We developed a three-dimensional microstructure analysis system based on the manual serial sectioning method to evaluate the heat treatment effects on chromium carbide size and morphology in AISI D2 tool steel. Two heat treatment factors, austenitizing and tempering temperature were investigated. The results show that increasing in austenitizing temperature leads to further carbide precipitation after the tempering process and increasing in the tempering temperature causes precipitate smaller secondary carbides even more than the primary carbides.

Tool steels are commonly used to cut metal materials due to their distinctive hardness, resistance to abrasion and deformation. However, tool steels are difficult to be joined using conventional fusion welding process. In this study, a thixotropic property of metal was utilised to butt-join an AISI D2 tool steel by using uncommon direct partial re-melting (DPRM) method. A high frequency of induction heating is used to apply the DPRM method. From the recent study, there are many methods in achieving the globular microstructure with the success of semi-solid joining process. Though, very less information on the microstructural effect of semi-solid joining on the mechanical properties was reported. This study aims to analyse the effect of uniaxial force on the microstructural evolution and mechanical properties of the thixo-joint of D2 tool steel. The microstructural analysis showed the diffusion occurred between the grains of the thixo-joint sample with 2.5 N uniaxial force. The maximum strength of the thixo-joint sample with force was 652 MPa. This was slightly higher than the as-received sample and the thixo-joint sample without force. The average hardness value of the thixo-joint sample was 400 HV due to the transformation of ferrite to the metastable austenite.

The purpose of this study was to investigate and establish the correlations between milling tool geometry, cutting conditions, as input factors and the cutting forces variations and chips formation, as output factors when end milling of AISI D2 tool steel. The experiments were carried out using a Taguchi design array. The chip shape and microstructure and cutting force components were analyzed. The results of the study show that the cutting tool geometry has a great influence over segmented chip formation mechanism and cutting force levels.

One of the non-conventional machining processes widely used in the industry is the wire electrical discharge machining (WEDM). This process has many advantages, like the great precision and quality that can be achieved. As well as other manufacturing operations, the success of the process relies on a correct selection of the cutting parameters. The present paper outlines an experimental study to optimize the machining time and the surface roughness in WEDM of AISI D2 tool steel during roughing machining. The Taguchi methodology is used to evaluate the effects and contributions of the pulse-on time, pulse-off time, servo voltage, and wire speed, on the response variables. The desirability method is employed to define a set of cutting parameters that allows reducing both machining time and surface roughness at the same time. The pulse-on time is the most significant factor for reducing the machining time, followed by the servo voltage, the pulse-off time and the wire speed. For surface roughness, the pulse-off time is the factor with the greatest influence over the response variable. The results obtained show that the machining time is reduced by 4.65%, and the surface roughness is diminished by 4.60% when compared with the initial values that are commonly used in the machining of AISI D2 tool steel. Therefore, greater production rates can be achieved without compromising the quality of the machined parts.
