Progress of the 40 MW-Class Advanced Humid Air Turbine Tests

A 40 MW-class test facility has been constructed to verify practicability of applying the advanced humid air turbine (AHAT) system to a heavy-duty gas turbine. Verification tests have been carried out from January 2012, and interaction effects between the key components were established. First, water atomization cooling (WAC) was confirmed to contribute to both increased mass flow rate and pressure ratio for the axial-flow compressor. The good agreement between measured and calculated temperatures at the compressor discharge was also confirmed. These results demonstrated the accuracy of the developed prediction model for the WAC. Second, a control method that realized both flame stability and low nitrogen oxides (NOx) emissions was verified. Although the power output and air humidity were lower than the rated values, NOx concentration was about 10 ppm. Finally, a hybrid nozzle cooling system, which utilized both compressor discharged air and humid air, was developed and tested. The metal surface temperatures of the first stage nozzles were measured, and they were kept under the permissible metal temperature. The measured temperatures on the metal surface reasonably corresponded with calculation results.

The required packing height and the exit water temperature from the humidification tower were analyzed for five virtual gas turbine systems with different capacities (1MW, 3.2MW, 10MW, 32MW and 100MW) and pressure ratios (π = 8, 12, 16, 20 and 24). Thermal efficiency of the system was compared with that of a simple cycle and a recuperative cycle with and without the WAC system. When the packing height of the humidification tower was changed, the required size varied for the three heat exchangers around the humidification tower (a recuperator, an economizer and an air cooler). The packing height with which the sum total of the size of the packing and these heat exchangers became a minimum was 1m for the lowest pressure ratio case, and 6m for the highest pressure ratio case.

The AHAT (advanced humid air turbine) system has been studied to improve thermal efficiency of gas turbine power generation. This is an original gas turbine power generation system which substitutes the WAC (water atomization cooling) system for the intercooler system of the HAT cycle. A pilot plant was built to verify feasibility of the AHAT system, which is composed of a gas turbine, a humidification tower, a recuperator and a water recovery system. Firstly, characteristics of the humidification tower were examined. The experimental results of the humidification rate agreed with the calculation results within a deviation of 1%. Humidification increased the heat recovery, and the electrical efficiency exceeded 40%. Secondly, characteristics of the spray-type water recovery system were examined. 95% of water consumed by the humidification tower was recovered, and a significant reduction of the make-up water for the HAT cycle was confirmed. Thirdly, concentrations of impurities within the circulating water of the AHAT system were measured when the recovered water was recycled without any purification process.

In many aerodynamic design parameters for the axial-flow compressor, three variables of tailored blading, blade lean and sweep were considered in the re-design efforts of a transonic single stage which had been designed in 1960’s NASA public domains. As Part 1, the re-design was limited to the stator vane only. For the original MCA (Multiple Circular Arc) blading, which had been applied at all radii, the CDA (Controlled Diffusion Airfoil) blading was introduced at midspan as the first variant, and the endwalls of hub and casing (or tip) were replaced with the DCA (Double Circular Arc) blading for the second variant. Aerodynamic performance was predicted through a series of CFD analysis at design speed, and the best aerodynamic improvement, in terms of pressure ratio/efficiency and operability, was found in the first variant of tailored blading. It was selected as a baseline for the next design efforts with blade lean, sweep and both combined. Among 12 variants, a case of positively and mildly leaned blades was found the most attractive one, relative to the original design, providing benefits of an 1.0% increase of pressure ratio at design flow, an 1.7% increase of efficiency at design flow, a 10.5% increase of the surge margin and a 32.3% increase of the choke margin.

This paper describes the design and development of a 15-stage axial flow compressor for a −6MW industrial gas turbine. Detailed aspects of the aerodynamic design are presented together with rig test data for the complete characteristic including stage data. Predictions of spanwise flow distributions are compared with measured values for the front stages of the compressor. Variable stagger stator blading is used to control the position of the low speed surge line and the effects of the stagger changes are discussed.

In this work, steady air injection upstream of the blade leading edge was used in a transonic axial flow compressor, NASA rotor 37. The injectors were placed at 27 % upstream of the axial chord length at blade tip, the injection mass flow rate is 3% of the chock mass flow rate, and 3 yaw angles were used, respectively -20°, -30°, and -40°. Negative yaw angles were measured relative to the compressor face in opposite direction of rotational speeds. To reveal the mechanism, steady numerical simulations were performed using FINE/TURBO software package. The results show that the stall mass flow can be decreased about 2.5 %, and an increase in the total pressure ratio up to 0.5%.

In the course of developing the compressor of a 100-MW gas turbine, extensive measurements took place on a test compressor provided with the four front stages scaled down to 1:4.63. The performance investigations have been supplemented by measurements of flow distribution down- and upstream of the blading, as well as at various intermediate axial positions. The test stand, operating in a closed circuit, allowed for the variation of the Reynolds number by changing the pressure level. The geometry of the inlet casing was variable as well, thus enabling the comparison of results with axial, two- and one-sided inlet flows. In this connection, the vibrational behavior of the rotating blades, besides the aerodynamics of the compressor, have been investigated. In case of the inlet casing with a two-sided inflow, additional flow field analyses have been performed using a model without compressor blading. The theoretical results calculated under the assumption of a rotational-symmetric flow, as well as the measurements at the gas turbine compressor itself, are used for comparison. The gas turbine compressor operating with a mass flow of 483 kg/s at ISO-conditions and a pressure ratio of 10 is running in the highest performance range of single-shaft compressors in operation today.

The performance of the compressor blade is considerably influenced by secondary flow effects, like the cross flow on the end wall as well as corner flow separation between the wall and the blade. Computational Fluid Dynamics (CFD) has been extensively used to analyze the flow through rotating machineries, in general and through axial compressors, in particular. The present work is focused on the studying the effects of Vortex Generator (VG) on test compressor at CSIR National Aerospace Laboratories, Bangalore, India using CFD. The compressor consists of NACA transonic rotor with 21 blades and subsonic stator with 18 vanes. The design pressure ratio is 1.35 at 12930 RPM with a mass flow rate of 22 kg/s. Three configurations of counter rotating VGs were selected for the analysis with 0.25δ, 0.5δ and δ height, where δ was equal to the physical thickness of boundary layer (8mm) at inlet to the compressor rotor [11]. The vortex generators were placed inside the casing at 18 percent of the chord ahead to the leading edge of the rotor. A total of 63 pairs of VGs were incorporated, with three pairs in one blade passage. Among the three configurations, the first configuration has greater impact on the end wall cross flow and flow deflection which resulted in enhanced numerical stall margin of 3.5% from baseline at design speed. The reasons for this numerical stall margin improvement are discussed in detail.

A new design concept of highly-loaded axial flow compressor by applying boundary layer suction and 3D blade technique was proposed in this paper. The basic idea of this design concept was that low reaction was adopted as while as increasing the rotor’s geometry turning angle, so that the boundary layer separation of a rotor could be eliminated and the rotor was kept working in high efficiency. This design concept would greatly increase the stator’s geometry turning angle, so boundary layer suction on stator cascades was adopted in order to restrain the boundary layer separation. In some situations, 3D blade technique was also applied in order to control the boundary layer separation more efficiently. The advantages of the above design concept were: the compressor’s pressure ratio was increased remarkably; boundary layer suction was only adopted in stator cascades so as to reduce the complexity of boundary layer suction structure. The key techniques of the new design concept were also explained in this paper. In order to increase the compressor’s pressure ratio, the geometry turning angle of rotor was increased greatly, and the rotor inlet was prewhirled to reduce the rotor’s reaction so as to restrain the rotor’s boundary separation. Boundary layer suction was carried out in the stator cascades (mainly on suction side), hub and shroud in order to control the flow separation. 3D blade technique could be adopted if necessary. The limitation of the application of this design concept was also pointed out through the analysis of the Mach number at rotor inlet, the prewhirl angle of rotor, the work distribution along span wise and the control method of stator separation. Numerical simulation was carried out on a single low-reaction compressor stage with IGV in order to demonstrate the new design concept. By using boundary layer suction and 3D blade technique, the energy loss in stator cascades was greatly reduced and the whole stage’s isentropic efficiency was about 90%. The low-reaction stage’s aerodynamic load was double than conventional design. The boundary layer separation could be effectively controlled by proper combination of boundary layer suction and bowed or twisted blade. The numerical result proved that the new design concept was feasible and had a wide application area.
