Traditionally, industrial sheet metal forming technologies use rigid metallic tools to plastically deform the blanks. In order to reduce the tooling costs, rubber or flexible tools can be used together with one rigid (metallic) die or punch, in order to enforce a predictable and repeatable geometry of the stamped parts. If the complete tooling setup is built with deformable tools, the final part quality and geometry are hardly predictable and only a prototypal production is generally possible. The aim of this paper is to present the development of an automatic tool design procedure, based on the explicit FEM simulation of a stamping process, coupled to a geometrical tool compensation algorithm. The FEM simulation model has been first validated by comparing the experiments done at different levels of the process parameters. After the experimental validation of the FEM model, a compensation algorithm has been implemented for reducing the error between the simulated component and the designed one. The tooling setup is made of machined thermoset polyurethane (PUR) punch, die, and blank holder, for the deep drawing of an aluminum part. With respect to conventional steel dies, the plastic tools used in the test case are significantly more economic. The proposed procedure is iterative. It allows, already after the first iteration, to reduce the geometrical deviation between the actual stamped part and the designed geometry. This methodology represents one step toward the transformation of the investigated process from a prototyping technique into an industrial process for small and medium batch sizes.

Friction is the main phenomenon that has a huge influence on the flow behavior of deformed material in sheet metal forming operations. Sheet metal forming methods are one of the most popular processes of obtaining finished products, especially in aerospace, automobile, and defense industries. Methods of sheet forming are carried out at different temperatures. So, it requires tribological tests that suitably represent the contact phenomena related to the temperature. The knowledge of the friction properties of the sheet is required for the proper design of the conditions of manufacturing processes and tools. This paper summarizes the methods used to describe friction conditions in conventional sheet metal forming and incremental sheet forming that have been developed over a period of time. The following databases have been searched: WebofKowledge, Scopus, Baztool, Bielefield Academic Search Engine, DOAJ Directory of Open Access Journals, eLibrary.ru, FreeFullPdf, GoogleScholar, INGENTA, Polish Scientific Journals Database, ScienceDirect, Springer, WorldCat, WorldWideScience. The English language is selected as the main source of review. However, in a limited scope, databases in Polish and Russian languages are also used. Many methods of friction testing for tribological studies are selected and presented. Some of the methods are observed to have a huge potential in characterizing frictional resistance. The application of these methods and main results have also been provided. Parameters affecting the frictional phenomena and the role of friction have also been explained. The main disadvantages and limitations of the methods of modeling the friction phenomena in specific areas of material to be formed have been discussed. The main findings are as follows—The tribological tests can be classified into direct and indirect measurement tests of the coefficient of friction (COF). In indirect methods of determination, the COF is determined based on measuring other physical quantities. The disadvantage of this type of methods is that they allow the determination of the average COF values, but they do not allow measuring and determining the real friction resistance. In metal forming operations, there exist high local pressures that intensify the effects of adhesion and plowing in the friction resistance. In such conditions, due to the plastic deformation of the material tested, the usage of the formula for the determination of the COF based on the Coulomb friction model is limited. The applicability of the Coulomb friction model to determine the COF is also very limited in the description of contact phenomena in hot SMF due to the high shear of adhesion in total contact resistance.

Numerical simulation by finite element method has become a powerful tool in predicting and preventing the unwanted effects of sheet metals technological processing. One of the most important problems in sheet metal forming is the compensation of springback. To improve the accuracy of the formed parts, the die surfaces are required to be optimized so that after springback the geometry falls at the expected shape. This paper presents and discusses numerical simulation procedure of die compensation by using the methods of Simplified Displacement Adjustment (SDA). This analysis use Benchmark 3 models of Numisheet 2011. Sensitively analysis was done by using finite element method (FEM) show that the springback values are influenced by element size, integration points and material properties.

The article presents the results of friction tests of a 0.8 mm-thick DC04 deep-drawing quality steel sheet. A special friction simulator was used in the tests, reflecting friction conditions occurring while pulling a sheet strip through a drawbead in sheet metal forming. The variable parameters in the experimental tests were as follows: surface roughness of countersamples, lubrication conditions, sample orientation in relation to the sheet rolling direction as well as the sample width and height of the drawbead. Due to many factors that affect the value of the coefficient of friction coefficient, artificial neural networks (ANNs) were used to build and analyse the friction model. Four training algorithms were used to train the ANNs: back propagation, conjugate gradients, quasi-Newton and Levenberg–Marquardt. It was found that for all analysed friction conditions and sheet strip widths, increasing the drawbead height increases the COF value. The chlorine-based Heavy Draw 1150 compound provides a more effective friction reduction compared to a LAN-46 machine oil.

The Coulomb friction model is frequently used for sheet metal forming simulations. This model incorporates a constant coefficient of friction and does not take the influence of important parameters such as contact pressure or deformation of the sheet material into account. This article presents a more advanced friction model for large-scale forming simulations based on the surface changes on the micro-scale. When two surfaces are in contact, the surface texture of a material changes due to the combination of normal loading and stretching. Consequently, shear stresses between contacting surfaces, caused by the adhesion and ploughing effect between contacting asperities, will change when the surface texture changes. A friction model has been developed which accounts for these microscopic dependencies and its influence on the friction behavior on the macro-scale. The friction model has been validated by means of finite element simulations on the micro-scale and has been implemented in a finite element code to run large scale sheet metal forming simulations. Results showed a realistic distribution of the coefficient of friction depending on the local process conditions.
