A method of the digital simulation for the sheet metal CNC incremental forming was proposed based on the Z-map model. The tool extrusion movements were divided into two types according to the principle of sheet metal CNC incremental forming, i.e. vertical movement and horizontal movement. The vertical and horizontal swept volumes of the tool were built to intersect with the Z-map model of sheet metal respectively and the simulation models were generated. The thickness of deformed sheet metal was predicted and the thickness distribution chart was generated. The case studies show that the method can be applied to NC code verification, forming parameters optimization and formability prediction, moreover the system runs stably and reliably in the whole simulation process.

The Finite Element Analysis

For the purpose of the fabrication of the sheet-metal parts with non-horizontal end face using the sheet metal CNC incremental forming technology, two kinds of path generating methods, namely the level path perpendicular to Z axis method and the equidistant path parallel to sheet metal are proposed in this paper. Both of the paths are generated by Visual C++ and OpenGL graphics library, the effect of the two kinds of forming paths to the forming quality of the sheet part with non-horizontal end face is researched using the finite element analysis method in this paper.

Aiming at the problem of global interference correction that the extrusion tool is entirely contained within the workpiece in 5-axis CNC incremental forming, a method that can avoid interference by correcting only once based on STL (StereoLithography) model is proposed in this paper. The interference critical point is found by using the plane which is paralleled to the extrusion tool and the Z-axis to cut the extrusion tool and the workpiece model, and then the interference correction angle is calculated through the interference cirtical point. The case study shows that this method is simple, effective and it can correct interference only by one step.
