Relaxation of Peening Residual Stresses Due to Cyclic Thermo-Mechanical Overload

Shot-peening induced residual stresses can be relaxed due to cyclic loading. This relaxation plays an important role in determining the fatigue life of the peened components. It is therefore the purpose of this study to conduct comprehensive three-dimensional dynamic elasto-plastic finite element analysis of the joint peening treatment and relaxation process. In this regard, a novel symmetry cell is developed and used to model the multiple impact indentations resulting from multiple impingements of a cluster of shots. The model was further extended to integrate the relaxation resulting from cyclic loading at stresses above the yield strength of the material. This integrated model accounts for the main features of both stages by considering strain-rate effects, shot and target inertia and the dependence of the mechanical properties of the target material on temperature. A wide spectra of cyclic mechanical and thermal loads as well as their combinations is considered and the resulting relaxed residual stress field is determined. As an application, the model was used to predict the residual stress relaxation in a high-strength steel target made from AISI 4340 under different peening and thermomechanical cyclic overload.

Mechanical dents often occur in transmission pipelines, and are recognized as one of major threats to pipeline integrity because of the potential fatigue failure due to cyclic pressures. With matured in-line-inspection (ILI) technology, mechanical dents can be identified from the ILI runs. Based on ILI measured dent profiles, finite element analysis (FEA) is commonly used to simulate stresses and strains in a dent, and to predict fatigue life of the dented pipeline. However, the dent profile defined by ILI data is a purely geometric shape without residual stresses nor plastic deformation history, and is different from its actual dent that contains residual stresses/strains due to dent creation and re-rounding. As a result, the FEA results of an ILI dent may not represent those of the actual dent, and may lead to inaccurate or incorrect results. To investigate the effect of residual stress or plastic deformation history on mechanics responses and fatigue life of an actual dent, three dent models are considered in this paper: (a) a true dent with residual stresses and dent formation history, (b) a purely geometric dent having the true dent profile with all stress/strain history removed from it, and (c) a purely geometric dent having an ILI defined dent profile with all stress/strain history removed from it. Using a three-dimensional FEA model, those three dents are simulated in the elastic-plastic conditions. The FEA results showed that the two geometric dents determine significantly different stresses and strains in comparison to those in the true dent, and overpredict the fatigue life or burst pressure of the true dent. On this basis, suggestions are made on how to use the ILI data to predict the dent fatigue life.

During a recent study the residual strain/stress states through the walls of autofrettaged thick-walled high-strength steel cylinders were measured with neutron diffraction, Sachs boring and the compliance methods (Venter et al., 2000, J. Strain Anal. Eng. Des., 35, pp. 459–469). The Sachs boring method was developed prior to the advent of high speed computers. A new method for the data reduction was proposed. In order to verify the proposed procedure, the Sachs boring experimental method was simulated using finite element modeling. A residual stress field was introduced in the finite element method by elasto-plastic finite element analysis. The physical process of material removal by means of boring was simulated by step-by-step removal of elements from the finite element mesh. Both the traditional and newly proposed data reduction methods were used to calculate the residual stresses. The new data reduction method compares favorably with the traditional method.

Multipass arc welding is commonly used for thick plates assemblies in shipbuilding. Sever thermal cycles induced by the process generate inhomogeneous plastic deformation and residual stresses. Metallurgical transformations contribute at each pass to the residual stress evolution. Since residual stresses can be detrimental to the performance of the welded product, their estimation is essential and numerical modelling is useful to predict them. Finite element analysis of multipass welding of a high strength steel is achieved with a special emphasis on mechanical and metallurgical effects on residual stress. A welding mock-up was specially designed for experimental measurements of in-depth residual stresses using contour method and deep hole drilling and to provide a simplified case for simulation. The computed results are discussed through a comparison with experimental measurements.

This paper presents a fast finite element analysis (FEA) model to efficiently predict the residual stresses in a feeder elbow in a CANDU nuclear reactor coolant system throughout the various stages of the manufacturing and welding processes, including elbow forming, Grayloc hub weld, and weld overlay application. The finite element (FE) method employs optimized FEA procedure along with three-dimensional (3-D) elastic-plastic technology and large deformation capability to predict the residual stresses due to the feeder forming and various welding processes. The results demonstrate that the fast FEA method captures the residual stress trends with acceptable accuracy and, hence, provides an efficient and practical tool for performing complicated parametric 3-D weld residual stress studies.

Tensile residual stresses, such as those generated by welding, act as crack opening stresses and can have a negative effect on the fatigue and fracture performance of a component. In this work the effect of representative residual stress distributions on the fracture behaviour of a ferritic steel has been examined using finite element analysis. A Gurson-type void growth model is used to model the effect of ductile tearing ahead of a crack. For the cases examined it is seen that a tensile residual stress field may lead to a reduction in the toughness of the material (as represented by the J-resistance curve). The observed difference in toughness can be linked to the different constraint levels in the specimens due to the introduction of the residual stress field and can be rationalised through the use of a two parameter, J–Q approach.

Shot peening is a manufacturing process intended to give components the final shape and to introduce a compressive residual state of stress inside the material in order to increase fatigue life. The modeling and simulation of the residual stress field resulting from the shot peening process are proposed. The behaviour of the peened target material is supposed to be elastic plastic with bilinear characteristics. The results demonstrated the surface layer affected by compressive residual stresses is very thin and the peak is located on the surface.

A cold expansion process is used to prolong the fatigue life of a structure under cyclic loadings. The process produces a beneficial compressive residual stress zone in the hole vicinity, which retards the initiation and propagation of the crack at the hole edge. In this study, a three-dimensional finite element model of the split-sleeve cold expansion process was developed to predict the resulting residual stress field. A thin rectangular aluminum sheet with a centrally located hole was considered. A rigid mandrel and an elastic steel split sleeve were explicitly modeled with the appropriate contact elements at the interfaces between the mandrel, the sleeve, and the hole. Geometrical and material nonlinearities were included. The simulation results were compared with experimental measurements of the residual stress. The influence of friction and the prescribed boundary conditions for the sheet were studied. Differences between the split-sleeve- and the non-split-sleeve model solutions are discussed.

Earlier studies [1] showed that the ANSYS software package customized with an advanced rate-independent constitutive model was unable to simulate some of the low-cycle fatigue responses of elbow components. Hence, simulations are performed to investigate the influence of manufacturing and welding residual stresses on elbow low-cycle fatigue responses. The sequentially coupled thermo-mechanical finite element analysis is performed to determine the initial residual stress states in elbows due to the elbow manufacturing processes and welding of elbows to straight pipes. Real-time girth-welding processes are taken into account to simulate the welding induced residual stress field. Incorporating these initial residual stresses in the computations, low-cycle fatigue and strain ratcheting responses are simulated by ANSYS. The simulation responses demonstrate that the influence of manufacturing and welding residual stresses in elbows on its low-cycle fatigue responses is negligible. Hence, the question remains what is missing in the simulation models that some of the elbow low-cycle fatigue responses cannot be simulated.

Structural members of FPSO hulls often undergo fairly large static loading before they enter service or variable amplitude cyclic loading when they are in service. The combined effect of both applied stress and high initial residual stress is expected to cause shakedown of the residual stresses. Only a few papers seem to deal with appropriate procedures for fatigue analysis by considering the combined effect of variable amplitude cyclic loading with shakedown of residual stresses. Hence, the fatigue behaviour of welded joints in some experiments could not be explained reasonably well. In this paper, some typical welded connections in ship-shaped structures are investigated with 3-D elastic-plastic finite element analysis. The effect of residual stress relaxation, initial residual stress and the applied load after variable amplitude cyclic loading is revealed, and a formula for predicting the residual stress at hot spot quantitatively is proposed. Based on the formula, an improved fatigue procedure is introduced. The proposed fatigue procedure was validated against the experimental results. Therefore, the modified fatigue procedure could be applied to welded joints under arbitrary cyclic loading while accounting for shakedown of residual stresses.

Full two and three-dimensional single or multi-pass weld simulations are now feasible and practical given the development of improved analysis tools (e.g. ABAQUS), and significantly greater computer power. This paper describes a finite element analysis undertaken to predict the as-welded residual stress field following the welding of a tube attachment weld inside a thick pressure vessel (PV) forging. The coupled thermal-mechanical analysis was performed using the finite element (FE) code ABAQUS, A heat source modelling tool was employed to calculate welding fluxes, which were read into ABAQUS via a user subroutine. The ‘block’ dumped approach was utilised in the 2D thermal analysis such that complete weld rings are deposited instantaneously. Heat inputs were based on the actual weld parameters and bead sizes. The predicted fusion depths matched well with those found in sectioned weld test pieces. 2D FE sensitivity studies were performed examining the effect of variations in a number of parameters (bead sequence, hardening law, inter-pass temperature and annealing temperature). The hardening law was changed from isotropic to kinematic to investigate the effect of material behaviour. Large weld residual tensile stresses were calculated with significant compressive stresses in the adjacent vessel wall. Stress results were generally insensitive in the tube and forging, indicating that the vessel constraint dominates over local welding conditions. Weld hoop stresses were overestimated partly due to the ‘tourniquet’ effect of depositing rings of weld metal and the isotropic hardening law assumed.
