Effect of surface integrity induced by machining on high cycle fatigue life of 7075-T6 aluminum alloy

Two objectives were targeted: 1) compare the high cycle fatigue behavior of rheocast aluminum alloy 357 prepared by the swirl enthalpy equilibration device (SEED) and by the Council for Scientific and Industrial Research (CSIR) process, and 2) study the effect of surface liquid segregation (SLS) on the fatigue behavior of the CSIR material. Rectangular hourglass specimens machined from rheocast plates were tested at four stress amplitudes in axial fatigue with a stress ratio of R = -1 and a frequency of 20 Hz. Results obtained for SLS free specimens show that the SEED and the CSIR processes produce rheocast materials with comparable high cycle fatigue properties, 115 MPa at 107 cycles. In order to study the influence of surface liquid segregation, slightly polished specimens with a remaining SLS of nearly 750 microns thick were also tested. According to the results, the SLS reduces the average fatigue strength by approximately 5% (110 MPa vs. 115 MPa at 107 cycles). For SLS free specimens, the fatigue crack initiated at shrinkage cavities, oxide films or in the alpha globules. On the other hand, for specimens with SLS, no crack initiation in the alpha globules was observed. The main crack initiation mechanism was identified to be a deformation incompatibility between regions characterized by higher silicon content compared to nominal eutectic regions. The originality of the work is provided by the rigorous comparative analysis of the fatigue performance of components produced in two different rheocasting facilities, but tested in a single laboratory. It is also the first fundamental research published on the mechanical effect of surface liquid segregation. It confirms that SLS should be removed in critical areas in order to optimize the fatigue resistance of rheocast components.

An energetic method is proposed to rapidly evaluate the macro- and microfatigue behavior of aluminum alloy in high-cycle fatigue. The theoretical correlation between the thermal signal and the energy dissipation during the fatigue process is established for the irreversible dissipation mechanism description. The energetic method is applied to predict the fatigue strength and the entire fatigue life of the aluminum alloy. Moreover, the energy dissipation is properly used to evaluate the microplastic behavior at the grain scale, which is responsible for the progressive movements of the internal microstructures. Experiments were carried out to validate the current energetic method, and good agreement was obtained between the predicted results and the traditional results. Thus, the current energetic method is confirmed to be promising for the macro and micro high-cycle fatigue behavior assessment.

An experimental study of high-pressure waterjet peening on 7075-T6 aluminum alloy was conducted to investigate the effects of waterjet on high-cycle fatigue life and fatigue crack growth. Unnotched hourglass-shaped circular cross section test specimens were fatigue tested in completely reversed rotating bending R=Smin/Smax=−1 to determine fatigue life behavior (S-N curves). Single-edge-notched flat tensile test specimens were tested in the tension-tension fatigue crack growth tests R=Smin/Smax=0.1 to determine fatigue crack propagation behavior (da/dN versus ΔK). Surface characteristics and fracture surfaces were evaluated by scanning electron microscopy (SEM). Results show that waterjet peening can increase high-cycle fatigue life, delay fatigue crack initiation, and decrease the rate of fatigue crack propagation.

Pretensioned concrete beams are widely used as bridge girders for simply supported bridges. Understanding the fatigue behavior of such beams is very important for design and construction to prevent fatigue failure. The fatigue behavior of pretensioned concrete beams is mainly influenced by the fatigue of the prestressing strands. The evaluation of previous test results from the literature indicated a reduced fatigue life in the long-life region compared with current design methods and specifications. Therefore, nine additional high-cycle fatigue tests were conducted on pretensioned concrete beams with strand stress ranges of about 100 MPa (14.5 ksi). The test results confirmed that current design methods and specifications overestimate the fatigue life of embedded strands in pretensioned concrete beams.

The hardness of a material shows its ability to resist to microplastic deformation caused by indentation or penetration and is closely related to the plastic slip capacity of the material. Therefore, it could be significant to study the resistance to microplastic deformations based on microhardness changes on the surface, and the associated accumulation of fatigue damage. The present work is part of a research study being carried out with the aim of proposing a new method based on microstructural changes, represented by a fatigue damage indicator, to predict fatigue life of steel structures submitted to cyclic loads, before macroscopic cracking. Here, Berkovich indentation tests were carried out in the samples previously submitted to high cycle fatigue (HCF) tests. It was observed that the major changes in the microhardness values occurred at the surface of the material below 3 μm of indentation depth, and around 20% of the fatigue life of the material, proving that microcracking is a surface phenomenon. So, the results obtained for the surface of the specimen and at the beginning of the fatigue life of the material will be considered in the proposal of a new method to estimate the fatigue life of metal structures.
