The paper presents an analytical method to predict stability lobes in ball end milling. Analytical expressions are based on the dynamics of ball end milling with regeneration in the uncut chip thickness, time varying directional factors and the interaction with the machine tool structure. The cutting force coefficients are derived from orthogonal cutting data base using oblique transformation method. The influence of cutting coefficients on the stability is investigated. A computationally efficient, an equivalent average cutting force coefficient method is developed for ball end milling. The prediction of stability lobes for ball end milling is reduced to the solution of a simple quadratic equation. The analytical results agree well with the experiments and the computationally expensive and complex numerical time domain simulations.

This paper presents an improved mechanistic cutting force model for the ball-end milling process. The objective is to accurately model the cutting forces for nonhorizontal and cross-feed cutter movements in 3D finishing ball-end milling. Main features of the model include: (1) a robust cut geometry identification method to establish the complicated engaged area on the cutter; (2) a generalized algorithm to determine the undeformed chip thickness for each engaged cutting edge element; and (3) a comprehensive empirical chip-force relationship to characterize nonhorizontal cutting mechanics. Experimental results have shown that the present model gives excellent predictions of cutting forces in 3D ball-end milling.

A new cutting force simulator has been developed to predict cutting force in ball end milling. This new simulator discretely calculates uncut chip thickness based on a fully voxel representation of the cutting edge and instantaneous workpiece shape. Previously, a workpiece voxel model was used to calculate uncut chip thickness under a complex change of workpiece shape. Using a workpiece voxel model, uncut chip thickness is detected by extracting the voxels removed per cutting edge tooth for the amount of material fed into the cutting edge. However, it is difficult to define the complicated shape of a cutting edge using the workpiece voxel model; the shape of the cutting edge must be defined by a mathematical expression. It is also difficult to model the voxels removed by the cutting edge when the tool posture is non-uniformly changed. We therefore propose a new method to detect uncut chip thickness, one in which both the cutting edge and the instantaneous workpiece shape are fully represented by a voxel model. Our proposed method precisely detects uncut chip thickness at minute tool rotational angles, making it possible to detect the uncut chip thickness between the complex surface shape of the workpiece and the particular shape of the cutting edge. To validate the effectiveness of our proposed method, experimental 5-axis milling tests using a ball end mill were conducted. Estimated milling forces for several tool postures were found to be in good agreement with the measured milling forces. Results from the experimental 5-axis milling validate the effectiveness of our proposed method.

Mechanics and dynamics of cutting with helical ball end mills are presented. The helical ball end mill attached to the spindle is modelled by orthogonal structural modes in the feed and normal directions at the tool tip. For a given cutter geometry, the cutting coefficients are transformed from an orthogonal cutting data base using an oblique cutting model. The three dimensional swept surface by the cutter is digitized using the true trochoidal kinematics of ball end milling process in time domain. The dynamically regenerated chip thickness, which consists of rigid body motion of the tooth and structural displacements, is evaluated at discrete time intervals by comparing the present and previous tooth marks left on the finish surface. The process is simulated in time domain by considering the instantaneous regenerative chip load, local cutting force coefficients, structural transfer functions and the geometry of ball end milling process. The proposed model predicts cutting forces, surface finish and chatter stability lobes, and is verified experimentally under both static and dynamic cutting conditions.

In this work, the prediction and analysis of cutting forces in helical ball-end milling operations is presented. The cutting forces model for helical end-mills is based on the oblique cutting theory and the geometric relations of the ball-end milling process. The helical flutes are divided into small differential oblique cutting edge segments. According to the transformation relationship between the local and global coordinate system of the cutter, the differential cutting force of cutting element is obtained by two coordinate conversions from the orthogonal cutting force. The total cutting force of helical ball-end milling is the sum of the cutting force in whole cutting field of the miller. As a result, the predicted cutting forces show an agreement with the values from the cutting experiments.

A mechanistic modeling approach to predicting cutting forces is developed for multi-axis ball end milling of free-form surfaces. The workpiece surface is represented by discretized point vectors. The modeling approach employs the cutting edge profile in either analytical or measured form. The engaged cut geometry is determined by classification of the elemental cutting point positions with respect to the workpiece surface. The chip load model determines the undeformed chip thickness distribution along the cutting edges with consideration of various process faults. Given a 5-axis tool path in a cutter location file, shape driving profiles are generated and piecewise ruled surfaces are used to construct the tool swept envelope. The tool swept envelope is then used to update the workpiece surface geometry employing the Z-map method. A series of 3-axis and 5-axis surface machining tests on Ti6A14V were conducted to validate the model. The model shows good computational efficiency, and the force predictions are found in good agreement with the measured data.

Abstract In aviation and navigation, complicated parts are milled with high-speed low-feed-per-tooth milling to decrease tool vibration for high quality. Because the nonlinearity of the cutting force coefficient (CFC) is more evident with the relatively smaller instantaneous uncut chip thickness, the stable critical cutting depth and its distribution against different tool postures are affected. Considering the nonlinearity, a nonlinear dynamic CFC model that reveals the effect of the dynamic instantaneous uncut chip thickness on the dynamic cutting force is derived based on the Taylor expansion. A five-axis bull-nose end milling dynamics model is established with the nonlinear dynamic CFC model. The stable critical cutting depth distribution with respect to tool posture is analyzed. The stability results predicted with the dynamic CFC model are compared with those from the static CFC model and the constant CFC model. The effects of tool posture and feed per tooth on stable critical cutting depth were also analyzed, and the proposed model was validated by cutting experiments. The maximal stable critical cutting depths that can be achieved under different tool postures by feed per tooth adjustment were calculated, and corresponding distribution diagrams are proposed for milling parameter optimization.

The minimum uncut chip thickness (MUCT), dividing the cutting zone into the shear region and the ploughing region, has a strong nonlinear effect on the cutting force of micro-milling. Determining the MUCT value is fundamental in order to predict the micro-milling force. In this study, based on the assumption that the normal shear force and the normal ploughing force are equivalent at the MUCT point, a novel analytical MUCT model considering the comprehensive effect of shear stress, friction angle, ploughing coefficient and cutting-edge radius is constructed to determine the MUCT. Nonlinear piecewise cutting force coefficient functions with the novel MUCT as the break point are constructed to represent the distribution of the shear/ploughing force under the effect of the minimum uncut chip thickness. By integrating the cutting force coefficient function, the nonlinear micro-milling force is predicted. Theoretical analysis shows that the nonlinear cutting force coefficient function embedded with the novel MUCT is absolutely integrable, making the micro-milling force model more stable and accurate than the conventional models. Moreover, by considering different factors in the MUCT model, the proposed micro-milling force model is more flexible than the traditional models. Micro-milling experiments under different cutting conditions have verified the efficiency and improvement of the proposed micro-milling force model.
