Fully-Plastic Strain-Based J Estimation Scheme for Circumferential Surface Cracks in Pipes Subjected to Reeling

Modern installation techniques for marine pipelines and subsea risers are often based on the reel-lay method, which introduces significant (plastic) strains on the pipe during reeling and unreeling. The safe assessment of cracklike flaws under such conditions requires accurate estimations of the elastic–plastic crack driving forces, ideally expressed in a strain-based formulation to better account for the displacement controlled nature of the reeling method. This paper aims to facilitate such assessments by presenting a strain-based expression of the well-known Electric Power Research Institute (EPRI) estimation scheme for the J integral, which is directly based upon fully plastic descriptions of fracture behavior under significant plasticity. Parametric finite element simulations of bending of circumferentially cracked pipes have been conducted for a set of crack geometries, pipe dimensions, and material hardening properties representative of current applications. These provide the numerical assessment of the crack driving force upon which the nondimensional factors of the EPRI methodology, which scale J with applied strain, are derived. Finally, these factors are presented in convenient graphical and tabular forms, thus allowing the direct and accurate assessment of the J integral for circumferentially cracked pipes subjected to reeling. Further results show that crack driving force values estimated using the proposed methodology and the given g1 factors are in very close agreement to those obtained directly from the finite element simulations.

A critical part of the assessment of defects in power plant components, both fossil and nuclear, is the knowledge of the crack driving force (K1, J, or C*). While the determination of the crack driving force is possible using finite element analyses, crack growth analyses using finite element methods can be expensive. Based on work by Il’yushin, it has been shown that for a power law hardening material, the fully plastic portion of the J-integral (or the C*-integral) is directly related to an h1 calibration function. The value of h1 is a function of the geometry and hardening exponent. The finite element program ABAQUS was used to evaluate the fully plastic J-integral and determine the h1 functions for various geometries. The Ramberg-Osgood deformation theory plasticity model, which may be used with the J-integral evaluation capability, allows the evaluation of fully plastic J solutions. Once it was established that the grid used to generate the h1 functions was adequate (based on the more recent work of Shih and Goan), additional runs were made of other configurations given in the EPRI Elastic-Plastic Fracture Handbook. Differences as great as 55 percent were found when compared to results given in the Handbook (single-edge crack plate under tension and plane stress with a/b = 0.5). Effects of errors in h1 on predicted failure load and creep crack growth are discussed.

The residual stress field around a single-pass weld filling a slit in a thin rectangular plate has been simulated using both 2D ABAQUS and 3D SYSWELD finite element models, with good agreement between the two codes. Through-wall cracks of varying lengths have been inserted into the plate along the weld centre-line, and the non-linear crack driving force due to residual stress evaluated using three formulations of the J-integral: the standard ABAQUS J, the G-theta approach coded into SYSWELD, and a modified J-integral, Jmod, that retains its path independence under non-proportional loading. Cracks were introduced into the FE meshes either simultaneously (all crack flank nodes released in the same step) or progressively (crack opened in small increments from mid-length to tip). The results were compared with crack driving force estimates made using linear elastic fracture mechanics (LEFM) and the R6 procedure. The crack driving forces predicted by all three J–formulations agree well for simultaneous opening, showing that the crack driving force rises to a peak for a crack length equal to the weld length, and falls for longer cracks. Linear elastic fracture mechanics gives a good estimate of the crack driving force for very short defects (confirming the absence of elastic follow up), but is conservative for longer defects, overestimating the peak driving force by 20%. The R6 estimates, which incorporate plasticity corrections, are more conservative than LEFM, overestimating the peak crack driving force by up to 60%. The crack driving force for a progressively opened crack is much lower than for simultaneous opening, indicating that there may be considerable excess pessimism in conventional assessments of defects of this type.

AbstractThis work presents a regularized eigenstrain formulation around the slip plane of dislocations and the resultant non-singular solutions for various dislocation configurations. Moreover, we derive the generalized Eshelby stress tensor of the configurational force theory in the context of the proposed dislocation model. Based on the non-singular finite element solutions and the generalized configurational force formulation, we calculate the driving force on dislocations of various configurations, including single edge/screw dislocation, dislocation loop, interaction between a vacancy dislocation loop and an edge dislocation, as well as a dislocation cluster. The non-singular solutions and the driving force results are well benchmarked for different cases. The proposed formulation and the numerical scheme can be applied to any general dislocation configuration with complex geometry and loading conditions.

The purpose of the present contribution is to predict the fatigue life of welded joints by using the effective cyclic J-integral as crack driving force. The plasticity induced crack closure effects and the effects of welding residual stresses are taken into consideration. Here, the fatigue life is regarded as period of short fatigue crack growth. The node release technique is used to perform finite element based crack growth analyses. For fatigue lives calculations, the effective cyclic J-integral is employed in a relation similar to the Paris (crack growth) equation. For this purpose, a specific code was written for the determination of the effective cyclic J-integral for various lifetime relevant crack lengths. The effects of welding residual stresses on the crack driving force and the calculated fatigue lives are investigated. Results reveal that the influence of residual stresses can be neglected only for large load amplitudes. Finally, the predicted fatigue lives are compared with experimental data: a good accordance between both results is achieved.

Controlled lateral buckling in offshore pipelines typically gives rise to the combination of internal over-pressure and high longitudinal strains (possibly exceeding 0.4 percent). Engineering critical assessments (ECAs) are commonly conducted during design to determine tolerable sizes for girth weld flaws. ECAs are primarily conducted in accordance with BS 7910, often supplemented by guidance given in DNV-OS-F101 and DNV-FP-F108. DNV-OS-F101 requires that finite element (FE) analysis is conducted when, in the presence of internal over-pressure, the nominal longitudinal strain exceeds 0.4 percent. It recommends a crack driving force assessment, rather than one based on the failure assessment diagram. FE analysis is complicated, time consuming and costly. ECAs are, necessarily, conducted towards the end of the design process, at which point the design loads have been defined, the welding procedures qualified and the material properties quantified. In this context, ECAs and FE are not an ideal combination for the pipeline operator, the designer or the installation contractor. A pipeline subject to internal over-pressure is in a state of bi-axial loading. The combination of internal over-pressure and longitudinal strain appears to become more complicated as the longitudinal strain increases, because of the effect of bi-axial loading on the stress-strain response. An analysis of a relatively simple case, a fully-circumferential, external crack in a cylinder subject to internal over-pressure and longitudinal strain, is presented in order to illustrate the issues with the assessment. Finite element analysis, with and without internal over-pressure, are used to determine the plastic limit load, the crack driving force, and the Option 3 failure assessment curve. The results of the assessment are then compared with an assessment using the Option 2 curve. It is shown that an assessment based Option 2, which does not require FE analysis, can potentially give comparable results to the more detailed assessments, when more accurate stress intensity factor and reference stress (plastic limit load) solutions are used. Finally, the results of the illustrative analysis are used to present an outline of suggested revisions to the guidance in DNV-OS-F101, to reduce the need for FE analysis.
