spindle motor current) obtained from normal tool conditions. (2) Select feature wavelet packets that represent the principal components of the signals. (3) Reconstruct the signals from the feature wavelet packets (this removes the unwanted noises). (4) Calculate the statistics of the reconstructed signals. (5) Calculate the alarm thresholds based on the statistics of the reconstructed signals, and (6) Calculate the probability of the threshold crossing (the number of threshold crossing conforms a Poisson distribution). The decision making is done in two steps: (1) Check the threshold crossing, and (2) Calculate the number of threshold crossing to determine whether an alarm shall be given. As demonstrated using a practical example from a drilling transfer station, the new method is effective with a success rate over 90 percent. Also, it is fast (the monitoring decision can be done in milliseconds) and cost-effective (the implementation cost shall be less than $500).
