Single-Step Fabrication Method toward 3D Printing Composite Diamond–Titanium Interfaces for Neural Applications

Microfluidic platforms offer revolutionary and practical solutions to challenging problems in biology and medicine. Even though traditional micro/nanofabrication technologies expedited the emergence of the microfluidics field, recent advances in advanced additive manufacturing hold significant potential for single-step, stand-alone microfluidic device fabrication. One such technology, which holds a significant promise for next generation microsystem fabrication is three-dimensional (3D) printing. Presently, building 3D printed stand-alone microfluidic devices with fully embedded microchannels for applications in biology and medicine has the following challenges: (i) limitations in achievable design complexity, (ii) need for a wider variety of transparent materials, (iii) limited z-resolution, (iv) absence of extremely smooth surface finish, and (v) limitations in precision fabrication of hollow and void sections with extremely high surface area to volume ratio. We developed a new way to fabricate stand-alone microfluidic devices with integrated manifolds and embedded microchannels by utilizing a 3D printing and laser micromachined lamination based hybrid manufacturing approach. In this new fabrication method, we exploit the minimized fabrication steps enabled by 3D printing, and reduced assembly complexities facilitated by laser micromachined lamination method. The new hybrid fabrication method enables key features for advanced microfluidic system architecture: (i) increased design complexity in 3D, (ii) improved control over microflow behavior in all three directions and in multiple layers, (iii) transverse multilayer flow and precisely integrated flow distribution, and (iv) enhanced transparency for high resolution imaging and analysis. Hybrid manufacturing approaches hold great potential in advancing microfluidic device fabrication in terms of standardization, fast production, and user-independent manufacturing.

AbstractA polymer based horizontal single step waveguide for the sensing of alcohol is developed and analyzed. The waveguide is fabricated by 3-dimensional (3D) printing digital light processing (DLP) technology using monocure 3D rapid ultraviolet (UV) clear resin with a refractive index of n = 1.50. The fabricated waveguide is a one-piece tower shaped ridge structure. It is designed to achieve the maximum light confinement at the core by reducing the effective refractive index around the cladding region. With the surface roughness generated from the 3D printing DLP technology, various waveguides with different gap sizes are printed. Comparison is done for the different gap waveguides to achieve the minimum feature gap size utilizing the light re-coupling principle and polymer swelling effect. This effect occurs due to the polymer-alcohol interaction that results in the diffusion of alcohol molecules inside the core of the waveguide, thus changing the waveguide from the leaky type (without alcohol) to the guided type (with alcohol). Using this principle, the analysis of alcohol concentration performing as a larger increase in the transmitted light intensity can be measured. In this work, the sensitivity of the system is also compared and analyzed for different waveguide gap sizes with different concentrations of isopropanol alcohol (IPA). A waveguide gap size of 300 µm gives the highest increase in the transmitted optical power of 65% when tested with 10 µL (500 ppm) concentration of IPA. Compared with all other gaps, it also displays faster response time (t = 5 seconds) for the optical power to change right after depositing IPA in the chamber. The measured limit of detection (LOD) achieved for 300 µm is 0.366 µL. In addition, the fabricated waveguide gap of 300 µm successfully demonstrates the sensing limit of IPA concentration below 400 ppm which is considered as an exposure limit by “National Institute for Occupational Safety and Health”. All the mechanical mount and the alignments are done by 3D printing fused deposition method (FDM).

Additive manufacturing has emerged as an alternative to traditional manufacturing technologies. In particular, industries like fluid power, aviation and robotics have the potential to benefit greatly from this technology, due to the design flexibility, weight reduction and compact size that can be achieved. In this work, the design process and advantages of using 3D printing to make soft linear actuators were studied and highlighted. This work explored the limitations of current additive manufacturing tolerances to fabricate a typical piston-cylinder assembly, and how enclosed bellow actuators could be used to overcome high leakage and friction issues experienced with a piston-cylinder type actuator. To do that, different 3D printing technologies were studied and evaluated (stereolithorgraphy and fused deposition modeling) in the pursuit of high-fidelity, cost-effective 3D printing. The initial attempt consisted of printing the soft actuators directly using flexible materials in a stereolithography-type 3D printer. However, these actuators showed low durability and poor performance. The lack of a reliable resin resulted in the replacement of this material by EcoFlex® 00-30 silicone and the use of a 3D printed mold to cast the actuators. These molds included a 3-D printed dissolvable core inside the cast actuator in order to finish the manufacturing process in one single step. An experimental setup to evaluate the capabilities of these actuators was developed. Results are shown to assess the steady-state and the dynamic characteristics of these actuators. These tests resulted into the stroke-pressure and stroke-time responses for a specific load given different proportional valve inputs.

With the dramatic increment of complexity, more microfluidic devices require 3D structures, such as multi-depth and -layer channels. The traditional multi-step photolithography is time-consuming and labor-intensive and also requires precise alignment during the fabrication of microfluidic devices. Here, we present an inexpensive, single-step, and rapid fabrication method for multi-depth microfluidic devices using a high-resolution liquid crystal display (LCD) stereolithographic (SLA) three-dimensional (3D) printing system. With the pixel size down to 47.25 μm, the feature resolutions in the horizontal and vertical directions are 150 μm and 50 μm, respectively. The multi-depth molds were successfully printed at the same time and the multi-depth features were transferred properly to the polydimethylsiloxane (PDMS) having multi-depth channels via soft lithography. A flow-focusing droplet generator with a multi-depth channel was fabricated using the presented 3D printing method. Experimental results show that the multi-depth channel could manipulate the morphology and size of droplets, which is desired for many engineering applications. Taken together, LCD SLA 3D printing is an excellent alternative method to the multi-step photolithography for the fabrication of multi-depth microfluidic devices. Taking the advantages of its controllability, cost-effectiveness, and acceptable resolution, LCD SLA 3D printing can have a great potential to fabricate 3D microfluidic devices.

Traditional microfabrication techniques suffer from several disadvantages, including the inability to create truly three-dimensional (3D) architectures, expensive and time-consuming processes when changing device designs, and difficulty in transitioning from prototyping fabrication to bulk manufacturing. 3D printing is an emerging technique that could overcome these disadvantages. While most 3D printed fluidic devices and features to date have been on the millifluidic size scale, some truly microfluidic devices have been shown. Currently, stereolithography is the most promising approach for routine creation of microfluidic structures, but several approaches under development also have potential. Microfluidic 3D printing is still in an early stage, similar to where polydimethylsiloxane was two decades ago. With additional work to advance printer hardware and software control, expand and improve resin and printing material selections, and realize additional applications for 3D printed devices, we foresee 3D printing becoming the dominant microfluidic fabrication method.

Abstract In recent years, 3D printing gained considerable attention in the orthopedic sector. This work evaluates the feasibility of producing orthopedic scoliosis braces by 3D printing, comparing performance and costs with classical thermoforming procedures. Critical parameters, such as manufacture time, mechanical properties, weight, and comfort are carefully considered. Polyethylene terephthalate glycol-modified (PETG) was selected among the several filaments materials present on the market. Printed samples were analyzed with electronic microscope, tensile, and impact tests and compared with thermoformed polyethylene (PE) and polypropylene (PP) samples. Moreover, a cost analysis was carried out for the specific application. The thermoformed brace of a volunteer patient affected by scoliosis was reproduced using reverse-engineering techniques. The model was then printed as a single piece and postprocessed by an expert orthotist. Subsequently, the patient wore the brace in a pilot case to compare comfort and mechanical effectiveness. Results show that the 3D printing fabrication method is able to provide a valid alternative to the current fabrication methods, being also very competitive in terms of costs. The morphological analysis does not show critical defects in 3D printed samples, while the mechanical tests highlighted their anisotropy, with an overall brittleness of PETG samples in the direction orthogonal to the fibers. However, in terms of mechanical stresses, a back brace should never reach the polymer yield stress, otherwise the shape would be modified and the therapeutic effect could be compromised. Finally, the patient reported the perception of improved support and no significant comfort differences compared with the thermoformed brace.
